Choose a 3D-printing process from the part’s requirements, not from the machine label. Define what the part must do, the material properties it needs, its geometry, finish and accuracy targets, quantity, schedule, and total acceptable cost. Then compare the complete workflow—supports, build layout, cleaning, curing or heat treatment, inspection, and rejected parts—at that quantity.

FDM/FFF is often the practical starting point for inexpensive concept models, SLA/DLP/MSLA for fine detail and smooth surfaces, SLS or MJF for complex functional polymer parts, and metal powder-bed processes for selected metal applications. None is universally best. The right choice can change as a design moves from a looks-like model to a tested component and then to production.

Start with a part-requirements brief

Before comparing technologies, write a one-page brief for the specific part. A process that is excellent for a visual prototype may be unsuitable for a load-bearing production component, even when both parts have the same shape.

Requirement Questions to answer Why it changes the process choice
Function and loads Will the part carry a static load, absorb impact, flex repeatedly, guide motion, seal, or transfer heat? Strength, stiffness, fatigue behavior, anisotropy, and thermal performance vary by material and process.
Environment What temperatures, chemicals, moisture, UV exposure, and cleaning agents will it encounter? A resin, filament, nylon powder, or metal alloy may be appropriate in one environment and fail in another.
Geometry Are there thin walls, internal channels, overhangs, hinges, threads, lattice structures, or enclosed cavities? Supports, trapped powder, minimum feature size, orientation, and access for finishing can determine feasibility.
Appearance Does the part need a smooth cosmetic surface, visible layer lines, a particular color, or a paint-ready finish? Surface texture and the amount of sanding, coating, vapor treatment, or other finishing differ substantially.
Accuracy Which dimensions are critical, and what tolerance is actually required after finishing? Machine capability is only one factor; shrinkage, curing, thermal distortion, orientation, and inspection method also matter.
Quantity and timing How many parts are needed, how often, and by what date? Build utilization, nesting, setup, labor, and service capacity can outweigh the nominal machine speed.
Economics What is the allowable cost per accepted part, including labor and scrap? Material price alone does not represent total cost.

HP’s process-selection guidance identifies budget, mechanical and motion requirements, finish, production scale, and development stage as key factors. Treat those as a checklist rather than selecting a process from a generic “best technology” ranking.

Match the process to the development stage

The same design can require different technologies over its life. Separate these three objectives before requesting a quote:

Looks-like or fit-check prototype

At the concept stage, the priority is often fast feedback on size, packaging, ergonomics, and visual form. A low-cost FDM print may be sufficient, even if its layer lines and directional strength would disqualify it as a final part. SLA can be worthwhile when small text, fine details, or a smooth presentation surface matters.

Functional prototype

A functional prototype must reproduce the loads, motion, temperature, chemical exposure, or sealing conditions that matter in use. Choose a material and process that are representative of the intended part, then account for orientation, support removal, curing, heat treatment, and any coatings. A visually similar resin is not a substitute for a thermoplastic with the required service properties.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Production or bridge production

For production, evaluate repeatability, inspection, traceability, build utilization, finishing labor, and supplier capacity. SLS and MJF can support complex polymer parts and low-volume or bridge production, while metal powder-bed processes can make selected custom metal parts. The process description alone does not establish that a part is production-qualified; obtain application-specific data and validate finished parts.

“The additive manufacturing process you choose is also influenced by what stage of design and production you are in.” — HP process-selection guidance

Choose the material family before the process label

Material form strongly influences performance and workflow. Compare the material actually offered for the machine or service, not just the technology name.

  • Thermoplastic filament: Used by FDM/FFF. Common general-use choices include PLA, while other filaments target higher toughness, temperature resistance, or chemical resistance. Layer direction, nozzle settings, enclosure conditions, and cooling affect the result.
  • Photopolymer resin: Used by SLA, DLP, and MSLA. Formulations can emphasize appearance, rigidity, flexibility, heat resistance, casting, or specialized behavior. Washing and post-curing are part of the process, and long-term aging depends on the formulation and exposure.
  • Polymer powder: Used by SLS and MJF, commonly with nylon-based materials. Powder supports the part during the build, enabling shapes that would need extensive supports in other processes. Cleaning, blasting, dyeing, or other finishing may still be required.
  • Metal powder: Used by DMLS, SLM, and related powder-bed methods. Alloy selection, thermal history, support strategy, stress relief, heat treatment, machining, and inspection all affect the finished component.

Formlabs cautions that direct comparisons are difficult because these technologies do not use the same materials or form parts in the same way. Do not transfer a strength, temperature rating, or chemical-resistance claim from one material to another simply because both are described as “engineering” materials.

Compare the main 3D-printing technologies

Process Material form Good fit Checks before selecting
FDM/FFF Thermoplastic filament Accessible concept models, quick prototypes, fixtures, and functional parts when the chosen filament and build meet requirements Layer-direction behavior, visible lines, dimensional accuracy, watertightness, thermal and chemical exposure, and material-specific strength
SLA/DLP/MSLA Photopolymer resin Fine detail, smooth visual models, small features, and specialized resin applications Resin mechanical and thermal data, aging, chemical exposure, supports, washing, post-curing, and dimensional change
SLS Polymer powder, commonly nylon Complex functional parts, nested builds, prototypes, and some low-volume or bridge production Powder choice, surface texture, dimensional needs, cleaning, finishing, and service-provider capability
MJF Polymer powder with fusing and detailing agents Industrial polymer parts and production transitions when the offered material and process fit the design Material data, color and finish, dimensional requirements, quantity per build, cooling and post-processing, and supplier repeatability
DMLS/SLM and other metal powder-bed processes Metal powder Selected custom metal parts where metal properties, geometry, or tooling needs justify the workflow Alloy, orientation, supports, residual stress, distortion, support removal, heat treatment, finishing, inspection, and qualification

This is a shortlist, not a ranking. Manufacturer comparisons can organize technologies by finish, strength, resolution, operating cost, and application, but broad ratings are guidance rather than independent testing.

When FDM/FFF is the sensible choice

FDM deposits a thermoplastic filament layer by layer. Its accessibility, broad material familiarity, and relatively simple workflow make it useful for early prototypes, jigs, fixtures, enclosures, and general-purpose parts. It can also produce functional components when the filament, temperature control, orientation, and design meet the service requirement.

Advantages

  • Fast iteration with widely available thermoplastic filament.
  • Low barrier to entry for internal prototyping and repair parts.
  • Material choices can cover inexpensive concept work through more demanding applications.

Trade-offs

  • Layer lines affect appearance and can create weak directions, especially across layer interfaces.
  • Watertightness, isotropy, and smooth surfaces may require design changes or finishing.
  • Overhangs and bridges can require supports, increasing cleanup and material use.

Orient a load-bearing part so critical forces do not depend solely on the weakest layer interfaces. Confirm the actual filament’s thermal, chemical, and mechanical data, and test the finished orientation rather than relying on an in-plane datasheet value.

When SLA, DLP, or MSLA is the sensible choice

These resin processes expose liquid photopolymer in layers. They are candidates when fine text, small features, smooth surfaces, and dimensional detail matter more than the convenience of a thermoplastic workflow.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Advantages

  • Fine detail and smooth surfaces for presentation models, miniature features, and detailed fit checks.
  • Specialty resins can target flexibility, heat resistance, casting, or other applications.
  • Layer visibility is generally lower than with typical filament prints.

Trade-offs

  • Each resin has its own mechanical, thermal, chemical, and aging behavior; resin is not interchangeable with an equivalent-sounding thermoplastic.
  • Supports must be placed and removed, and the part normally requires washing and post-curing.
  • Uncured resin handling, cleanup, and disposal require controlled procedures.

For a structural use, ask for data on the post-cured condition and reproduce the supplier’s recommended wash and cure cycle. A print that is accurate immediately after exposure may change during curing or over time.

When SLS is the sensible choice

SLS fuses polymer powder, commonly nylon, while surrounding unfused powder supports the part. Because dedicated support structures are usually unnecessary, SLS can produce interlocking features, internal channels, and complex forms that are difficult to orient in FDM or resin printing.

What it enables

  • Complex functional polymer parts with fewer support-related restrictions.
  • Nesting many parts in one build to improve utilization when the service bureau’s rules permit it.
  • Prototype, low-volume, and bridge-production work in suitable powder materials.

What to verify

Powder refresh policy, surface texture, dimensional behavior, cleaning method, dyeing or coating options, and the provider’s validated material data. Unfused powder supports the part, but it does not eliminate all finishing or access constraints: enclosed cavities still need a way to remove powder, and surfaces may need treatment for the required appearance or sealing behavior.

When MJF is the sensible choice

MJF deposits fusing and detailing agents across a powder layer and then applies heat. The layer-wide approach is intended for industrial polymer production and can support efficient builds when the material, part geometry, and supplier process are appropriate.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Evaluate MJF using the same evidence you would request for SLS: material-specific strength and thermal data, dimensional capability, color and finish, build quantity, cooling time, cleaning, and inspection. The agent-based process description by itself does not prove a universal strength, cost, or speed advantage. Ask for representative samples and a quote using your actual nesting plan.

When metal powder-bed printing is justified

DMLS, SLM, and related metal powder-bed processes fuse metal powder to make selected custom components. They can be valuable when the alloy, geometry, weight reduction, part consolidation, or tooling requirement creates a business case that conventional manufacturing cannot meet at the required quantity or lead time.

Costs hidden in the build

  • Supports are commonly made from the same or a compatible part material and can add substantial material use.
  • Orientation affects supports, surface quality, thermal gradients, residual stress, and distortion.
  • Support removal, stress relief or heat treatment, machining of critical surfaces, and inspection may be mandatory.

Specify the alloy and required condition, not merely “metal printed.” Request the build orientation, heat-treatment state, inspection plan, and acceptance criteria. For safety-critical or regulated uses, qualification must cover the complete process chain and the actual supplier.

Check geometry, orientation, and build utilization

Geometry often eliminates a process before material or price does. For each candidate, review:

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.
  • Supports: Where will supports attach, how will they be removed, and will contact marks land on critical faces?
  • Powder access: Can unfused powder leave every cavity, channel, and enclosed volume?
  • Walls and features: Are thin walls, holes, threads, text, and snap fits above the provider’s validated limits?
  • Build envelope: Does the complete part, including support strategy and clearance, fit the usable volume?
  • Orientation: Which faces need their best finish, and which directions carry the load or require tight dimensions?
  • Nesting: Can multiple parts share a build without compromising cooling, dimensional consistency, or delivery?

Ask the provider to review a production-intent orientation before approval. Reorienting a part can change strength, support labor, distortion, and the number of accepted parts per build.

Calculate total cost at the quantity you need

There is no defensible universal quantity at which additive manufacturing automatically beats molding or machining. Obtain quotes at the actual volumes and include every cost that affects an accepted part:

Use a process-selection workflow

  1. Write the requirement brief. Record function, loads, motion, environment, appearance, critical dimensions, quantity, deadline, and allowable cost.
  2. Classify the prototype stage. Mark the part as looks-like, fit-check, functional, or production-intent. Decide whether the material must represent final service conditions.
  3. Shortlist material families. Eliminate materials that cannot meet temperature, chemical, flexibility, strength, or regulatory needs.
  4. Screen geometry. Check supports, powder removal, wall and feature limits, orientation, build envelope, and nesting.
  5. Request process-specific evidence. Ask for datasheets, recommended build orientation, representative samples, tolerance guidance, finishing options, and inspection capability.
  6. Compare complete quotes. Use the same CAD revision, quantity, finish, delivery date, and acceptance criteria for every supplier.
  7. Validate the finished part. Test the actual post-processed component under realistic loads, temperatures, chemicals, motion, and environmental aging.
  8. Freeze the production workflow. Document material lot or powder policy, machine and parameter set, orientation, supports, finishing, inspection, and change-control rules.

Common mistakes and how to avoid them

Choosing by printer category alone

“SLA,” “nylon,” or “metal” is not a complete specification. Name the machine or service, material formulation or alloy, orientation, post-processing state, and inspection method in the requirement.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Using a visual prototype as a strength proof

A smooth or accurately dimensioned model may still be brittle, directionally weak, or unsuitable for heat and chemicals. Build a functional sample in a representative material and test it.

Ignoring finishing in the design

Allow access for support removal and powder cleaning. Reserve machining allowance where a metal part needs a precise interface, and check that coatings or dyeing do not change critical dimensions.

Comparing material datasheets without matching conditions

Datasheet values can depend on specimen orientation, cure, heat treatment, humidity, and test method. Compare like with like and request the condition that matches your part.

Assuming a service quote guarantees production capability

Confirm current machine availability, served geography, material inventory, quality documentation, and repeatability for your geometry. A provider that can print one sample may not support your required cadence.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Questions to send with a quote request

  • Which machine, material, and post-processing condition will be used?
  • What orientation and support strategy do you recommend, and what dimensions are critical in that orientation?
  • How are powder refresh, resin cure, filament conditioning, or metal heat treatment controlled?
  • What tolerances are validated for this geometry rather than listed only as a general machine capability?
  • What surface finish, color, and inspection report are included?
  • How are failed parts, dimensional nonconformances, and reprints handled?
  • What quantity can you produce per build and per week at the required acceptance rate?
  • Can you provide a representative sample made with the proposed process and finish?

Which technology should you use?

Use FDM/FFF when speed, accessibility, and low-cost thermoplastic iteration dominate and the part can tolerate its directional and surface trade-offs. Use SLA/DLP/MSLA when fine detail and smooth surfaces are central and the resin’s cured properties fit the application. Use SLS when support-free complex polymer geometry, functional nylon parts, or nested builds matter. Consider MJF for industrial polymer production transitions after checking the specific material and supplier workflow. Use metal powder-bed printing only after alloy, support, stress control, finishing, inspection, and qualification requirements are included in the business case.

Frequently Asked Questions

What is the difference between FDM, SLA, and SLS?

FDM deposits thermoplastic filament and is accessible for quick prototypes; SLA uses cured photopolymer resin for fine detail and smooth surfaces; SLS fuses polymer powder, with surrounding powder supporting complex functional parts.

Is SLA resin interchangeable with thermoplastic filament?

No. Resin and thermoplastic have different mechanical, thermal, chemical, aging, and post-processing behavior. Select and validate the material for the actual service conditions.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Which process is best for production parts?

There is no universal best process. The choice depends on material properties, geometry, quantity, finish, inspection, supplier capability, and total cost at the intended volume.

Do SLS parts need support structures?

Unfused powder normally supports SLS parts during the build, reducing dedicated supports. The part still needs powder removal and may need cleaning or surface finishing.

How can I compare additive-manufacturing quotes fairly?

Send each supplier the same CAD revision, material requirement, quantity, orientation expectations, finish, inspection criteria, and delivery date, then compare setup, material, build utilization, labor, finishing, inspection, shipping, and reprint terms.
