Designing a VR-headset accessory that actually fits starts with the exact headset model, not with a generic enclosure or a downloaded STL. Obtain an official STEP file when one exists; otherwise measure the headset and its attachment points, create a parametric CAD model, preserve every sensor and opening, and print a small fit-check before committing to a final part.
Printer settings and clearances are process-specific. A dimension that works on one FDM machine may fail on another, while resin accuracy figures from a particular printer cannot be transferred to FDM. The reliable method is controlled measurement, editable CAD, staged prototypes, and inspection on the real headset.
Start with the headset, accessory and attachment method
Write a one-sentence design brief before opening CAD: “I am making a [purpose] for [exact headset model], attached by [method], while keeping [functions] unobstructed.” This prevents a visually attractive part from blocking cameras, vents, buttons or adjustment hardware.
Identify the exact device variant
Record the manufacturer, model name, regional edition if relevant, and any hardware revision. Headsets that look alike can have different strap interfaces, lens housings or sensor locations. Photograph the device from the front, sides, top and rear, and label each image with its orientation.

Define what the accessory must do
- List the load it must carry, such as a cable, battery, counterweight, facial interface or audio component.
- Mark user-contact surfaces and decide whether they need padding, rounded edges or a removable cover.
- List parts that must remain accessible: charging and data ports, power controls, volume controls, adjustment wheels, speakers, cameras, tracking emitters and ventilation paths.
- Choose an attachment strategy—existing screw bosses, a strap channel, a friction clip, magnets or a separate bracket—and identify which surfaces may be touched or clamped.
Do not assume that a CAD shell reveals every clearance needed for tracking or cooling. Verify each feature on the physical headset and with the manufacturer’s documentation for that model.
Find a trustworthy dimensional reference
Prefer an official STEP file
STEP is usually a better starting point than an STL because it stores editable solid geometry and preserves dimensions for sketches and reference features. On October 24, 2024, Bigscreen announced a STEP file for its Beyond Audio Strap, stating that the file contains the detailed dimensions used to manufacture the strap and supports compatible modifications. Project North Star also publishes STEP mechanical files for designing new parts around its open headset project.
Download files from the device maker or project repository, read the license, and check the current download terms before sharing a modified file. Keep the original file untouched and create a working copy so you can return to the manufacturer’s geometry if a later edit goes wrong.

Build a measurement plan instead of guessing from photographs. Adafruit’s headphone-accessory tutorial, published May 17, 2022 and last edited March 8, 2024, recommends flexible tape for long, curved dimensions and calipers for feature length, width and depth. It is an analogous wearable-audio workflow, not a headset-specific specification.
- Set one unit system, normally millimetres, and write it at the top of your measurement sheet.
- Measure overall lengths and circumferences with flexible tape without stretching it.
- Use digital calipers for straight edges, hole diameters, boss spacing, wall thickness and the depth of recesses.
- Measure from repeatable datums: for example, the centreline, lens opening edge or a known screw axis.
- Record the tool, location, direction and date for every critical value. Take at least two readings when a surface is curved or difficult to reach.
- Use calibrated photographs only as supplemental guides. Before tracing a picture in CAD, calibrate its scale with a known measured dimension.
A hand sketch with labelled datums often prevents more errors than an unlabelled scan. Note where the headset’s plastic flexes, where a strap pivots and where a cable needs a bend radius.

Set up a parametric CAD model
Create a reference skeleton
Import the STEP file as reference geometry, or create planes and construction lines from your measured datums. Establish a centre plane and coordinate system that match the headset. Keep the original headset body in a separate, locked component; model the accessory in a new component so you can hide, inspect and revise it independently.
Make critical dimensions editable
Use named parameters for clearances, wall thickness, hole diameter, strap width, pivot spacing and offsets. A parameter such as clip_clearance is safer than scattering unrelated numeric values through sketches. When a test print is tight, you can change one parameter and regenerate the part.

- Envelope: Sketch the volume the accessory is allowed to occupy, including the user’s face, hair, glasses and strap movement.
- Attachment: Model the clip, screw pattern, dovetail or other interface first. If it does not attach securely, cosmetic details are wasted effort.
- Profile: Sketch the side and front profiles, constrain them with dimensions and projected headset edges, then pad or loft the profile.
- Wall geometry: Shell or offset the solid for the chosen manufacturing process. Add fillets to exposed edges and stress concentrations.
- Openings: Cut holes and windows for cameras, microphones, speakers, ports, hinges, controls and adjustment mechanisms. Check that a connector can still be inserted at its full angle.
- Serviceability: Add access for fasteners, cable routing and removal. A part that cannot be taken off without disassembling the headset is difficult to maintain.
Use section views and interference checks against the headset reference. Rotate every moving interface through its full travel. A static top view will not reveal a strap that collides only when tightened.
Design clearances for the manufacturing process
No universal VR-headset attachment tolerance is established. Fit depends on the model, printer, material, orientation, cooling, post-processing and the direction of the dimension. Treat every clearance as a starting parameter to be validated by a test print.
FDM considerations
FDM parts are built from extruded roads. Small holes can print undersize, elephant’s foot can enlarge the first layer, and bridges or overhangs can sag. Orient a clip so its load is carried across several layers rather than separating layers under tension. Add a chamfer at the build plate to reduce first-layer interference, and avoid making a snap arm so thin that it becomes brittle.

Resin considerations
Resin printers can reproduce fine features, but the result still depends on resin, exposure, washing, curing and support placement. Hollow parts need appropriate drain and venting, and uncured resin must not remain in enclosed cavities. Resin accessories that touch skin should be fully washed and post-cured according to the resin maker’s instructions; the sources here do not establish skin-contact certification for any headset accessory.

Use published figures only in their stated context
Formlabs lists a recommended minimum clearance of 0.4 mm, a minimum hole diameter of 0.5 mm and a 0.75 mm drain-hole diameter for its Form 4L generation design guidance. Those are recommendations for that printer family and process, not generic CAD rules for FDM.
Its published Form 4L XY results report typical values from a defined test using Grey V5 resin, 100 µm layers and a five-minute room-temperature post-cure: features 1–30 mm are ±0.15% with a minimum of ±0.02 mm; 31–80 mm are ±0.3% with a minimum of ±0.06 mm; and 81–150 mm are ±0.3% with a minimum of ±0.15 mm. The separate design-guideline page says its guidance was developed with Grey V4 at 100 microns on Form 4L. These figures describe those conditions, not a headset tolerance or an FDM result.
Choose FDM or resin by geometry and use
Neither process is a universal winner. Select the process that matches the part’s size, load, feature scale and finishing requirements.
| Decision factor | FDM is often practical when… | Resin is often practical when… |
|---|---|---|
| Part size | The accessory is large or must fit a build volume economically. | The part is small enough for the printer and supports can be removed safely. |
| Geometry | The design can be oriented to limit supports and has robust walls. | Fine text, small holes or intricate organic surfaces need high detail. |
| Load | The accessory needs a tough, replaceable bracket and the selected filament suits the load. | The load is modest and the chosen resin’s mechanical data supports the application. |
| Post-processing | Cutting, filing and heat-set inserts are acceptable. | Washing, curing and support cleanup are acceptable, with suitable ventilation and protective handling. |
| Fit-critical features | Oversized holes or sacrificial test pieces can be tuned quickly. | Fine features can be reproduced, but shrinkage and curing still require validation. |
Before committing, print only the attachment interface and one representative wall. This reveals whether your chosen process can hold the dimensions that matter.

Prepare the slicer and printer
Check the model before export
- Confirm the CAD document and slicer use the same units. A millimetre model imported as inches can be 25.4 times too large.
- Run the CAD tool’s geometry check and repair non-manifold edges.
- Export a high-quality mesh only after the solid is complete. Preserve the STEP file as the editable master.
- In the slicer, verify the bounding-box dimensions and inspect the first layer, holes and thin walls in preview.
Orient for strength and support removal
Place the main load path across layers where possible. Rotate curved covers to reduce visible support scars on user-facing surfaces. Add designed support pads or sacrificial tabs if a critical edge would otherwise be damaged. For resin, orient cavities so liquid can drain and place supports on surfaces that can be hidden or sanded.
Use project figures as examples, not presets
Project North Star documents an FDM build using eSun PLA Pro/PLA+, a 0.25 mm layer height, two perimeter shells and 15% infill. It also describes a build plate around 250 × 200 mm for its largest parts. The project states that “The parts were designed for an FDM style 3D printer.” These settings belong to that open AR-headset project and should not be treated as a universal recipe for another headset, printer or filament.
North Star’s simplified 3-1 bracket removed side supports, halved print time and had fewer reported failures than its earlier version; the project also says the bracket was stiffer and the Release 3 version was 8 g lighter than Update 3-1. Those are project-specific design outcomes, not guaranteed results for your accessory.
Print a fit-check before the final part
- Print the interface only. Include the clip, screw bosses, datum edges and one short section of the surrounding shell.
- Deburr without changing dimensions. Remove strings and support nubs, but do not sand a fit-critical face until you have recorded the as-printed condition.
- Test on an unpowered headset first. Check insertion force, rocking, strap movement and whether any edge contacts lenses or the user’s face.
- Verify every opening. Look through cameras, operate controls, connect cables and confirm vents and tracking features remain clear.
- Measure the result. Record which areas are tight, loose, warped or misaligned. Change one parameter at a time.
- Repeat with a larger prototype. Add the load-bearing walls and moving features only after the interface passes.
A paper or cardboard mock-up can validate overall envelope and comfort before plastic is printed, but it cannot prove snap-fit strength or dimensional accuracy.

Match material to the load
Choose a filament or resin using its manufacturer’s strength, heat-resistance and flexibility data, then consider layer direction and wall thickness. Project North Star’s use of PLA Pro/PLA+ demonstrates one workable FDM choice for that project; it does not establish PLA+ as the best material for every headset accessory.

Protect the user and the headset
- Round or chamfer edges that may touch skin, hair or cables.
- Separate abrasive printed surfaces from lenses and painted housings with a soft interface where needed.
- Prevent fasteners from protruding into the headset shell.
- Do not trap heat around vents or cover sensors, cameras or microphones.
- For resin, complete washing and curing before handling the part against skin, and follow the resin’s safety data.
Plan for replacement
Make sacrificial clips, replaceable pads or a separate adapter plate when the accessory may be stressed. A modular design lets you replace the part that wears out without reprinting a large shell.
Troubleshoot common failures
The part is too tight
Check scale first, then inspect elephant’s foot, support scars and resin or filament overexposure. Measure the printed feature, increase the relevant clearance parameter in small increments, and reprint only the test interface.
The part is too loose
Confirm that the looseness is not caused by a missing pad or a warped wall. Reduce clearance in CAD, add a positive stop or redesign the attachment so the load is carried by a defined face rather than friction alone.
Recommended Free Tools
Clips crack or layers split
Increase the clip’s bend radius and thickness, orient the flexing arm more favorably to the layer lines, and select a material suited to repeated flexing. Do not rely on infill percentage alone; perimeter arrangement and geometry usually determine the failure path.
Supports damage the visible surface
Change orientation, move supports to hidden faces, add a sacrificial support interface or split the part along a seam that can be fastened after printing. A redesign that removes supports may be more reliable than endlessly tuning support settings.
Sensors or ports are obstructed
Return to the headset reference model and recheck the measured datum. Inspect the physical prototype in every intended use position, not only on the workbench. Enlarge the opening or separate the accessory from the affected feature.
Document and share the finished design
Keep the original STEP or measured reference, the parametric CAD file, exported meshes, slicer profile, material and printer details, and a short revision log. Label each released file with the compatible headset model and revision. Include assembly direction, fastener sizes, support-removal notes and known limitations.
