Measure the prepared substrate’s surface profile before applying the coating, then measure the coating thickness with a method suited to the film state and substrate. Use the method and acceptance criteria specified for the project: profile readings from different methods are not automatically interchangeable, and dry-film thickness on a rough surface needs an appropriate interpretation.

Why measure both profile and coating thickness?

Surface profile describes the peaks and valleys of a prepared surface; coating thickness describes the film applied to it. Both can affect whether a coated specimen meets its preparation and coating requirements before corrosion testing. ASTM says that surface-profile height has been shown to affect the performance of coatings applied to steel. See ASTM D4417-21.

These are distinct measurements, usually made at different stages. Measure the profile after surface preparation and before coating application. Measure wet-film thickness while the coating is wet, or dry-film thickness after it has cured, according to the project procedure. For uncured powder layers, select a method intended for that film state. ISO 2808:2019 covers methods for wet-film thickness, dry-film thickness, and uncured powder layers, with information for rough surfaces: ISO 2808:2019.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Taking both measurements gives the inspection record two different kinds of information: what surface the coating was applied over, and what film thickness was measured afterward. Neither result substitutes for the other. A thickness reading alone does not establish that the prepared profile met its requirement; a profile measurement alone does not establish that the applied film met its thickness requirement.

Start with the specification, not the instrument

Identify the governing project specification, its required standard and method, the surface or film state to be measured, and the acceptance rule. The choice of method determines what quantity a reading represents. A comparator grade, a replica-tape average peak-to-valley result, a stylus result, and a coating-thickness-gage reading are not interchangeable just because they all describe a surface or coating.

  • For blast-cleaned steel profile, ASTM D4417 covers field, shop, and laboratory methods. ISO 8503 includes comparator, replica-tape, and stylus approaches.
  • For dry-film thickness on specified metal systems, ASTM D7091-22 covers nondestructive gage measurements.
  • For wet film, dry film, or uncured powder, select the applicable procedure within ISO 2808:2019 or the project’s specified method.
  • For dry-film acceptance on rough surfaces, consider ISO 19840 when the project applies it. Use the edition specified for the project; a current dedicated catalogue edition was not established here.

Use the full standard and contract documents for exact sampling counts, instrument setup, corrections, and acceptance limits. Catalogue summaries establish scope, not every procedural detail.

Before selecting equipment, ask what the project actually requires you to report. Is the profile requirement expressed through a comparator grade, a specified profile value, or a range tied to a named method? Is the coating requirement for wet film, cured dry film, or uncured powder? Does the specification name an ASTM or ISO method, a particular edition, or an acceptance procedure for rough surfaces? Those answers determine whether a particular instrument is suitable. Choosing a convenient instrument first and trying to translate its result afterward risks producing data that cannot demonstrate compliance.

Also distinguish a method’s usable range from an acceptance range. ISO 8503-5’s commercial tape grades cover 20–115 μm, and the described ISO 8503-4 stylus procedure covers 20–200 μm. Those figures describe the methods’ ranges; they do not say that every profile within those spans is acceptable. The coating manufacturer’s or job specification’s profile requirement remains the basis for acceptance.

Measure surface profile before coating

Choose a method that fits the specified profile quantity, surface geometry, measurement range, and field or laboratory setting. ASTM D4417 says to measure profile before coating application to determine whether it meets the coating manufacturer’s or job specification’s requirements.

There is no single method choice that is best for every job. Consider whether the work is an on-site check or a laboratory measurement, whether the surface is essentially planar or curved, the profile range expected, and what quantity the specification calls for. Then confirm that the standard permits the selected method for those conditions. The standards describe differing scopes and limitations, not a universal ranking of the procedures.

Visual and tactile comparator

A comparator supports on-site grading of abrasive-blast-cleaned steel by visual and tactile comparison. ISO 8503-2 describes this approach. Use the comparator type and grade system required by the specification; a grade is not automatically equivalent to a numerical result from another method.

A comparator is useful when the required outcome is a grade under the specified comparator procedure. It is not a substitute for a tape-derived average peak-to-valley value or a stylus result if the project calls for one of those measurements. Record the comparator procedure and grade system in the inspection record so that another reader can tell how the grade was obtained.

Replica tape and gauge

Replica tape records a replica of the blasted surface, and a suitable gauge is used to determine average peak-to-valley profile. ISO 8503-5:2017 applies to abrasive-blast-cleaned surfaces and to the range of the selected tape grade. ISO lists commercial grades covering 20–115 μm; this is a method range, not a universal limit for acceptable profile. See ISO 8503-5:2017.

Match the tape grade to the expected profile and the requirement in the specification. A grade outside the method’s useful range cannot be made appropriate merely by reporting the gauge number. The reported quantity is average peak-to-valley profile within the selected grade’s range; it should not be presented as though it were the same thing as a comparator grade or a stylus reading. The product category “replica tape and gauge” describes the equipment involved, not an independent acceptance rule.

Stylus instrument

A stylus roughness tester can determine profile on essentially planar blast-cleaned steel under ISO 8503-4. The standard’s described procedure covers 20–200 μm and gives comparator-calibration context. That range describes the method, not a coating specification. See ISO 8503-4:2012.

The surface-shape qualifier matters: the method is described for essentially planar blast-cleaned steel. Check that the specimen geometry and the project’s selected procedure fit that scope before treating the resulting value as an acceptance measurement. A “stylus roughness tester” label does not, by itself, establish that every instrument or stylus procedure is equivalent to ISO 8503-4.

ASTM D4417 methods

ASTM D4417-21 provides several methods for measuring blast-cleaned steel profile in field, shop, or laboratory settings. Select the method and sampling procedure required by the project rather than choosing solely for convenience. ASTM identifies optical microscope methods as referee methods for Methods A and B. Its Method B procedure was developed for flat surfaces; readings on curved surfaces can be lower and more variable depending on surface radius. See ASTM D4417-21.

“Referee method” is important when results are disputed or need a method designated for resolving a measurement question. ASTM’s reference to optical microscope methods for Methods A and B does not mean that the microscope procedure should be assumed to replace the method named by the contract for routine acceptance. Check the full standard and project requirements for the applicable procedure and how any referee measurement is to be used.

What “roughness” reading does the method report?

There is no single universal roughness number across these procedures. ISO 8503-5 replica tape reports average peak-to-valley profile within the tape grade’s range. A comparator provides a grade, while a stylus procedure produces a result under its own method. Follow the specified method and report its result in its own terms.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Average values also do not describe every local feature. ASTM D4417 notes that coating behavior in a small area can be influenced by the highest surface features, not only average roughness. That is one reason not to treat a profile reading as a complete description of the surface or as a substitute for the specified acceptance assessment.

This distinction also affects comparisons between inspection records. Two values may use the same units and still represent different measurement procedures or quantities. Do not convert a comparator grade into a tape value, or assume a stylus number is equivalent to a replica-tape average, unless the project supplies an explicit accepted basis for doing so. Include the method alongside the value whenever you report or compare profile results.

Measure coating thickness with a suitable method

First establish whether the required quantity is wet-film thickness, dry-film thickness, or uncured powder-layer thickness. Then confirm that the procedure suits both the film and substrate.

Film state is not a minor reporting detail. A wet-film measurement is taken while the coating is wet; a dry-film measurement concerns the film after curing; an uncured powder layer requires a method intended for that state. A method’s coverage of one state does not automatically make it suitable for another. ISO 2808:2019 describes multiple procedures, so select the procedure applicable to the material and substrate rather than referring only to the standard number.

Nondestructive dry-film gage on metal

ASTM D7091-22 covers nondestructive gage measurement of nonmagnetic coatings on ferrous metals and nonmagnetic, nonconductive coatings on non-ferrous metals. It also addresses gage calibration, verification, and adjustment as operational steps. The standard is listed by ASTM as active; its page was last updated June 23, 2022. See ASTM D7091-22.

Before taking project readings, follow the applicable standard and gage maker’s instructions for checking the instrument. Distinguish the check sequence: calibration, verification, and adjustment are not interchangeable labels. Use the procedure’s definitions and any specified reference standards or shims; details depend on the gage, substrate, and governing method.

ASTM D7091’s scope is tied to the coating and metal combination: nonmagnetic coatings on ferrous metals, and nonmagnetic, nonconductive coatings on non-ferrous metals. Do not assume that a nondestructive coating-thickness gauge is suitable for every substrate or coating just because it provides a thickness display. Confirm that the combination falls within the method and that any project-specific procedure is followed.

Wet film, dry film, and powder layers

ISO 2808:2019 describes multiple thickness-measurement methods, including wet-film, dry-film, and uncured powder-layer procedures. Select the procedure that matches the material’s state and the applicable substrate. ISO confirmed the standard in 2026 and lists it as current. See ISO 2808:2019.

Do not assume that the same instrument or measurement approach works across these film states. The project procedure should identify which thickness is required, when it is measured, and the relevant method. If the required measurement is dry film, do not substitute a wet-film reading without an explicit basis in the specification; the quantities and measurement stages are different.

Account for rough surfaces when interpreting dry-film thickness

A dry-film reading over a rough substrate is not necessarily interpreted in the same way as a reading on a flat surface. ISO 19840 addresses dry-film thickness measurement and acceptance criteria on rough surfaces, including thickness over profile peaks. Where the project invokes it, apply its specified measurement and acceptance rules rather than importing a flat-surface convention.

Do not invent a correction factor or acceptance threshold from the profile value alone. The applicable standard, contract, coating system, and substrate determine whether a correction or particular reporting convention applies.

This matters because the measured coating sits over a surface with peaks and valleys, while the relevant acceptance convention may address thickness over profile peaks. A profile reading does not supply a universal correction to subtract from a dry-film value. Nor does the mere fact that a surface is rough tell you which acceptance threshold applies. Check whether the project names ISO 19840 or another procedure, then use the stated edition and rules. The cited sources do not establish a single correction factor or threshold that could safely be applied to every coating and substrate.

Practical measurement and documentation workflow

  1. Confirm the requirements. Read the coating specification and corrosion-test preparation procedure. Record the required profile method, thickness method, sampling plan, units, and acceptance criteria.
  2. Prepare and inspect the substrate. Complete the specified surface preparation. Measure profile before coating. Confirm that the chosen method is suitable for the surface geometry and profile range.
  3. Check the profile instrument or comparator. Follow the standard and manufacturer’s instructions. For replica tape, use the tape grade and gauge procedure required for the expected profile range; for a stylus or other instrument, use the applicable verification procedure.
  4. Take readings at the specified locations. Use the project sampling plan rather than assuming a universal number of measurements. Record location and method with each result.
  5. Compare profile results with the specified requirement. Report the result as the chosen method defines it. Do not convert between comparator grade, tape average peak-to-valley, and stylus results without an explicit, accepted basis.
  6. Apply the coating and measure the required film state. Use the method specified for wet film, cured dry film, or uncured powder. Ensure the measurement method suits the substrate and coating combination.
  7. Check a dry-film gage as required. For applicable ASTM D7091 measurements, perform calibration, verification, and adjustment in the sequence and manner required by the standard and instrument instructions.
  8. Assess thickness using the right convention. If the substrate is rough and the project invokes ISO 19840, use its rough-surface procedure and acceptance criteria.
  9. Document the results. Record instrument identification, checks, substrate and coating, method and standard edition, sampling locations, individual readings, units, and the acceptance rule. Include relevant preparation or film-state details required by the project procedure.

For a useful inspection record, keep each result connected to its measurement context. A list of numbers without the instrument or method is difficult to interpret later, especially if the values are reviewed against a different edition or procedure. Record the substrate and coating, whether the reading is for profile or film thickness, the measurement locations, and the relevant instrument checks. Include the standard edition and acceptance rule used. Exact reporting fields should follow the governing procedure; the list here is a practical record outline, not a replacement for requirements in the full standard.

Sampling counts and locations are project-dependent. The standards pages reviewed for this article do not establish a universal number of readings for every specimen, so use the contract, governing standard, and corrosion-test preparation procedure instead of selecting a count by habit. Similarly, do not infer acceptance from a single result unless the project’s rule says how individual readings and any aggregates are assessed.

Choosing among the methods

Method What it reports or supports Scope and key limitation
Visual/tactile comparator On-site grading of abrasive-blast-cleaned steel profile Use the specified ISO comparator procedure and grade system; not interchangeable with a numerical measurement from another method.
Replica tape and gauge Average peak-to-valley profile ISO 8503-5:2017; commercial tape grades listed by ISO span 20–115 μm. Use the grade appropriate to the surface and specification.
Stylus instrument Profile determination on essentially planar blast-cleaned steel ISO 8503-4:2012 describes a 20–200 μm range; method suitability depends on surface geometry and specification.
ASTM D4417 methods Blast-cleaned steel profile in field, shop, or laboratory Several methods; follow the specified sampling approach. Optical microscope methods are referee methods for Methods A and B; Method B is intended for flat surfaces.
Nondestructive coating-thickness gage Dry-film thickness on specified ferrous and non-ferrous metal/coating combinations ASTM D7091-22; suitability and gage checks depend on the coating/substrate combination and procedure.
Other ISO 2808 procedures Wet-film, dry-film, or uncured powder-layer thickness Select the method matching the film state and substrate under ISO 2808:2019 or the project specification.

Use this comparison as a scope check, not as a universal ranking. An option that is convenient in the field may not be the method the specification requires. Conversely, a procedure suitable for one profile range or geometry may not answer the project question on another specimen. The governing specification determines the method and how the result is accepted.

Common errors to avoid

  • Measuring profile after coating. Profile verification belongs before coating application when checking surface-preparation requirements.
  • Comparing unlike results. A comparator grade, tape-derived average peak-to-valley figure, and stylus result represent different methods and should not be treated as equivalent.
  • Using a flat-surface procedure on a curved specimen without justification. ASTM D4417 notes that Method B can show lower and more variable readings depending on radius.
  • Assuming one profile range is an acceptance limit. The 20–115 μm replica-tape span and 20–200 μm stylus span are method ranges, not universal coating requirements.
  • Ignoring roughness in dry-film acceptance. Apply the rough-surface convention named by the project, including ISO 19840 where applicable.
  • Reporting a number without its method. Include the standard, method, units, instrument checks, locations, and acceptance rule so the result can be interpreted correctly.
  • Assuming every gauge suits every coating. ASTM D7091-22 covers specified coating and metal combinations. Confirm the substrate and coating fit the method before using its reading for acceptance.
  • Treating instrument checks as a single generic step. ASTM D7091 addresses calibration, verification, and adjustment. Follow the applicable definitions and sequence rather than treating those terms as interchangeable.
  • Assuming a universal sampling count or correction. Sampling plans, coating-specific corrections, and acceptance rules depend on the governing procedure and project documents.

Frequently Asked Questions

Should I measure surface profile before or after applying the coating?

Measure the prepared substrate’s profile before coating application when checking it against the coating manufacturer’s or job specification’s requirement. Thickness is measured separately, at the film state required by the project.

Are replica tape, a comparator, and a stylus tester interchangeable?

No. A comparator gives a grade, ISO 8503-5 replica tape reports average peak-to-valley profile within the tape grade’s range, and a stylus procedure reports a result under its own method. Use the method required by the specification and do not convert results without an explicit accepted basis.

What do the 20–115 μm and 20–200 μm ranges mean?

They are method ranges: ISO 8503-5 commercial replica-tape grades cover 20–115 μm, while the described ISO 8503-4 stylus procedure covers 20–200 μm. They are not universal profile acceptance limits.

Can ASTM D7091 be used for any coating-thickness measurement?

No. ASTM D7091-22 covers nondestructive gage measurement of nonmagnetic coatings on ferrous metals and nonmagnetic, nonconductive coatings on non-ferrous metals. Confirm the coating/substrate combination and follow the specified gage-check procedure.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

How should I interpret dry-film thickness on a rough surface?

Use the rough-surface measurement and acceptance convention named by the project. ISO 19840 addresses dry-film measurement and acceptance on rough surfaces, including thickness over profile peaks. Do not infer a universal correction or threshold from the profile value alone.

How many readings should I take, and what should I record?

Use the sampling plan in the governing standard, contract, or project procedure; there is no universal count established here. Record the method and standard edition, instrument identification and checks, substrate and coating, locations, readings, units, and acceptance rule as required by the project.

The Bottom Line

Measure blast-cleaned steel profile before coating with the method required by the specification, then measure the specified wet, dry, or uncured film thickness using a suitable procedure. Keep each result tied to its method, instrument checks, sampling locations, and acceptance rule; use the project’s rough-surface convention for dry-film readings when applicable.
