There is no universal replacement for copper. The right substitute depends on what the part must do, the governing specification, its geometry, temperature, mechanical loads, interfaces, environment and whole-life cost. Aluminum can be a legitimate choice for some overhead conductors; brass can suit a mechanically demanding connector; phosphor bronze can provide spring force when conductivity is secondary. None is a drop-in replacement for every cable, connector, heat-transfer part or process component.

Choose the material as an engineering system: define the function, set electrical and mechanical limits, verify the exact grade and construction, qualify the interfaces and environment, then compare installed and lifetime costs.

Why copper substitution is an application decision

Copper is used in several fundamentally different jobs. A conductor carries current over a distance. A connector may need to carry current while gripping a mating part repeatedly. A spring contact needs elastic force and resistance to stress relaxation. A heat-transfer surface needs thermal conductivity and corrosion resistance. Process equipment may instead be governed by fluid compatibility, pressure, temperature and weldability.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

A material that works in one job can fail in another. Electrical conductivity alone does not establish current capacity, allowable temperature, contact reliability or code compliance. Resistance also depends on length and cross-sectional area, so changing material usually changes the required geometry. A larger section may preserve resistance but create clearance, weight, bending or termination problems.

The Copper Development Association expresses copper conductivity as a percentage of the International Annealed Copper Standard (IACS). That percentage is a useful comparison, not an approval. Alloying, temper, processing and operating temperature can change the actual value. The selected product must be checked against its certified datasheet and the specification that governs the equipment.

A six-step method for selecting a substitute

1. Define the component’s function

Write down the primary job before naming a material:

  • Bulk current path, such as an overhead conductor or busbar.
  • Current-carrying joint, terminal or contact.
  • Spring contact that must maintain force over mating cycles.
  • Heat-transfer surface or thermal spreader.
  • Wear, structural or process-fluid component.

If a part has more than one job, rank them. A connector may need adequate conductivity, high contact force, stamping formability and corrosion resistance simultaneously. The ranking prevents a high-conductivity alloy from being selected when the actual failure mode is loss of spring force or an unstable interface.

2. Identify the governing requirements

Find the product, installation, material and jurisdictional requirements before comparing grades. Standards are scope-limited; they are not universal material-approval lists. For example, IEC TR 61597:2021 addresses calculation methods for stranded bare overhead conductors, while IEC 62641:2022 specifies properties of aluminum and aluminum-alloy wires used in those overhead constructions. Neither standard approves aluminum for every building cable or connector.

For a project in the United States, a government or defense handbook may provide useful property data, but it does not replace the installation code, equipment listing or purchasing specification. Verify the current edition and exact scope of every standard with the authority having jurisdiction and the equipment manufacturer.

3. Set measurable performance limits

Establish limits before asking which material is cheapest:

  • Continuous and short-time current, resistance or voltage-drop limit.
  • Permissible temperature rise and maximum material, insulation and terminal temperature.
  • Required tensile strength, stiffness, elongation, fatigue life and creep resistance.
  • Contact force, insertion force, mating cycles and acceptable contact resistance.
  • Dimensions, mass, bend radius, clearances and required cross-sectional area.
  • Service life, maintenance interval and consequences of failure.

Temperature must be treated as a design variable. Resistivity generally rises as a conductor heats, which can increase losses and temperature further. Use the temperature limits and correction methods required by the applicable standard rather than a room-temperature conductivity value alone.

4. Confirm the exact grade and construction

“Aluminum,” “brass” or “bronze” is not a complete material designation. Confirm alloy, temper, product form, dimensions, strand construction, coating, surface finish and certified properties. A copper-zinc brass connector stamped in one temper can have different strength and formability from the same nominal alloy in another temper. An overhead conductor’s behavior also depends on stranding, steel reinforcement, wire diameter and lay.

Require a certificate or datasheet that identifies the test method, units, temperature and applicable specification. If the supplier offers only a family name, the data are insufficient for a final design decision.

5. Qualify interfaces and the environment

Check contact pressure, surface films, galvanic couples, moisture, pollutants, temperature cycling, vibration and the joining method. A material can have acceptable bulk properties but produce an unreliable joint because of oxide films, fretting or galvanic attack. Evaluate crimp barrels, bolted lugs, welds, brazes, solder, threaded parts and spring contacts as separate interfaces.

Corrosion evidence must match the service. ISO/TR 22801:2026 describes comparative methods for AC-influenced corrosion of conducting alloys exposed to atmosphere in high-voltage power-transmission contexts. Its scope includes aluminum, copper and their alloys in that context; it is not a general corrosion test for every indoor, marine, chemical or process-fluid application.

6. Compare installed and whole-life cost

Compare more than the price per kilogram. Include material quantity, changed dimensions, special lugs or platings, tooling, installation time, inspection, energy losses, maintenance and replacement. A lower raw-material quote can disappear if the substitute needs a larger section, different termination hardware or more frequent inspection.

For an energized path, calculate resistive loss as P = I2R. Annual energy cost can then be estimated from loss in watts, operating hours and the applicable electricity tariff. Use the project’s current profile and thermal model; do not claim savings without those inputs.

Electrical comparison: what conductivity does and does not tell you

Conductivity percentages are normally reported relative to annealed copper (IACS). They help compare resistivity, but a lower percentage can be offset by a larger cross-section, a shorter path or a different operating duty. The resulting component may still fail because of temperature, available space, connection resistance or mechanical load.

Candidate or reference Electrical information established in the cited guidance Design implication
Annealed copper reference 100% IACS is the reference scale. Use the actual grade, temper and temperature-dependent resistivity for calculations.
Copper-30% zinc brass 28% IACS in the cited connector example. Expect substantially higher resistance than copper; check section, heating and contact losses.
Copper-5% zinc brass Up to 56% IACS in the cited example. Lower zinc can improve conductivity, but the strength trade-off changes; do not generalize to every grade.
Phosphor bronze connector alloys Numerical conductivity not stated in the cited guidance. Consider when contact force is important and conductivity is not primary; verify the datasheet for the selected composition and temper.
Aluminum overhead-conductor wire Electrical and mechanical properties are addressed by IEC 62641:2022; a universal conductivity value is not established here. Use the specified wire construction and the calculations required for the overhead-conductor design.
Steel, nickel alloys and other industrial candidates Not established as a universal substitute ranking. Select only after defining temperature, pressure, chemistry, loads, joining and the governing industry specification.

The Copper Development Association notes that higher-resistivity alloys waste more energy because heat generated by current is proportional to current squared times resistance. Thermal conductivity also matters: within alloy families it tends to track electrical conductivity, so a material with lower electrical conductivity may remove heat less effectively. Model both generation and dissipation.

Aluminum and aluminum alloys for overhead conductors

Where the evidence fits

Aluminum is an established candidate for stranded bare overhead conductors. IEC TR 61597:2021 provides calculation methods and typical examples for aluminum and aluminum-steel conductor constructions. Its topics include current-carrying capacity, AC resistance and reactance, elongation, creep and loss of aluminum-wire strength at high temperatures. IEC 62641:2022 specifies mechanical and electrical properties for aluminum and aluminum-alloy wires used in overhead stranded conductors.

These documents create a disciplined comparison framework: calculate ampacity, AC resistance, reactance, sag and strength for the specified construction and operating temperature. They do not establish that aluminum is a drop-in replacement for copper building wire, a connector, a transformer lead or an industrial busbar.

What must be matched in an overhead design

  • Conductor type: aluminum strands, aluminum-alloy strands or an aluminum-steel construction.
  • Strand diameter, number of strands, lay and total cross-section.
  • Continuous and emergency temperature limits, including any high-temperature strength reduction.
  • Span, tension, sag, creep, wind and ice loads.
  • AC resistance, reactance and the resulting losses at the expected current.
  • Line hardware, clamps, dead ends and connectors approved for the conductor material.
  • Applicable utility, national and project specifications.

Do not assume a lower purchase price, lower installed cost or lower mass for a particular project. Those outcomes depend on conductor size, reinforcement, hardware, labor, commodity prices and local rules.

Why building-wiring conclusions require separate proof

Building wiring adds requirements for insulation systems, raceways, terminations, fire performance, bending, installation methods and inspection. A calculation or approval for an overhead line does not transfer automatically. If the proposed use is inside a building, start with the local wiring code and equipment listing, then select a conductor and termination system certified for that use.

Brass connectors: strength and formability versus conductivity

Brass is a copper-zinc alloy. The cited Copper Development Association connector guidance gives 28% IACS for copper-30% zinc brass and says copper-5% zinc brass can reach up to 56% IACS. These are examples for specified alloy conditions, not values for every brass grade or temper.

Brass may be appropriate when a connector needs strength, stamping or machining behavior, thread durability or dimensional stability and the electrical design can tolerate its higher resistance. The designer may need a larger conductive section, a shorter current path, a temperature derating or a different contact architecture. Check contact resistance separately from bulk conductivity, especially where current enters through a plated or clamped interface.

Brass selection questions

  • Is the exact zinc content and temper documented?
  • Does the connector meet the required current, temperature-rise and voltage-drop limits?
  • Will the chosen forming or machining process alter temper or dimensions?
  • Is plating required for corrosion, solderability or stable contact resistance?
  • Are the mating material, clamping force and joining method compatible?

Do not select a lower-zinc brass solely because its cited conductivity is higher. The change can alter strength, formability, cost and availability, so evaluate the complete connector design.

Phosphor bronze for spring contacts

The Copper Development Association describes phosphor bronze as a possible alternative to cartridge brass where higher contact force matters and conductivity is not the primary concern. The connector bronzes discussed commonly contain 5% or 8% tin plus a small amount of phosphorus. Strength and formability vary with composition and temper.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

That makes phosphor bronze a candidate for spring contacts, clips and repeated-mating connectors in which force retention and mechanical resilience dominate. It is not evidence that every phosphor-bronze grade is suitable for a high-current path. Obtain the selected alloy’s conductivity, stress-relaxation, fatigue, temperature and corrosion data, then calculate bulk and interface losses.

Contact-design checks

  • Required normal force at initial assembly and after the full mating-cycle life.
  • Deflection, yield margin and stress relaxation at the maximum temperature.
  • Contact resistance after vibration, fretting, contamination and humidity exposure.
  • Plating compatibility with the mating contact and joining process.
  • Current density at the actual contact spots, not just the nominal strip area.

Industrial applications beyond conductors and connectors

The available evidence does not support a universal ranking of steel, nickel alloys, aluminum alloys or other materials for heat exchangers, process equipment, wear parts or chemical service. Those choices depend on fluid chemistry, pressure, temperature, erosion, fouling, thermal duty, weldability, inspection and the governing industry specification.

Heat-transfer parts

Compare thermal conductivity, allowable temperature, wall thickness, fouling behavior, corrosion allowance, joining method and cleanability. A material with lower conductivity may require more area or a thinner wall, while a material with better corrosion resistance may reduce maintenance. Calculate the complete heat exchanger or thermal path rather than substituting a conductivity number into a copper design.

Process-fluid equipment

Identify the fluid composition, concentration, contaminants, velocity, pressure, temperature and upset conditions. Verify compatibility using data and tests that represent those conditions. An atmospheric transmission-corrosion result cannot establish suitability in an acidic, caustic, chloride-bearing or high-temperature process stream.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Wear and structural parts

Set hardness, fatigue, impact, friction, dimensional stability and repair requirements. Electrical conductivity may be irrelevant or only a secondary constraint. A copper alloy chosen for conductivity could be a poor wear material, while a steel or nickel alloy might be appropriate only after its corrosion and joining requirements are verified.

Joining, termination and galvanic compatibility

Changing the bulk conductor without changing the joint is a common failure path. Aluminum, copper, brass and bronze differ in oxide behavior, thermal expansion, hardness and galvanic potential. The approved lug, crimp die, torque, joint compound, plating and inspection method must match the conductor and the equipment.

For each interface, document:

  • Material of both mating parts and any plating or coating.
  • Contact pressure, clamping force or crimp dimensions.
  • Permitted temperature and thermal-expansion range.
  • Moisture, pollutants, vibration and expected maintenance.
  • Qualification test, acceptance criteria and inspection interval.

A joint that passes an initial resistance check can still degrade through fretting, oxide growth, creep or galvanic corrosion. Include cycling and environmental exposure representative of service.

Common mistakes and corrective actions

Using a conductivity percentage as a pass/fail test

Correction: calculate resistance from the actual length, area, temperature and construction, then check heating, voltage drop and interface losses.

Calling aluminum a universal copper-wire replacement

Correction: restrict the conclusion to the conductor type and installation covered by the applicable standard. Overhead-conductor evidence does not approve building wiring or arbitrary terminals.

Assuming every brass or phosphor-bronze grade behaves alike

Correction: specify alloy, temper, form and certified properties. The 28% IACS, up-to-56% IACS, 5% tin and 8% tin figures are source-specific examples.

Testing corrosion in an unrelated environment

Correction: select a method whose atmosphere, electrical influence, chemicals, temperature and duration represent service conditions. Qualify galvanic couples and joints, not only isolated coupons.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Counting only raw material price

Correction: price the installed system and calculate energy losses, maintenance, inspection, downtime and replacement over the intended life.

Decision rules by application

  • Stranded bare overhead line: aluminum or aluminum-steel construction is a legitimate candidate when IEC calculations, mechanical design, hardware and local approvals all match the project.
  • Building wiring: do not transfer overhead-line evidence; use the local wiring code, listed conductor and compatible terminations.
  • Machined or stamped connector: brass may work when strength and formability justify its lower conductivity and the thermal design passes.
  • Repeated-mating spring contact: phosphor bronze is worth evaluating when contact force and force retention outrank maximum conductivity.
  • Heat exchanger or process component: select from thermal, corrosion, pressure, wear and joining requirements; the available evidence does not identify a universal copper substitute.

The defensible recommendation is therefore always conditional: name the application, grade, construction, governing specification, interfaces and service environment. If any of those are unknown, the material choice is not ready for release.
