Integrate a brownfield mineral-processing plant in stages: inventory every instrument and controller, define the data each business decision needs, then choose native-protocol access, a parallel edge layer, or a broader controls migration. Keep monitoring separate from control, engineer cybersecurity and fail-safe behavior, and prove the design on one bounded asset before expanding.

Why brownfield integration is different

A mineral-processing plant rarely has one coherent automation platform. Its operating estate may include field transmitters, discrete sensors, analyzers, motor starters, variable-frequency drives (VFDs), OEM skids, programmable logic controllers (PLCs), remote terminal units (RTUs), distributed control systems (DCS), and plantwide supervisory control and data acquisition (SCADA). AusIMM’s July–August 2023 article The digital edge in mining describes this layered environment and the use of edge controllers alongside existing automation.

That mixture creates three engineering problems. First, useful data may be trapped behind an old protocol, an undocumented register map, or a vendor-specific interface. Second, the same tag can have different units, scaling, timestamps, or quality conventions in different areas. Third, a connection intended for reporting can accidentally become a path that changes a process. The safest integration project treats the plant as a set of bounded interfaces rather than as a single device that needs a generic gateway.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

What integration should achieve

  • Expose trustworthy measurements and equipment states for alarms, trends, dashboards, historians, maintenance, or optimization.
  • Preserve the existing control strategy until a separately engineered change is approved.
  • Make data quality, ownership, cybersecurity, and loss-of-communications behavior explicit.
  • Provide an upgrade path for obsolete equipment without forcing an unnecessary plantwide replacement.

1. Build an asset and interface inventory

Do not start by selecting a gateway. Start by walking the plant, reviewing drawings, and reconciling documentation with what is actually installed. Record each source, its physical connection, its software dependencies, and the consequence of losing it.

#1 Best Overall
Industrial Vibration Meter – VM-424 with Remote Probe, Acceleration 0.1–199.9 m/s², Velocity 0.1–199.9 mm/s, Displacement 0.001–1.999 mm, 10Hz–3kHz, Magnetic Sensor
  • INDUSTRIAL VIBRATION METER – VM-424 WITH REMOTE SENSOR PROBE - Designed for vibration measurement on motors, pumps, compressors, gearboxes, fans and rotating machinery where direct placement of a handheld meter is difficult. The external sensor allows technicians to reach narrow measurement points while keeping the main unit at a safe and comfortable viewing position.
  • 3-IN-1 VIBRATION MEASUREMENT – ACCELERATION VELOCITY DISPLACEMENT - Measures Acceleration 0.1–199.9 m/s² (peak), Velocity 0.1–199.9 mm/s (RMS) and Displacement 0.001–1.999 mm (p-p), enabling technicians to evaluate key vibration parameters used in machine condition monitoring and preventive maintenance inspections.
  • DUAL FREQUENCY ACCELERATION MODES – 10HZ–1KHZ AND 1KHZ–3KHZ - Low frequency mode supports general machine vibration evaluation such as imbalance or structural vibration, while high frequency mode helps observe higher-frequency vibration components during mechanical diagnostics.
  • REMOTE PIEZOELECTRIC SENSOR – STABLE CONTACT MEASUREMENT - External shear-type accelerometer connected by cable allows precise probe positioning on bearing housings, pump casings and motor frames while the display remains easy to read during measurement.
  • INTERCHANGEABLE PROBE TIPS – MAGNETIC, SHORT AND LONG CONTACT - Includes magnetic base tip for hands-free contact on metal surfaces as well as short and long probe tips for measurements on flat surfaces, narrow housings and recessed machine components.
Inventory area Record Why it matters
Field instruments and actuators Measurement type, range, units, wiring, hazardous-area classification where applicable, actuator fail position, calibration status Determines whether the signal can be read directly and whether a new connection changes an instrument or loop.
Controllers PLC, RTU or DCS model, firmware, installed communication cards, licenses, program version, available spare capacity Identifies supported drivers, resource limits, and the risk of touching a running controller.
Drives and packages VFD model, motor data, OEM skid controller, package network, interlocks, vendor ownership OEM equipment often has a separate interface and control authority that must remain intact.
Networks Physical media, switches, addressing, VLAN or zone boundaries, serial converters, firewall rules, remote-access routes Shows where a new path can be connected without bridging protected control zones.
Supervisory systems HMI/SCADA servers, historian, alarm database, reporting tools, tag naming, time source, backup arrangements Prevents duplicate tags, inconsistent timestamps, and accidental changes to operator displays.
Documentation and support Loop drawings, register maps, backups, spare parts, vendor support status, known defects, obsolescence notices Old hardware may be technically connectable but operationally unsupported.
Operator confidence Which indications operators trust, which alarms are routinely bypassed, and which measurements are disputed A mathematically precise feed is not useful if the plant does not trust its source or context.

Include signal direction in the inventory: read-only, command-capable, or safety-related. Mark interfaces that are undocumented or shared with another system. Photograph panel labels and network equipment under the site’s security rules, and keep an as-found copy before making changes.

2. Define the use case and a data contract

Every new tag should support a stated decision. Examples include generating an alarm, displaying a process trend, storing a historian record, feeding an optimization model, or creating a maintenance work order. A vague goal such as “connect the plant to IoT” does not tell an engineer what to measure, how quickly it must update, or what should happen when the source disappears.

Data-contract item Questions to answer
Meaning What physical quantity or state does the tag represent? Is it a measured value, calculated value, command, status, or alarm?
Engineering definition What are the units, range, scaling, sign convention, resolution, and sensor calibration limits?
Timing What sample or update rate is needed? Which clock supplies the timestamp, and how is time synchronization checked?
Quality How are good, bad, uncertain, substituted, stale, and communication-failed states represented?
Ownership Who approves the tag definition, who maintains the source, and who may change its mapping?
Retention and use How long is the value retained, who can view it, and which application is allowed to act on it?
Failure behavior What does the consumer display or do if the value is delayed, out of range, or unavailable?

Beckhoff’s mining material frames connected data around condition monitoring, predictive maintenance, alarms, and process optimization. Those uses have different requirements. A maintenance trend can tolerate a slower update than a control loop; an alarm needs clear quality and acknowledgement behavior; an optimizer must know whether a value is measured, estimated, or stale.

Use stable, descriptive tag names and retain the original source address in the mapping. Keep unit conversion and scaling in one governed layer rather than re-implementing it separately in every dashboard. The ISA material’s warning is practical: poor source data produces poor downstream decisions.

3. Select the least disruptive architecture that meets the need

There are three broad patterns. The right choice depends on the installed equipment, the completeness of its data, the required latency, the control boundary, and how much obsolescence risk the plant can accept.

Industrial Vibration Meter – VM-428 Analyzer with External Sensor & PC Software, Acceleration 0.1–300 m/s², Velocity 1–850 mm/s, Displacement 1–3300 µm, 30Hz–14kHz, ISO Machine Rating
  • PROFESSIONAL VIBRATION ANALYZER – VM-428 WITH EXTERNAL SENSOR - Designed for advanced vibration diagnostics on motors, turbines, pumps, compressors and rotating machinery where higher measurement ranges and additional diagnostic parameters are required.
  • 5-PARAMETER MACHINE DIAGNOSTICS – A V D FREQUENCY TEMPERATURE - Measures Acceleration 0.1–300 m/s² (peak), Velocity 1–850 mm/s (RMS), Displacement 1–3300 µm (p-p), Frequency 30Hz–14kHz and Temperature, providing multiple diagnostic indicators for machine condition evaluation.
  • DUAL FREQUENCY MEASUREMENT CIRCUIT – STRUCTURAL AND HIGH-FREQUENCY MODES - Low frequency mode supports general vibration analysis of machine structures, while high frequency mode allows observation of higher-frequency vibration signals often associated with mechanical wear or bearing conditions.
  • REMOTE MAGNETIC SENSOR – STABLE AND REPEATABLE MEASUREMENTS - External piezoelectric shear-type probe with magnetic base allows secure placement on metal housings, supporting stable readings during inspection of motors, gearboxes and rotating equipment.
  • ISO MACHINE CONDITION RATING INDICATION - Built-in vibration severity scale based on ISO vibration classification helps technicians visually interpret measured velocity levels during machine condition evaluation.
Approach Suitable when Trade-offs to assess
Read native sensor or controller protocols The existing device exposes the required data and compatible drivers are available. Device-specific configuration, protocol security, ambiguous signal semantics, and long-term driver support.
Add a gateway or edge controller in parallel Data is needed from mixed legacy and newer devices while the current control layer remains in service. Additional hardware and software to maintain; tag mapping, failure behavior, and the new security path must be engineered.
Consolidate or migrate PLC, DCS, or SCADA Equipment is obsolete, unsupported, unsafe to maintain, or the integration need justifies a broader modernization project. Larger engineering and commissioning scope, configuration conversion, operator retraining, and planned downtime.

Native-protocol access

Where a controller or instrument already provides a useful interface, read the required values without changing its control program unless a qualified engineer determines that a change is necessary. ISA InTech material identifies Modbus and HART as common legacy protocols and discusses OPC UA as a widely supported standardized interface. Confirm the actual variant, address map, enabled options, licensing, data types, and maximum connection load on the installed device; protocol names alone do not prove compatibility.

Native access is attractive when the source has good documentation and the number of tags is limited. It becomes less attractive when every vendor uses a different register convention, when old serial links are unreliable, or when the source cannot provide meaningful quality and timestamp information.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Parallel edge controller or gateway

An edge controller can collect selected data from old hardware and newer IIoT devices while leaving the existing PLC or DCS in charge. AusIMM describes this retrofit pattern explicitly. A well-designed edge layer terminates legacy connections, normalizes tags, adds quality information, and publishes an approved data set to a historian or analytics platform.

Keep the edge device’s role narrow. Document whether it is read-only, whether it buffers data during an upstream outage, and what happens after a reboot. Do not assume that adding an edge device is passive: it introduces a new computer, operating system, credentials, patching responsibility, and network route.

Controls or supervisory migration

A migration is justified when hardware is unsupported, spare parts are unavailable, cybersecurity exposure cannot be managed, or the cost and risk of repeated adapters exceed the value of a clean platform. Honeywell describes migration work that can retain existing wiring, cabinets, and elements of program design; ABB describes brownfield modernization and consolidation of mixed-vendor DCS, SCADA, and PLC environments into an integrated HMI. These are possible strategies, not guarantees for an unnamed plant. Verify the conversion scope, testing method, temporary systems, rollback plan, and operator-training requirement in the project contract.

4. Match protocols to the installed devices

Protocol selection follows the source and the purpose of the connection. A protocol that is excellent for publishing analytics data may be inappropriate for a safety or control path.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.
Interface Typical role in a brownfield design Checks before adoption
Modbus Reading registers or writing values in many legacy instruments, drives, PLCs, and gateways. Serial versus TCP transport, register offsets, byte and word order, scaling, exception handling, and whether writes are disabled.
HART Accessing additional digital information from compatible field instruments over an existing instrumentation connection. Multiplexer or I/O support, device revision, loop loading, polling behavior, and whether the desired variables are actually exposed.
OPC UA Structured, standardized exchange between industrial systems and higher-level applications. Namespace design, certificates, authentication, endpoint policy, subscription load, and quality and timestamp mapping.
MQTT Publishing selected edge data to an event or analytics platform. Broker ownership, topic naming, retained messages, authentication, encryption, offline behavior, and prevention of command topics on a monitoring-only path.

Use a protocol gateway only after confirming the source semantics. A gateway can translate transport and data types; it cannot repair a reversed instrument, an incorrect range, or a tag whose meaning nobody has documented. Preserve source quality and timestamp fields through every translation.

5. Keep monitoring, alarming, and control boundaries explicit

A sensible first release is read-only collection. It allows the team to validate measurements, timestamps, network behavior, and operator usefulness without granting a new system authority over a running process.

If the project later needs an alarm or control action, specify the boundary in the functional design:

  • Which system owns the final command and which system is only advisory?
  • What permissives, interlocks, trips, and operator overrides must remain in the original controller?
  • What are the safe states for stale data, bad quality, a failed gateway, or a lost network?
  • What latency and determinism are required, and has that performance been tested under load?
  • How are changes reviewed, approved, tested, versioned, and rolled back?

Never let an analytics connector silently gain write access to an existing controller. Functional-safety classification, hazardous-area suitability, and loop-specific latency require qualified process, controls, instrumentation, cybersecurity, and safety engineers; they cannot be inferred from a product’s protocol list.

6. Engineer cybersecurity and resilience

Draw the data path from instrument or controller to edge device, historian, dashboard, cloud or enterprise service, and maintenance workstation. Put each component in the appropriate plant zone and document the permitted flows.

  • Use separate accounts for operators, engineers, applications, and vendors. Remove shared default credentials.
  • Allow only required protocols and ports through firewalls. A monitoring path should not expose a controller programming service.
  • Use certificate-based authentication and encryption where the selected interface supports them, and define certificate renewal ownership.
  • Control remote access through an approved jump host or equivalent route, with time-limited authorization and event logging.
  • Back up PLC, RTU, DCS, SCADA, edge, and gateway configurations before installation and after commissioning.
  • Define patch testing, vulnerability response, antivirus or application-control policy, and who can change the edge computer.
  • Specify local behavior when a historian, broker, enterprise network, or external connection fails. Critical control should remain local.

Honeywell describes encryption, authentication, and a controller firewall in its migration offering, while Rockwell describes security features for control networks. Such vendor capabilities are design inputs, not proof that a particular plant architecture is secure. Validate the implemented rules, credentials, logging, and recovery procedures on site.

7. Implement in a controlled sequence

  1. Survey and freeze the as-found state. Reconcile drawings, backups, firmware, addresses, panel wiring, and network routes. Identify obsolete or unsupported components and obtain written approval for any temporary connection.
  2. Choose one decision and one bounded area. For example, trend bearing vibration on a single conveyor, rather than connecting every motor in the concentrator. Define the operator or maintainer who will act on the information.
  3. Write the data contract. Approve tag names, units, scaling, rates, timestamps, quality states, retention, ownership, and stale-data behavior before configuration begins.
  4. Evaluate native access first. Confirm driver support, licenses, register or namespace definitions, connection limits, and read-only operation. If that is not practical, compare a protocol gateway with a parallel edge controller.
  5. Design the control and security boundaries. Produce network diagrams, firewall rules, identity design, backup procedures, and a list of every possible write path. Obtain controls and cybersecurity review.
  6. Build a test configuration off the live process where possible. Use a spare controller, simulator, or copied configuration to check scaling, quality flags, timestamp conversion, reconnect behavior, and bad-data handling.
  7. Schedule installation and commissioning. Agree on a controlled downtime window, work permits, isolation requirements, rollback trigger, and named decision makers. ABB’s brownfield guidance emphasizes planning modernization around controlled downtime.
  8. Commission with operators present. Compare displayed values with trusted local indications, exercise alarm acknowledgement, disconnect communications, restart devices, and verify that the original process control continues to operate.
  9. Close the project with an as-built record. Store final tag maps, firmware and configuration versions, certificates, firewall rules, test results, training records, and support contacts. Record what remains intentionally unconnected.

8. Use a condition-monitoring pilot to prove value

Conveyor-bearing vibration is a practical pilot because it links a physical asset to a specific maintenance decision. Beckhoff’s mining overview uses this type of condition-data example. The pilot still needs engineering detail:

  • Select the bearing locations, mounting method, sensor environmental rating, frequency range, cable route, and signal interface.
  • Record operating context such as speed, load, start and stop state, temperature, and maintenance events so a trend is not interpreted without context.
  • Define the baseline period and the condition that creates an advisory, an alarm, or a work order. Do not copy generic thresholds without validating them against the machine and process.
  • Keep the first data path read-only. Let maintainers compare the trend with inspections, lubrication records, and confirmed defects.
  • Test loss of sensor, gateway, and network communications separately. A missing vibration value must not be displayed as a healthy zero.

The same method applies to grinding, flotation, pumping, thickening, and other mineral-processing areas: identify the decision, select the smallest useful data set, preserve context and quality, and expand only after the operating team can use the result.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

9. Commissioning checks and common failure modes

Symptom Likely cause Corrective action
Value is consistently high or low Wrong range, register offset, byte order, unit conversion, or sensor calibration Compare raw source data with a trusted reference, verify the data contract, and document the corrected scaling.
Trend has gaps or duplicate timestamps Clock mismatch, reconnect behavior, polling overload, or duplicate buffering Check time synchronization, subscription and polling rates, sequence handling, and historian ingest rules.
Every tag appears healthy during a link failure Quality flags were discarded or stale values were not aged out Carry source quality through the mapping and define an explicit stale timeout and display state.
Controller performance changes after connection Excessive polling, connection count, serial bandwidth, or an unintended write Remove the new connection if required, restore the known configuration, reduce load, and verify read-only permissions.
Operators ignore the new alarm Alarm limit lacks process context, nuisance rate is high, or ownership is unclear Review the alarm with operators, define an actionable response, and tune only with approved management of change.
Gateway works in the shop but not in the plant Firewall, routing, certificate, VLAN, or plant-policy restriction Test each permitted flow with the network and cybersecurity teams; do not bypass controls to make a demonstration work.
Migration produces unexpected HMI behavior Configuration conversion changed tag semantics, faceplates, alarm priorities, or sequence logic Run a point-by-point and sequence test, compare pre- and post-migration reports, train operators, and keep rollback capability.

10. Decide when a larger migration is warranted

Stay with native access or a parallel edge layer when the current control system is supported, the required signals are available, and the business case is limited to monitoring or selected optimization. Escalate to a controls or supervisory migration when several of these conditions are present:

  • The controller or operating system is obsolete and cannot receive security updates or replacement parts.
  • Documentation and backups are incomplete enough that continued operation depends on individual memory.
  • Required data cannot be exposed without invasive modifications or unsafe workarounds.
  • Repeated protocol converters create more failure points than the plant can maintain.
  • Multiple systems duplicate control, alarm, or historian functions and operators lack a consistent view.
  • The project can justify a planned outage, configuration conversion, testing campaign, and retraining.

Request a site survey and a written migration plan from an experienced mining controls integrator when the project crosses those boundaries. The plan should state retained wiring and cabinets, replacement scope, temporary operation, test procedures, downtime assumptions, cybersecurity responsibilities, and post-startup support.

11. Operate the integration as part of the plant

Commissioning is the beginning of support, not the end. Assign an owner for every interface and review the tag list after maintenance, firmware changes, instrument replacement, or network modification. Retest scaling and quality when a device is swapped; a replacement with the same name may have a different revision or address map.

Keep a living register of source, destination, protocol, credentials or certificates, firewall rules, update rate, quality mapping, backup location, and last test date. Periodically disconnect noncritical links under a controlled procedure to confirm that local control remains available and that consumers show stale data clearly. Review whether each dashboard, alarm, or model still drives a decision. Remove unused tags and accounts rather than allowing an expanding, unowned data estate.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

The most durable brownfield design is usually not the biggest one. It is the smallest well-documented path that exposes trustworthy information, protects the existing control strategy, and gives the plant a measured route toward modernization.
