The safest packing method is not simply putting delicate equipment in a hard shell. Measure the usable interior, install a compatible foam or divider system, give every vulnerable item its own padded compartment, and verify that nothing can shift or be pressed by the lid. The case, insert and equipment must work as one system.
This guide covers camera bodies and lenses, electronics and other fragile gear, with special attention to air travel. Manufacturer recommendations are identified as such; they are not universal engineering specifications.
Start with the case interior, not the shell
A rigid case can resist impact, crushing and abrasion, but the shell alone does not determine whether the contents are protected. The interior must support the actual shapes in your kit, keep items from touching one another and leave enough clearance for the lid, hinges, ribs and latches.
Before buying an insert or placing equipment inside, identify the case’s usable interior dimensions. Published outside dimensions can include handles, wheels and wall thickness, so they are not a substitute for the interior measurement. Account for the space consumed by the base foam, lid foam, divider walls and any molded ribs.

What to measure
- Overall length, width and height of every item, including caps, feet, knobs and attached cables.
- Irregular projections such as viewfinders, battery grips, connector covers and cooling vents.
- The equipment’s orientation: some pieces need to stand on a broad face rather than rest on a control dial or a lens mount.
- The space required to remove an item without scraping it against a neighboring compartment.
- The remaining lid clearance when the case is closed.
Lay the complete kit on a table and sketch or photograph the arrangement before cutting foam or fixing dividers. A layout that looks efficient when open may fail when the lid closes or when one item is removed and the remaining pieces can move.
Choose an interior system that matches the kit
Use a fitted system made for the case model whenever possible. Foam inserts and divider systems are not interchangeable across every case, even when their nominal dimensions appear similar.
| Interior option | Best fit | Checks before choosing |
|---|---|---|
| Customizable or fitted foam | A stable kit with distinct shapes that benefit from shaped pockets. | Confirm interior dimensions, supporting material around every item, compatibility with the case, and lid clearance. Do not let foam rest directly on vulnerable controls or glass. |
| Padded dividers | A changing kit that needs compartments to be rearranged. | Verify that the divider system is designed for the specific case and that panels can be positioned tightly enough to stop movement. Peli describes TrekPak as a system with wall sections, divider panels, locking pins and a cutting tool that works with bottom and lid foam. |
| Padded camera bag or case | A camera kit that must be accessed frequently while carried. | Match compartment depth and padding to the body, lenses, batteries and accessories. Pelican describes padded dividers and accessory protection for this format. |
These are format comparisons based on manufacturers’ descriptions, not independent head-to-head drop tests. The evidence does not establish that foam is universally safer than dividers, or vice versa.
Foam: shape and support matter more than a generic thickness
Pick-and-pluck foam lets you remove small blocks to form pockets. It is convenient when the kit arrangement is stable, but removing too much material can leave a wide cavity in which gear can move. Custom-cut foam can follow complex shapes more precisely, while replacement foam makes it possible to redesign the layout when the kit changes.

Peli’s 2024 Peli Case Interior Protection catalog states: “Always allow at least 2,5 cm of foam between your equipment and the case wall.” That figure is guidance for its Pick N Pluck arrangement. Treat it as a manufacturer recommendation for that system, not as a universal minimum for every case, foam grade or item.
Dividers: useful when the loadout changes
Padded dividers are practical for mixed equipment because compartments can be moved without cutting new foam. The trade-off is that a divider must be locked and positioned so an item cannot slide under, over or around it. Check the divider manufacturer’s compatibility list; Peli describes TrekPak for specified Peli cases rather than as a universal insert.
Pack the case step by step
- Inventory the kit. Remove loose batteries, caps, cables and accessories from bags. Decide which items travel in the case and which can be carried separately. Heavier pieces need the most support and should not sit on delicate controls or glass.
- Measure the actual equipment. Include protruding switches, lens hoods, handles and connector covers. Compare those measurements with the usable interior, not the outside dimensions.
- Plan the layout. Place the largest and heaviest items first. Leave a padded boundary around every fragile item and enough room to grasp it. Keep frequently accessed accessories from occupying the only safe space for a large component.
- Install a compatible insert. Use the case maker’s fitted foam, a compatible customizable insert or a specified divider system. Do not assume that foam cut for one model will fit another model with similar external dimensions.
- Build distinct compartments. Every camera body, lens, display, instrument or other fragile piece should have a separate padded space. Compartments should be snug enough to prevent movement but not so tight that insertion or removal requires force.
- Support the base. The item should rest on padding rather than on the case floor, a rib, a latch mechanism or a thin divider edge. Heavy equipment needs continuous support under its load-bearing surfaces.
- Protect vulnerable faces. Turn controls, screens, connectors and glass away from hard walls and neighboring items. Use the insert’s padding as the contact surface; do not rely on a loose cloth that can bunch up and create pressure points.
- Check the lid before closing. Lower the lid gently while watching for contact with a control, viewfinder, display or lens. The foam supplier All Foam advises ensuring that the lid does not press heavily on vulnerable controls or glass and that heavier gear is properly supported.
- Close without force. The latches should engage normally. If you must push down hard, the insert is too tall, the layout is too tight or an item is protruding. Rework the compartment instead of relying on latch pressure.
- Perform a movement check. With the case latched, lift it carefully, rotate it through several orientations and listen for shifting. This is a practical fit check, not a laboratory impact test. Open the case and correct any movement before travel.
Pack cameras and lenses for air travel
Camera kits have a specific failure point: the lens mount. SKB’s air-travel guidance recommends removing the lens from the camera body and placing the components in separate padded sections. Follow the camera and lens manufacturers’ own handling instructions, especially for unusually heavy lenses, adapters and bodies with integral grips.
What’s actually slowing this PC down?
Pick the symptom - the matching free tool is one click away.
Camera body
- Use a compartment that supports the base and sides without pressing the shutter, dials, joystick or viewfinder.
- Protect the sensor opening with the body’s cap or the maker’s recommended cover when the lens is removed.
- Keep batteries and small accessories from sharing the body compartment; they can become hard objects during impact.
Lenses
- Use both caps where appropriate and keep the lens in its own padded section.
- Support the barrel rather than allowing the lens mount or rear cap to bear the load.
- For long or heavy lenses, orient the compartment so the lens cannot roll or lever against a divider.
SKB’s recommendation is manufacturer advice for camera equipment, not a universal instruction for every fragile object. For other equipment, use the maker’s handling guidance and the same underlying principle: separate parts that could strike each other or transmit force through a delicate connection.

Keep items from touching and shifting
Contact damage often occurs when two items move into one another, not when the case wall is struck directly. Give each item a dedicated padded compartment and eliminate open channels through which it can slide. The fit should be snug, but the padding must remain resilient rather than compressed flat.
Signs a compartment is too loose
- The item can be moved with one finger after the divider or foam is installed.
- A cable, cap or small accessory can migrate into another compartment.
- You hear movement when the closed case is tilted.
- The item can rotate until a control or glass surface touches a wall.
Signs a compartment is too tight
- The item must be forced into place or pulled out by its controls.
- The lid or latches require unusual pressure.
- Padding is visibly crushed around one edge.
- A divider bows into the equipment space.
Correct a loose fit by repositioning a compatible divider or adding properly fitted padding. Correct a tight fit by enlarging the pocket or changing orientation. Do not stuff random foam scraps into a gap if they can shift, shed particles or create pressure on a sensitive surface.
Check lid clearance and pressure points
A case can be perfectly organized at the base and still damage equipment when closed. The lid foam should contact the protective insert or a broad padded surface, not a protruding button, touch screen, lens element or fragile connector.
Recommended Free Tools
Close the lid slowly several times while observing the first point of contact. If a piece of foam is cut away, make the opening large enough that the item is supported by its sides and base rather than suspended from the lid. Replace lid foam that has become permanently compressed or detached.

There is no universal foam grade or thickness established for every type of gear. The appropriate material depends on the item’s mass, shape, fragility, the case geometry and the way the insert transfers force. Manfrotto describes its M-Guard protection as high-density EVA foam validated through laboratory testing, but the reviewed material provides no numerical test result; do not turn that description into a claimed damage-reduction percentage.
Handle batteries, cables and small accessories
Small objects should not share an unstructured cavity with a camera body or other delicate device. They can become projectiles inside the case and can scratch glass or controls.
- Use small padded compartments or zipped accessory sections for batteries, memory cards, adapters and cables.
- Protect exposed contacts according to the battery manufacturer’s instructions and prevent loose metal objects from touching them.
- Coil cables loosely so plugs do not press into equipment. Secure long cables so they cannot migrate through a divider gap.
- Keep cleaning tools and hard cases separate from screens, lenses and other surfaces they could abrade.
Prepare for airport handling
Before handing a case to an airline or placing it in a vehicle, make the internal layout inspectable. Photograph the open arrangement, label compartments and record serial numbers separately. A simple inventory helps you notice a missing cap or accessory before the case is closed.
Use the case’s locking and identification features as intended, but do not add pressure by overfilling. If security inspection is likely, keep the arrangement understandable so it can be repacked without improvising. Carry irreplaceable data on separate, backed-up media; protective foam cannot recover a lost file.

Troubleshoot common packing failures
The case closes only when I push hard
Open it and identify the high point. A divider, lid pad or item may be too tall. Lower or reposition the insert, remove unnecessary layers and test again. Never use the latches to compress a protruding object.
One item moves even though the rest are secure
Measure that compartment again. Its shape may require a custom pocket rather than a rectangular divider. Add support on the sides and base with compatible material, while preserving enough clearance for removal.

Replace degraded foam with material intended for the case and equipment. Clean the compartment before repacking so particles cannot enter a lens mount, connector or ventilation opening.
The layout changed after I bought new equipment
Do not force the new item into an old pocket. Re-measure the complete kit and either reconfigure the divider system or install a new fitted insert. A stable arrangement is valuable only while it matches the actual equipment.
I cannot tell whether a case is protective enough
Separate marketing language from evidence. Manufacturer descriptions can explain construction and intended use, but the reviewed sources do not provide an independent, comparable damage-reduction statistic for foam versus dividers. Judge the case by fit, support, closure, compatibility and the handling requirements of your equipment.
Pre-departure checklist
- Every fragile item has its own padded compartment.
- The insert is compatible with the exact case model.
- Heavy items are supported from below and cannot lever against a divider.
- Camera lenses are separated from bodies when following SKB’s air-travel guidance.
- No control, screen, connector or glass surface receives hard lid pressure.
- The Peli 2.5 cm recommendation is applied only in the context of its Pick N Pluck system, not as a universal rule.
- Nothing shifts when the closed case is gently tilted.
- Latches close normally without forcing the lid.
- Batteries, cables and small accessories are secured separately.
- The kit inventory, serial numbers and data backups are stored independently of the case.
The practical standard is simple: the case should close without force, each item should remain supported and separated, and no vulnerable surface should be carrying the load. Choose the insert around the equipment, verify the fit in the actual case and recheck the arrangement whenever the kit changes.
