Use only the robot maker’s specified or authorized charger, verify that the battery and charger match in chemistry, voltage, connector, charge profile and communications, and charge on a stable, noncombustible surface in a dry, cool, ventilated area. Inspect the pack before every session. Stop immediately if it is swollen, cracked, leaking, punctured, crushed, unusually hot or otherwise damaged. Remove a sound battery from the charger when charging is complete unless the manufacturer documents a supervised alternative. Store it dry and cool with its terminals protected, using the model manual’s state-of-charge and temperature limits.

Why high-power robot batteries require disciplined handling

A robot battery combines substantial stored energy with high current output. Lithium-ion packs can fail when cells overheat, contain an internal defect, are physically damaged or are charged with an incompatible profile. A failure can progress from abnormal heating to venting, fire or thermal runaway, so charging and storage are safety procedures rather than routine plug-in tasks.

The scale of lithium-battery risk is broader than robotics. An OSHA workplace bulletin from 2019 reported a CPSC staff estimate of more than 25,000 overheating or fire incidents involving more than 400 types of lithium-battery-powered consumer products over five years. That statistic covers consumer products generally; it is not a robot-battery failure rate. It does show why a high-power pack should be treated as a controlled energy source.

OSHA’s concise storage direction is to “Store lithium batteries and devices in dry, cool locations.” OSHA also advises employers to follow the manufacturer’s instructions for storage, use, charging and maintenance, and to include lithium-related incidents in emergency action plans. Those instructions do not replace the battery maker’s manual: the exact limits for a particular robot remain model-specific.

Confirm the battery–charger system before connecting anything

Do not select a charger by plug shape or by an output-voltage number alone. The U.S. Consumer Product Safety Commission advises evaluating the cells, pack, charger and end product as one compatible system. A suitable battery-management system (BMS) provides functions such as charge control, short-circuit protection and cell balancing. FIRST’s 2026 robotics manual likewise requires batteries to be charged according to manufacturer recommendations and chargers to use the corresponding connector.

Compatibility checks

What to verify Why it matters Where to verify it
Exact battery and robot model Different revisions can use different voltage limits, connectors or communication protocols. Pack label, robot manual and manufacturer service documentation.
Chemistry Cell chemistries require different charge limits and balancing behavior; a lithium-iron-phosphate profile is not interchangeable with another lithium profile. Battery label and manufacturer specifications.
Nominal and maximum charging voltage Excess voltage can overcharge cells; insufficient voltage can leave the pack improperly balanced or unusable. Battery and charger nameplates, not a generic online listing.
Capacity and energy rating The charger’s current and charge-time assumptions must suit the pack’s capacity and thermal design. Pack specification and approved charger documentation.
Connector, polarity and wiring A plug that fits can still have the wrong pinout or polarity and can cause a short or damage communications lines. Manufacturer wiring information or an authorized service source.
Charge profile and communications Some packs require data exchange with the BMS or robot before charging is permitted. Charger manual and robot/battery manual.
Approval status An original charger or one sold by the robot manufacturer or an authorized reseller is the safest way to obtain the specified profile and protections. Manufacturer’s approved-accessory list.

If any value is unknown, do not guess from a similar battery. Contact the robot manufacturer or a qualified battery technician before charging. A low-cost charger with the wrong profile can be hazardous even when its connector fits.

Inspect the pack before every charge

Disconnect the battery from the robot and charger while inspecting it under good lighting. Look and feel for:

Set up a safe charging area

Charge only where a person can notice a problem and respond. Choose a stable, noncombustible surface in a dry, cool, ventilated location. Keep the battery away from paper, fabrics, solvents, fuel, cardboard, sawdust and other combustibles, as well as heaters, sparks, flames and direct sunlight. Do not charge in a sealed cabinet, on a bed or sofa, in a vehicle, or where a falling object could crush the pack.

Keep the connector and charger dry. Do not charge when condensation is present or when the pack is outside the temperature range specified by its manual. If a robot has just operated under heavy load, let the battery return to the manufacturer’s permitted charging temperature before connecting it; never cool a hot pack with water or ice.

Step-by-step charging procedure

  1. Identify the pack. Read the exact model, chemistry, nominal voltage, capacity and any charging-temperature or state-of-charge instructions.
  2. Match the charger. Confirm that it is the original charger or an approved equivalent for that model, with the correct output, connector, polarity, charge profile and communications capability.
  3. Inspect both sides of the connection. Check the pack, leads, charger housing and cable for swelling, cracks, leaks, corrosion, damaged insulation or abnormal heat. Reject the setup if any defect appears.
  4. Prepare the area. Place the pack on a stable, noncombustible surface in a dry, cool, ventilated spot. Clear people, combustibles and ignition sources from the immediate area.
  5. Connect as the manual directs. Some systems require the charger to be powered before the battery is attached; others require the reverse. Follow the robot maker’s sequence rather than improvising.
  6. Start and verify. Check the charger’s indicator or display for the expected charging state. An error code, no-start condition or unexpected current reading is a reason to stop and consult the manual, not to bypass a safety interlock.
  7. Stay available to monitor. Periodically check for unusual heat, odor, hissing, smoke, rapid swelling or a charger that behaves abnormally. Do not leave an improvised or unapproved setup unattended.
  8. Stop on a warning sign. If the pack heats rapidly, swells, leaks, smells chemical, hisses or emits smoke, disconnect power only if it is safe to do so, clear people from the area and follow the manufacturer’s emergency procedure. Call emergency services for an active fire or developing runaway event.
  9. Finish correctly. When the charger indicates completion, disconnect and remove the battery unless the manufacturer specifically documents a controlled balancing or storage procedure that permits continued connection.
  10. Record an abnormal event. Tag and quarantine a suspect pack for qualified evaluation or the manufacturer’s approved return or recycling process; do not put it back into service.

What to do when charging is complete

For a normal charge, use the charger’s completion indication, then follow the manufacturer’s disconnect sequence. Leaving a battery connected indefinitely is not a universal safe practice. Some systems have a documented maintenance or balancing mode; others are designed to be removed promptly. If the manual is silent, disconnect the pack rather than assuming a “smart” charger makes unattended storage acceptable.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Before putting the battery away, check that it is not unusually hot, that the case and connector remain intact and that no warning appeared during charging. Allow it to cool within the permitted range before storage. Do not cover a warm pack or place it in an enclosed container that can trap heat.

Store the battery between uses

Use the model’s storage state of charge

Storage state of charge (SoC) is model-specific. Follow the battery or robot manual for the target percentage or indicator level and for the maximum storage duration. Generic advice cannot safely substitute for a manufacturer’s number because cell chemistry, BMS settings and pack construction differ. If the manual gives a periodic inspection or recharge interval, put it on a maintenance calendar.

Control temperature and moisture

Keep the pack dry and cool in the temperature range specified by its manufacturer. Avoid direct sun, radiators, hot vehicles, unventilated attics and locations subject to condensation. Freezing conditions are especially important during charging: do not charge a pack outside the permitted charging range. Let a cold battery acclimate as the manual requires before connecting it.

Prevent short circuits and physical damage

Protect terminals with the manufacturer’s cap or an equivalent nonconductive cover. Keep the battery separated from keys, tools, loose hardware and other metal objects. Position it so it cannot fall, be crushed, punctured or exposed to vibration that exceeds the robot maker’s limits. Do not stack heavy equipment on it.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Separate failed or recalled packs

Do not store swollen, leaking, cracked, punctured, crushed, hot, smoking or recalled batteries with serviceable inventory. Isolate the pack from people and combustible materials without handling it more than necessary, and follow the manufacturer’s damaged-battery, return or recycling procedure. Do not place a suspect lithium battery in ordinary household trash or a general recycling bin unless the responsible waste authority explicitly permits that route.

Recognize an emergency and respond safely

Rapid swelling, intense heat, a sharp chemical smell, hissing, popping, venting or smoke can precede a fire. Stop work, keep people away and follow the battery and facility emergency plan. If a fire or runaway event is developing, evacuate and call emergency services; do not risk handling a smoking or burning pack to save equipment. Never puncture, crush or open a hot battery, and never improvise a water, sand or extinguisher procedure that conflicts with your local emergency guidance or the manufacturer’s instructions.

After any incident, preserve the pack and charger for qualified evaluation if authorities and the manufacturer allow it. Record the battery identification, charger, operating conditions, visible symptoms and timeline. That information helps determine whether the pack, charger, robot wiring or environment caused the event.

Workplace and team controls

In a school, laboratory, warehouse or competition shop, assign responsibility for charging and storage rather than treating them as anonymous tasks. Keep an inventory of battery models, approved chargers and pack condition. Train users to recognize swelling, odor, heat, smoke and damaged connectors, and provide a clear way to report and quarantine a suspect pack.

Troubleshoot by symptom, not by guesswork

The charger will not start

Stop and verify the exact battery model, connector seating, polarity, temperature and charger status. Read the manual for required power-up order and communication handshakes. Do not bridge contacts, disable an interlock or substitute a higher-output charger. If the pack was dropped, stored outside limits or shows any physical abnormality, quarantine it for evaluation.

The charger reports an error or stops early

Record the displayed code and conditions, then consult the model-specific manual. An error can indicate a temperature limit, cell imbalance, communication failure or pack fault. Repeatedly resetting the charger without finding the cause can worsen a failing pack.

The battery becomes hot

Warmth that exceeds the manufacturer’s stated range, rises quickly or is accompanied by odor, swelling or noise is abnormal. Stop charging, clear people and follow the emergency procedure. Do not resume because the pack later feels cooler.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

The robot’s runtime has fallen

Do not “fix” short runtime with a faster or higher-voltage charger. Check the pack’s age, storage history, operating load and diagnostic information specified by the manufacturer. A qualified service provider can determine whether capacity loss, a weak cell or a robot-side fault is responsible.

Transport, return and end-of-life decisions

Transport rules and fire-code limits vary by jurisdiction and by battery size, chemistry and condition. Check the applicable carrier, local authority and manufacturer instructions before moving a high-energy pack, especially one that is damaged or recalled. Keep serviceable batteries protected against terminal shorting and physical impact during any permitted movement. Damaged batteries should normally be handled through the manufacturer or a qualified hazardous-battery service rather than ordinary shipping or disposal.

At end of life, use the maker’s return or approved recycling channel. Do not disassemble cells to salvage them for another project unless a qualified specialist and the manufacturer explicitly authorize that work.

A concise decision rule

If the model, chemistry, voltage, connector, charge profile, BMS behavior or condition is uncertain, do not connect the battery. Resolve the uncertainty with the manufacturer or a qualified technician. If the battery is damaged, isolate it and use the documented emergency or return process. For a confirmed-good pack, use the approved charger in a dry, cool, ventilated location, monitor the session, disconnect at completion as directed and store it at the manual’s specified state of charge and temperature.
