Yes—you can fabricate a replacement fender from the intact fender on the other side of the vehicle. Treat the good fender as a dimensional reference, record its shape with templates and repeatable body landmarks, then reproduce the contour in smaller sheet-metal panels on a buck. Accurate fit-up before welding is the main control against distortion, excessive grinding and rework.

Use the original fender as a measurement system

Remove or expose the damaged side enough to identify fixed reference points on the body. Factory trim holes, panel edges and other repeatable landmarks provide locations that do not depend on a flexible tape measure or an uncertain gap. Record the intact fender’s relationship to those points before transferring anything to new metal.

Make templates before cutting steel

Cardboard templates capture the perimeter and major section lines. Profile gauges record cross-sections at several stations from the front edge through the wheel opening and toward the rear. Label every template with its station and orientation. Mark the same stations on the sheet-metal blank and on the forming buck so the parts cannot be rotated or shifted accidentally.

Build a buck for contour and support

A buck reproduces the target contour while you shape the metal. It also stabilizes panels during assembly and welding. Add registration marks that relate each panel to the buck; those marks preserve the geometry as individual pieces are removed, reshaped and refitted.

Choose one piece or several panels

A fender often combines broad curves, a wheel opening, beads and flanges. Forcing all of those features into one compound panel can make the work difficult to control. Dividing the job into manageable panels or strips lets you shrink, stretch, wheel and fit each area separately.

Approach Dimensional control Body lines and wheel opening Welds Distortion control Tooling and finishing
Single compound panel Can be accurate, but errors in one operation affect the entire part Requires controlling every feature in one piece Fewer seams and less visible welding More difficult when several compound shapes move together Demands broader forming control; final correction can be extensive
Multi-panel fabrication Each section can be matched to its template and buck station Beads and wheel-opening details can be isolated and fitted precisely More seams, which must be planished and finished Smaller pieces are easier to stabilize and correct More fit-up and finishing work, but each forming operation is more manageable

Use separate pieces where a bead or wheel-opening detail would make a single panel impractical. The extra seams are usually a better trade than losing control of the contour.

Shape each panel progressively

Shrink areas that must contract

Use thumbnail dies to shrink localized areas, or cold-shrink over a dolly where the shape allows. Shrinking gathers metal so it can follow a tighter curve. If the area becomes work-hardened, anneal it before continuing; otherwise additional forming can become increasingly difficult and may mark or crack the panel.

Stretch areas that must expand

A linear die stretches a controlled line or zone when the panel needs more length to reach the buck. Follow stretching with wheeling and hammer-and-dolly correction rather than trying to force the whole panel into shape at once.

Wheel and correct the surface

Use the English wheel to blend broad contours and remove transitions between formed areas. Check the panel repeatedly against the buck and templates. Hammer-and-dolly work corrects local highs and lows without removing metal, preserving thickness for later finishing.

Fit every panel before welding

Trim panel edges only after the pieces sit correctly on the buck and against the vehicle reference points. Clamp the assembly to the buck whenever possible so the fixture resists movement. The fit must be finalized before welding: closing gaps first reduces weld shrinkage, warpage, grinding and unexpected loads in the finished panel.

Weld, planish and form the flanges

After welding, grind the tallest beads nearly flush rather than removing large amounts of surrounding metal. Planish the seams to flatten weld shrinkage and restore the contour. Keep checking the surface on the buck; a seam that looks flat off the fixture can still pull the panel out of shape.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Finish the wheel opening and rear edge

Trim excess metal around the wheel opening and rear edge. Form the rear and wheel-arch flanges with planishing-hammer dies, pliers, a hammer and a dolly as needed. Work around the curve in controlled stages so the flange follows the original opening instead of becoming faceted or uneven.

Correct the surface before sanding

Find and correct highs and lows before abrasive work. Sanding a distorted area first can thin the sheet metal while leaving the underlying shape wrong. Once the metal is properly planished, progress through 180-grit, 320-grit and 600-grit abrasives. Optional polishing or additional surface correction can follow if the intended finish requires it.

Common failure modes and fixes

  • Panels do not align at the body landmarks: Recheck the station labels, registration marks and measurements from factory trim holes before reshaping.
  • A broad panel will not sit on the buck: Separate the difficult bead or wheel-opening area into an additional strip or panel instead of forcing a compound shape.
  • Large gaps appear at a seam: Stop welding, reclamp the work to the buck and trim or reform the edges until the fit is close.
  • The welded area pulls out of contour: Grind only the high bead, then planish the seam while the panel is supported.
  • The wheel opening or rear flange looks uneven: Trim excess metal and reform the flange progressively with the appropriate hammer, dolly, pliers or die.
  • The surface becomes thin during finishing: Return to hammer-and-dolly or planishing correction; do not use sanding to remove shape errors.

What to remember

  • The intact fender is the dimensional reference, but templates and fixed body landmarks make the copy repeatable.
  • Manageable panels provide better control of shrinking, stretching, wheeling and fit-up than an impractical one-piece compound panel.
  • The buck defines the contour and supports the work during assembly and welding.
  • Close fit before welding is the most effective way to limit gaps, distortion and grinding.
  • Completion requires more than welding: grind, planish, form the flanges, correct highs and lows, then sand progressively.
