Choose cooling from the processor’s sustained power, junction-temperature limit, local inlet temperature and complete heat path—not from the device’s size or peak TOPS rating. A passive heatsink can be ideal for a low-power, quiet system with enough surface area; forced airflow is necessary when the passive path cannot reject the required heat at the worst-case ambient. Most reliable products combine PCB spreading, a heatsink or chassis path, and controlled airflow only when measurements show it is needed.

Start with the thermal limit, not the enclosure size

The quantity you must control is the compute device’s junction temperature (TJ) during the longest, hottest workload your product must sustain. Junction temperature is affected by power dissipation, local ambient temperature, package construction, thermal-interface material (TIM), heatsink or heat spreader, PCB copper, enclosure surfaces and airflow. A small enclosure can need substantial cooling, while a larger enclosure can remain cool if its processor runs at low sustained power.

Peak TOPS is a throughput specification, not a thermal specification. Two modules with similar TOPS can have very different sustained power, throttling behavior and allowable junction temperatures. Obtain the exact module or system datasheet, identify every available power mode, and use the maximum power your application can maintain—not a short benchmark burst—as the starting point.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

A first-order estimate is often written as TJ = TA + P × RJ-A, where TA is the relevant ambient temperature, P is dissipated power and RJ-A is junction-to-ambient thermal resistance. Treat that resistance as a property of a specified test setup, not as a universal constant. Microchip explains that junction-to-air figures are tied to the board, airflow and measurement arrangement used for the test; they cannot rigorously predict a custom carrier board and enclosure. See its junction-to-air thermal-resistance guidance.

What each cooling approach actually does

Passive heatsink or heat spreader

A passive solution moves heat from the package into a larger surface and rejects it by natural convection and radiation. It has no moving parts, produces no fan noise and avoids fan bearing failure. It is attractive when power is modest, silence is important and the enclosure provides enough exposed area.

Performance depends on details that are easy to overlook:

  • The package-to-spreader contact must be flat, clean and held at the specified pressure.
  • TIM thickness and compression must match the gap; an unnecessarily thick or poorly wetted pad adds thermal resistance.
  • Fin spacing must allow buoyancy-driven air movement. Closely packed fins can perform poorly in still air.
  • Fins need an orientation that supports natural convection; a design that works horizontally may not work when mounted vertically.
  • Nearby walls, cables or shields can block the inlet and outlet surfaces.
  • Mechanical clearance, screw torque and board flex must be checked before committing to a production mount.

Microchip’s SAMA7G5 thermal note recommends adding a heatsink or heat spreader and notes that inexpensive parts can materially improve no-airflow performance. Its example is conditional: with no top heatsink and still air, more than 70% of processor heat was conducted to the PCB in the described setup. That percentage is not a universal PCB rule; it demonstrates why the board is part of the heat path. Read the hardware recommendations in AN4797.

Conductive chassis coupling

A metal enclosure can serve as a large passive spreader when a controlled thermal path connects the processor to it. A machined or formed wall, internal boss or dedicated cold plate can distribute heat over an area far larger than a small package heatsink. This approach can preserve fanless operation and reduce the number of exposed fins.

Do not assume that any metal case will work. Verify that:

  • Tolerances maintain contact through the full temperature range and production variation.
  • The TIM accommodates the measured gap without excessive compression force on the board.
  • Mounting screws, connectors and cable routing do not interrupt the thermal path.
  • The outside surface remains within the product’s touch-temperature and installation requirements.
  • Paint, anodizing or insulating films are accounted for where they affect conduction.

Chassis coupling is a design route, not a guaranteed result. It must be tested in the final enclosure because the useful area, orientation and external airflow determine how much heat the case can reject.

Fan-driven airflow

Forced air lowers the effective convection resistance over a heatsink and can move heat out of a confined enclosure. Microchip states that, when a heatsink is mounted on the device, “forcing an airflow is a very effective way to decrease the device thermal resistance.” A fan is therefore a strong option when passive surfaces cannot maintain the junction limit at the target power and ambient.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Fan performance is a system property. A fan’s free-air cubic-feet-per-minute number says little if a filter, grille, cable bundle or narrow duct creates pressure drop. Check the complete path for inlet restriction, recirculation from the exhaust to the inlet, dead zones around the heatsink and heat from neighboring regulators or storage devices. AMD’s heatsink and airflow guidance identifies ambient temperature, power, air speed, pressure, turbulence, manufacturability and gravity as design factors.

Active cooling adds noise, dust loading, electrical power and a failure mode. Select a fan with the correct voltage, connector, tachometer or alarm capability and expected service life. Define what the system does if the fan stalls: reduce power, throttle the processor, issue an alarm or shut down safely.

Board-level heat spreading

The PCB is not merely a mechanical carrier. Copper planes, thermal vias, layer stack, board area and the placement of neighboring hot components can spread heat before it reaches air or a chassis. A larger copper region under and around the package can lower spreading resistance, while crowded hot components can raise local temperature and reduce the benefit of a heatsink.

Use the board layout to provide a deliberate thermal route: reserve copper under the package where the layout rules permit, place thermal vias according to the package guidance, keep high-power devices from heating the same region, and provide a path to a chassis pad or spreader when one exists. The exact result depends on stack-up and materials, so treat reference-board values as comparative data only.

How much cooling do compact AI systems require?

Published compact-system specifications illustrate the range without defining a universal requirement. DFI’s X6X-ORN fanless embedded system lists configurations using Jetson Orin Nano at 7–25 W and Orin NX at 10–40 W, with an operating range of −20 °C to 60 °C for the configurations shown. These are system specifications, and the datasheet notes that specifications may change; they are not limits for every bare module or custom carrier. See the DFI X6X-ORN datasheet.

Published figure What it describes How to use it
7–25 W Jetson Orin Nano configurations in the listed DFI system Use as an example of a system power range, not a universal module rating.
10–40 W Jetson Orin NX configurations in the listed DFI system A 40 W configuration may require a substantial thermal path; verify the exact module and enclosure.
−20 °C to 60 °C Operating range stated for the DFI configurations shown Confirm whether your installation ambient and derating requirements fit this range.
More than 70% Processor heat conducted to the PCB in Microchip’s no-top-heatsink, still-air example Shows the importance of PCB spreading in that test condition; do not generalize the percentage.

A practical selection sequence

  1. Identify the exact compute hardware. Record module revision, carrier board, firmware power mode, manufacturer junction limit and documented throttling points. A cooling design for a development board may not fit a production carrier.
  2. Define sustained workload power. Run the longest representative inference or sensor workload and include concurrent memory, networking, storage and accelerator activity. If measured data are unavailable, use the manufacturer’s maximum sustained mode and label the estimate as provisional.
  3. Establish the hottest local ambient. Measure or specify the air entering the heatsink or enclosure. Include self-heating, sealed-box temperature rise, nearby power converters, sunlight and installation airflow rather than relying on a 25 °C laboratory room.
  4. Map every thermal interface. Draw the path from silicon through package, TIM, spreader or heatsink, PCB or chassis, enclosure air and the surrounding environment. Note each interface’s contact area, gap, material and mounting force.
  5. Estimate the required temperature rise. Subtract the hottest ambient from the allowed junction temperature. The remaining rise is the budget for all thermal resistances at the sustained power.
  6. Improve passive paths first where practical. Increase copper spreading, add a correctly mounted passive heatsink, or connect the package to a conductive enclosure. Check orientation, clearance and natural-convection openings.
  7. Add forced airflow when the budget is not met. Select a heatsink and fan together, account for pressure drop through the real enclosure, and provide a defined response to a stalled or disconnected fan.
  8. Prototype the production geometry. Test the actual board, TIM, screws, enclosure, filters and cables. A development-board heatsink or open-bench result is not evidence for a sealed product.
  9. Test worst cases and log behavior. Record junction temperature, inlet air temperature, workload power, clock throttling, fan speed and alarms at hot and cold ambient extremes. Repeat for relevant orientations and mounting surfaces.
  10. Lock software protection. If Linux thermal zones control a fan, verify trip points, hysteresis, startup behavior and fail-safe operation. Microchip describes declaring a fan as a cooling device through Linux thermal-zone mechanisms in its thermal guidance.

Passive versus active: a decision table

Condition Usually favored Reason and checks
Low sustained power, quiet installation, clean environment Passive heatsink or chassis spreader No fan noise or moving-part maintenance; verify area, orientation and natural-convection clearance.
Moderate power with a large metal enclosure Chassis-coupled passive design Uses enclosure area, but requires controlled contact, suitable TIM and acceptable surface temperature.
High sustained power in a compact sealed volume Heatsink plus forced airflow Higher convection capacity; size for pressure drop and provide fan-failure handling.
Dust, vibration or difficult service access Sealed passive path, if thermal budget allows Fewer exposed moving parts; confirm that the enclosure can reject heat without recirculation.
Wide ambient range or frequent workload spikes Hybrid passive plus controlled fan Passive mass handles short events while airflow protects sustained operation; validate control thresholds.

Buying and integration checklist

An honest shopping category such as “compact processor heatsink with 40 mm fan” can help locate accessories, but the phrase is not a compatibility guarantee. Before purchasing, verify:

  • Exact package, module and carrier-board mounting pattern.
  • Heatsink footprint, height and clearance around connectors, memory and shields.
  • TIM type, thickness, compression range and electrical insulation requirements.
  • Fan voltage, connector, current, tachometer signal and control method.
  • Airflow direction, pressure capability and acoustic limit in the assembled enclosure.
  • Expected ambient and altitude, where reduced air density can lower convection.
  • Dust or liquid-ingress requirements and the service interval for filters.
  • Mechanical retention through vibration, shock and repeated thermal cycling.
  • Whether the supplier publishes a thermal rating under conditions resembling your installation.

A stated heatsink wattage is meaningful only when its test conditions resemble your mounting, airflow and ambient. Do not select a part solely because its advertised watt number exceeds processor power.

Choosing from TOPS or physical size

Throughput and enclosure volume do not determine heat. Replace that shortcut with sustained power and a junction-temperature budget. If the power mode is unknown, measure it under the real workload before choosing hardware.

Transplanting a reference-board thermal resistance

A reference board may have different copper, airflow, mounting pressure and enclosure surfaces. Use its data for comparison, then measure the target assembly. Microchip explicitly cautions that standard-board junction-to-ambient metrics are not sufficient for rigorous application analysis.

Assuming a metal case is automatically a heatsink

Without a low-resistance interface, a case may remain nearly isolated from the processor. Add a designed contact pad or spreader, verify tolerances and measure the case and junction temperatures together.

Using a powerful fan with no airflow path

A fan can recirculate hot air or stall against a restrictive grille. Add a defined inlet and outlet, eliminate bypass around the heatsink, and measure pressure and temperature in the assembled box.

Ignoring secondary heat sources

Memory, voltage regulators, storage and networking devices can raise local ambient or overload the same chassis surface. Map all significant heat sources and test the combined workload, not just the AI accelerator.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Testing only on an open bench

Open-bench temperatures omit enclosure recirculation, cable blockage and wall conduction. Intel’s desktop thermal guidance says testing should cover each chassis, power-supply and motherboard combination; the same principle applies to embedded AI products. See the thermal-management recommendations.

Leaving fan control unverified

A software-controlled fan that starts too late, oscillates around a threshold or fails silently can turn a good heatsink into an unreliable product. Test cold boot, hot boot, sensor failure, fan disconnect, blocked inlet and recovery after an over-temperature event.

When to use simulation or specialist design

Thermal simulation and custom heatsink design are worthwhile when the product must meet a narrow temperature margin, has a sealed or irregular enclosure, or will be manufactured in volume. A model can compare copper regions, interface thicknesses, chassis contact areas and airflow paths before tooling, but it still needs correlation with measurements. Supply the solver with measured power maps, material properties, contact resistances and realistic boundary conditions; an idealized open-air model will not predict a dusty, cable-filled enclosure.

For a low-volume prototype, a staged approach is usually more efficient: instrument the board, establish the real workload and ambient, try a passive spreader, then add controlled airflow only if the measured temperature budget requires it. For production, document tolerances, TIM compression, screw torque, fan curves and acceptance limits so thermal performance is repeatable from unit to unit.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Validation requirements before release

Thermal qualification is complete only when the assembled product—not merely the module—passes its limits. Test at the highest specified ambient, maximum sustained workload, worst mounting orientation and any relevant supply-voltage or power-mode combination. Log junction temperature and throttling continuously rather than relying on a single peak reading.

Include thermal cycling and startup tests if the enclosure or TIM experiences large temperature changes. Confirm that the outside surface, nearby connectors and battery or storage components remain within their own limits. Recheck after adding dust filters, sealing changes or a different fan because each can alter pressure drop and recirculation.

Microchip’s guidance states, “Any system design should include a thermal study to minimize RJ-A as much as possible.” The practical implication is to treat cooling as part of system architecture, layout and firmware—not as an accessory selected after the enclosure is finished. Review the junction-to-air thermal-resistance section and the processor vendor’s current limits for your exact hardware.

Bottom-line selection rule

Use passive cooling when measured sustained power, worst-case local ambient and available surface area leave a reliable junction-temperature margin. Couple the processor to a conductive chassis when that enclosure can provide a verified, low-resistance path. Add a fan when the passive path cannot meet the limit, and design the entire inlet, outlet, heatsink and control system together. The final decision belongs to measurements in the production assembly; no generic “fan versus heatsink” answer can replace that validation.
