Design a molded-in metal insert as part of the plastic part’s load path, tooling plan, and thermal behavior—not as hardware added to a drawing at the end. Define the insert’s loads and service conditions first, then size its retention features, locate it positively in the mold, and shape the surrounding plastic so it can fill and cool reliably. No single boss ratio, wall thickness, or insert temperature applies to every resin and geometry.
What insert molding changes in the design
In insert molding, a prepared metal part is positioned in the mold before plastic is injected around it. The process can combine materials and eliminate a later installation step, but it makes insert loading and location part of the molding operation. The insert and resin must work together mechanically and thermally. Protolabs describes insert molding and its design considerations; ZhongShen outlines related production tradeoffs.
Which loads and service conditions must the insert handle?
Start by identifying the metal feature’s job: a reusable threaded point, bushing, sleeve, pin, shaft, terminal, or reinforcement. For a threaded insert, specify the thread and mating fastener, then document the loads and conditions that matter to the finished part:
- Installation torque and service torque
- Axial pull-out and push-out loads
- Bending, vibration, and repeated assembly
- Service-temperature range and thermal cycling
- Chemical exposure, moisture conditioning, and corrosion concerns
These are distinct performance questions, not substitutes for one another. SPIROL notes that insert length and diameter affect performance, that plastic captured in undercuts must suit pull-out requirements, and that knurl design affects torque resistance. Set acceptance tests around the actual use loads rather than assuming success in one direction proves strength in another. See the SPIROL Inserts for Plastics Design Guide.

How should retention geometry be chosen?
Choose the insert’s external geometry to engage the plastic for each required load direction. Knurls, grooves, undercuts, shoulders, and holes can provide mechanical engagement when resin fills around them. A feature that resists rotation may not provide sufficient axial retention; evaluate torque-out and pull-out separately, and include push-out where the part’s load path requires it.
Check that the resin can flow into the selected features. SPIROL warns that insufficient plastic flow into insert features reduces insert performance. Avoid unnecessarily sharp transitions that can concentrate stress, and have the molder review how the geometry affects filling and local cooling.

How can the insert be located repeatably in the mold?
Use a positive locating method such as a core pin, shoulder, or dedicated nest. Set the tolerances so the insert sits squarely and repeatably, and account for orientation if its outer geometry is asymmetric. The locating scheme should be designed with the mold and loading method, not left to an operator’s visual judgment.
Decide how an operator or automation will load the insert and how the process will detect a missing or misplaced one. Misloading can put the mold at risk; location, orientation, and detection therefore belong in the production plan as well as the part CAD. How much plastic should support the insert?
Shape a boss or local reinforcement to support the insert without creating a large, abrupt mass of plastic. Protolabs Network’s general injection-molding guide recommends a boss outside diameter of about twice the nominal screw or insert diameter and a hole extending to the base-wall level to help preserve uniform wall thickness. Treat the ratio as a starting recommendation for design review, not a universal rule: the required section depends on the insert, resin, loads, available wall, flow, and appearance requirements.
Ribs or gradual transitions can add support while controlling local thickness. Review the surrounding geometry for resin flow and cooling, and confirm the design with the molder and resin supplier. The recommendation appears in Protolabs Network’s injection-molding design guide.

Why can plastic crack around a metal insert?
Metal and plastic differ in heat transfer and thermal expansion. The insert can cool melt near its surface and influence flow or weld-line formation; as the plastic cools and shrinks around the metal, local stress can develop. Material pairing, insert shape, surrounding section, molding conditions, and service temperatures all affect the risk.

That source concerns rotational molding, so its process details should not be transferred directly to injection molding. For an injection-molded design, ask the resin supplier and molder to assess the material pairing, insert temperature, filling, cooling, post-mold conditioning, and service-temperature range. Do not choose a universal preheat temperature or wall thickness without that context.

Should the insert be molded in or installed afterward?
Molded-in installation places the insert in the cavity before plastic injection. Post-mold options include heat-set, ultrasonic, press-in, and self-tapping inserts. Compare the complete production system rather than retention alone:

SPIROL’s guide says molded-in installation can provide the best performance, while also describing post-mold insert families. A performance advantage does not by itself settle the choice: weigh it against the added locating and loading demands of molding, cycle time, secondary-operation costs, automation, and the cost of changing tooling as the design evolves.
