Stable electrospun fibers come from a balanced polymer solution, a controlled charged jet, and a repeatable environment. A high-voltage field draws the solution toward a collector; chain entanglement keeps the jet from breaking into droplets while stretching and solvent evaporation convert it into solid fibers. Because formulation, apparatus and ambient conditions interact, there is no voltage, flow rate or distance that works for every polymer–solvent pair.
This guide treats “stable” as a continuous, consistent fiber-forming process with fewer beads, droplets and interruptions. Long-term stability of a finished mat is a separate, application-specific question.
What electrospinning is actually stabilizing
In solution electrospinning, a syringe and needle deliver a polymer-containing liquid into a high-voltage electric field. The electrical force pulls a charged jet toward a collector. As the jet stretches and solvent leaves it, the liquid becomes a web of solid fibers.
A stable run has a sustained jet, reasonably uniform deposition and few bead defects. Stability is not a single machine setting: it is the result of matching solution behavior, electrical and mechanical controls, collector geometry and the surrounding air. Reviews of electrospun nanofibers and electronic-fiber processing describe these variables as coupled rather than independent (solution, setup and ambient factors; coupled process parameters and monitoring).

A formulation can therefore be stable at one feed rate and distance but bead at another, or work on a dry day and fail when humidity changes. Treat each polymer–solvent system as its own process-development problem.
Start by designing a solution that can form a fiber
Provide enough chain entanglement
Polymer chains need sufficient entanglement to hold a continuous filament together while the electric field stretches it. If concentration or molecular-weight-related entanglement is too low, the jet can break into droplets or produce bead-on-string fibers instead of a continuous filament. The materials and process review identifies polymer entanglement, concentration and solvent behavior as central to fiber formation.
Concentration is a practical control because it changes both viscosity and the number of chains available to entangle. Do not assume that a concentration percentage transferred from another polymer is meaningful: molecular weight, solvent quality and additives can shift the useful range substantially.

Very low viscosity makes breakup and electrospraying more likely. Increasing concentration can improve continuity, but an overly viscous solution may not pass reliably through the needle, may require excessive pressure, or may respond sluggishly when the feed is changed. The target is not “maximum viscosity”; it is enough resistance to breakup without losing controllable flow.
Record the polymer identity and grade, solvent composition, concentration, preparation time and any additives. Those details let you distinguish a formulation change from an apparatus or environmental change.

Account for conductivity, surface tension and volatility
Solvent conductivity affects how the liquid carries charge and responds to the field. Surface tension resists formation and stretching of the jet. Volatility controls how quickly the jet solidifies before reaching the collector. These properties interact with polymer concentration and with one another, so changing a solvent can alter several behaviors at once.
A solvent that evaporates too slowly can leave wet or fused deposits; one that evaporates too quickly can solidify near the needle or make the jet erratic. Humidity and airflow can amplify either effect. The literature discusses these trends but does not establish a universal “best” solvent or a universal conductivity, surface-tension or volatility threshold for all polymers.

Prepare and handle the feed consistently
Use a reproducible dissolution or mixing procedure and allow the solution to reach a consistent state before comparing runs. Note visible changes such as undissolved material, phase separation or bubbles. A blocked needle, changing composition through evaporation, or sedimentation can look like an electrical instability even though the root cause is the feed.
Assemble the apparatus as one controllable system
Core components
A conventional arrangement contains a solution reservoir and needle, controlled delivery, a high-voltage supply, a defined needle-to-collector gap and a collector suited to the desired mat or alignment. A laboratory syringe pump is a relevant equipment category because it provides repeatable feed, but it must be selected for chemical compatibility and used within an electrically safe electrospinning setup.
The fundamentals review explains how apparatus parameters influence jet behavior. No single component compensates for a formulation that cannot maintain chain entanglement.

Variables that must be tuned together
| Variable | What it changes | What to watch for |
|---|---|---|
| Feed rate | How much liquid enters the field per unit time and how much solvent must evaporate before collection | Flooding or wet deposits at excessive feed; needle drying, pulsing or starvation at insufficient feed |
| Applied voltage | Electrical driving force and jet response for the specific solution and gap | Interrupted or erratic jet when mismatched; a higher value is not automatically more stable |
| Needle-to-collector distance | Flight path and time available for stretching and solvent loss | Wet or fused fibers with too little drying time; unstable or poorly collected fibers when the geometry is unsuitable |
| Needle geometry | Fluid delivery and the electric-field configuration near the outlet | Clogging, inconsistent emission or changed morphology after swapping needles |
| Collector design and motion | How fibers are deposited, spread or aligned | Nonuniform thickness, poor alignment or edge effects unrelated to solution continuity |
| Delivery hardware | Steadiness of the liquid supply and response to setting changes | Pressure pulses, leaks or chemical incompatibility that mimic jet instability |
Set a baseline, then change one relevant factor at a time. Changing voltage, flow and distance simultaneously makes a good or bad result impossible to attribute.
A practical optimization sequence
The following sequence is a development workflow, not a universal recipe. Keep the same formulation and ambient conditions while you isolate each class of variable.
- Define the target. Decide whether you need a random mat, aligned fibers, a particular thickness or simply a continuous jet. A collector that is appropriate for one morphology may not suit another.
- Document the solution. Record polymer identity and grade, solvent(s), concentration, additives, preparation conditions and the time between preparation and spinning. Check that the liquid is homogeneous and free of visible blockage-causing material.
- Establish safe operation before energizing. Verify enclosure or access controls, grounding, ventilation, solvent compatibility and the local high-voltage procedure. Do not improvise exposed high-voltage hardware.
- Begin with conservative, controlled delivery. Use a laboratory syringe pump or equivalent controlled feed so that changes are deliberate and repeatable. Confirm that tubing, syringe and needle tolerate the solvent.
- Find a continuous operating region. Adjust the electrical setting, feed and gap as a set while watching for a sustained jet and collection. Avoid treating the first visible jet as proof of a stable process.
- Check the deposited material. Look for droplets, bead-on-string segments, fused areas, dry overspray and thickness gradients. Record photographs or microscopy under the same observation conditions if possible.
- Change one factor. If the jet is intermittent, vary one process variable or one formulation feature, then repeat. Keep an experiment log with date, solution age, temperature, humidity and airflow notes.
- Test repeatability. Repeat the chosen condition on another run and, where practical, on another day. A condition that works only during one short window is not yet a stable process.
Use jet and fiber defects as diagnostic signals
| Observation | Likely interpretation | Checks and next move |
|---|---|---|
| Mostly droplets or spray | Insufficient chain entanglement, unsuitable concentration or a mismatch between formulation and operating conditions | Review polymer concentration, molecular weight and solvent system; then re-evaluate feed and field settings rather than simply increasing voltage |
| Bead-on-string fibers | The jet is partly continuous but still breaking under the chosen solution or conditions | Compare concentration and viscosity, solvent behavior, feed and gap one at a time |
| Short, pulsing or oscillating stream | Inconsistent delivery, needle condition, electrical mismatch or changing evaporation | Check pump motion, bubbles, clogging, solution homogeneity, ambient conditions and electrical controls |
| Wet, fused or sticky deposit | Insufficient solvent loss before collection or excessive liquid delivery | Examine volatility, feed, gap, airflow and humidity; do not assume a voltage increase will solve drying |
| Dry overspray or fibers missing the collector | Jet trajectory or collection geometry is unsuitable, or the jet is breaking up before collection | Check distance, collector placement, airflow and formulation continuity |
| Fiber diameter or mat thickness drifts during a run | Feed, solution composition, evaporation or ambient conditions are changing | Check solution age and evaporation, pump stability, temperature, humidity and airflow; repeat with tighter controls |
These are clues, not one-to-one diagnoses. The same visible defect can have several causes, which is why an experiment log and single-variable changes matter.
Control temperature, humidity and airflow
Ambient conditions affect evaporation and solidification during the jet’s flight. Temperature changes solvent volatility and solution viscosity; humidity can alter evaporation and morphology; air movement can deflect the jet or change drying. The direction and size of the effect depend on the polymer–solvent system, so a universal relative-humidity target would be misleading.
For reproducibility, measure and record temperature and relative humidity for every run, and note room ventilation or local airflow. If your process allows it, use an enclosure or controlled chamber to reduce uncontrolled drafts and day-to-day variation. Change only one environmental variable while keeping the formulation and apparatus fixed when diagnosing a problem. The reviews on electrospun polymer nanofibers and electrospinning methods both emphasize that ambient effects are system-specific.

Monitor the process instead of judging the mat afterward
Visual observation of the jet can reveal instability before a large defective area is deposited. Watch for changes in length, continuity, pulsing, splatter and the location where material lands. If your equipment supports it, recording electrical current behavior can add a process signal; a review of electrospun fibers for electronic applications describes current monitoring alongside observation of process parameters (source).
Use the same observation distance, lighting and collection time when comparing runs. Pair the live record with deposited-fiber inspection, because a visually steady jet can still produce morphology that is unsuitable for the application.
Safety requirements are part of a stable method
Electrospinning combines high voltage with solvents whose health and flammability hazards vary widely. The Royal Society of Chemistry’s introduction to Electrospinning: Principle, Practice and Possibilities notes: “Solution electrospinning involves the use of solvents which vary in severity to human health depending upon the solvent used in the process; for example, in the case of water there is no health concern, however, many polymers are not water soluble.” Read the full safety discussion at the RSC chapter.
- Follow your institution’s written high-voltage and chemical-hygiene procedures and use trained operators.
- Use suitable shielding, grounding, access isolation and interlocks. An enclosed electrospinning system at the University of Turku illustrates the use of access-door safety shut-offs; treat it as an example of an engineering control, not a universal equipment specification.
- Provide ventilation appropriate to the solvent and keep ignition sources away from flammable vapors.
- Confirm that syringes, tubing, needles, seals and the collector are chemically compatible and rated for the operating conditions.
- Plan spill response, waste collection and disposal from the solvent’s safety information and local rules.
- De-energize and verify the system is safe before touching the needle, collector or deposited material.
Do not convert a general electrospinning description into instructions for building an exposed high-voltage device. Use a professionally designed, guarded system or an approved laboratory setup.
What can and cannot be standardized
You can standardize the way you prepare solutions, label and age them, record settings, condition the room, inspect the jet and document defects. You cannot responsibly standardize one “correct” voltage, distance, feed rate or humidity for every polymer and solvent. Published examples use numerical settings for particular systems; the sources above do not establish a universal recipe or threshold for stable fibers.

When comparing two candidate setups, use four axes:
- Solution behavior: chain entanglement and viscosity, conductivity, surface tension and solvent volatility.
- Process control: feed stability, voltage control, needle-to-collector distance, needle geometry and collector design.
- Ambient control: temperature, humidity and airflow measurement or regulation.
- Safety: solvent-specific exposure and fire controls, high-voltage isolation and interlocks, ventilation, training and local laboratory rules.
The best choice depends on the polymer, solvent, desired morphology and intended use. A condition that maximizes continuity may not produce the diameter, alignment or porosity your application needs.
When a stable jet still does not mean a usable product
Process stability and product performance are related but not identical. A continuous jet can deposit fibers with the wrong diameter, alignment, thickness or residual-solvent level. Conversely, a deliberately variable process may be useful for a specialized architecture. Define acceptance criteria for the final mat—such as morphology, uniformity and handling requirements—before declaring success.

- Syringe, tubing and needle are compatible with the solvent and securely mounted.
- Feed delivery is controlled and repeatable.
- Voltage, gap, needle geometry and collector configuration are documented.
- Temperature, relative humidity and notable airflow are recorded.
- The jet is observed for continuity, pulsing, splatter and trajectory.

- High-voltage isolation, interlocks, ventilation, emergency procedures and waste handling are confirmed before operation.
Bottom line
To make stable fibers from liquid by electrospinning, first create a polymer solution with enough chain entanglement and a workable viscosity, then tune feed, voltage, gap, needle and collector as one system. Control and record temperature, humidity and airflow, watch the jet for early warning signs, and use defects to guide single-variable changes. Because the governing properties differ by polymer–solvent pair, repeatability comes from documented optimization and safe, controlled equipment—not from copying a universal setting.
