A VR headset CAD file is ready for a fit check only when its unit interpretation is known, its measured dimensions agree with an authoritative reference, and the exact mating interface has been checked for clearance. A model that looks right in a viewport can still be 1,000 times too small or too large after import. Verify the source file, the import settings, and the reopened export separately; then make a model- and revision-specific fit assessment.

What you are actually checking

“Correct size” combines three different questions. Treating them as one is the most common reason a plausible-looking headset model passes a review it should fail.

Scale

Scale is the relationship between the model’s numerical coordinates and the physical object. If a 100 mm feature is represented as 100 in the file’s intended unit, the geometry is numerically scaled correctly. That statement does not yet prove that another application will interpret the numbers as millimeters, inches, or meters.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Units

Units are the meaning assigned to those numbers. Some CAD formats carry unit metadata; others rely on the application’s import choice or on a convention agreed by the people exchanging the file. A file can therefore contain internally consistent geometry while being interpreted at the wrong physical size.

Fit

Fit is whether the exact mating features, clearances, and interfaces of the named headset and revision work together. Correct scale is necessary, but it is not sufficient. A shell can be perfectly scaled and still collide with a strap mount, block a sensor, miss a threaded insert, or leave too little clearance for assembly.

Keep the three results separate in your notes: unit interpretation confirmed, reference dimension confirmed, and fit features checked. A viewport screenshot is evidence of none of these by itself.

Define the target before opening the file

Because headset dimensions and interfaces change by model and revision, begin by naming exactly what the file is supposed to represent.

Record the device and revision

  • Headset make and model, including a hardware revision, regional variant, or engineering change number if one exists.
  • The part or interface being checked: facial interface, lens surround, strap attachment, battery cover, controller dock, cable channel, or another specific mating area.
  • Whether you are checking an external accessory, a replacement part, an enclosure, or a manufacturing fixture.
  • The intended manufacturing process, if it affects the required clearance or minimum detail.

Record the file and software context

  • Original filename, revision, and date received.
  • File format, such as a native CAD file, STEP, or STL.
  • Source application and the unit system used when the model was created.
  • Destination application, version, and the import options you plan to use.

This information prevents a later reviewer from treating a generic headset shell as an authoritative model for a different revision.

Gather an independent reference

Use a controlled engineering drawing, a manufacturer-supplied dimensional model, or a trusted physical sample. Select at least one feature that is easy to identify and measure, such as a mounting-hole spacing, an interface width, a boss diameter, or a known overall length. If the only available reference is a photograph or an unscaled web image, you can assess internal plausibility but not establish physical fit.

How common CAD formats handle units

Do not infer unit behavior from the file extension alone. Inspect the file’s metadata where available and confirm how your receiving application interprets it.

File or workflow What the evidence establishes Practical risk Verification action
STL Ansys documentation describes STL coordinates as unitless and says its Additive application assumes millimeters. The same numeric coordinates can describe a millimeter model, a meter model, or another agreed unit when opened elsewhere. Write down the intended unit before import, set the receiving application explicitly, and verify a known dimension after import.
STEP or another neutral CAD exchange Unit information may be carried through the exchange, but the receiving application still determines how the file is read and displayed. A successful import can hide a unit or transformation mismatch. Inspect the imported unit setting and measure the same reference feature in the source and destination applications.
Native CAD file The source application generally has a document unit system and feature history. Opening, exporting, or using a template with different document units can change interpretation or presentation. Check the document units, then verify dimensions after export and in the receiving application.
Mesh or converted deliverable The conversion may preserve shape while dropping or changing unit metadata. Faceting and unit loss can make a visually convincing but physically wrong deliverable. Measure a controlled feature before conversion, after conversion, and after reopening the exported file.

The format is not a guarantee of correctness. A STEP file is not automatically right, and an STL is not automatically unusable; the decisive evidence is the measured result under a documented unit interpretation.

Step-by-step scale and unit verification

  1. Freeze the test identity. Copy the original file without editing it. Record the headset model and revision, the interface under review, the file format, and the source application. Use a working copy for any rescaling or repair.
  2. Inspect source units and metadata. In the authoring application, open the document or model properties and note the length unit. For an exchange file, inspect the import dialog, unit metadata, and any “use file units,” “document units,” or equivalent setting. If the format does not reliably carry units, write the intended unit into the check record before measuring.
  3. Set the import interpretation deliberately. Do not accept a default just because the model appears in the viewport. Choose the source measurement unit explicitly. Autodesk Support’s June 25, 2025 article, “STL or other type file imported 1000 times smaller in Inventor,” identifies the cause as: “The source measurement units do not match the option while importing the file.” The article notes that a meter-based model interpreted as millimeters is one possible explanation. The documented 1,000-times result is an example of an import mismatch, not a frequency estimate for CAD errors.
  4. Read numerical dimensions. Measure the model’s overall bounding dimensions in the application’s measurement tool. Record length, width, and height, but do not use the bounding box as the sole fit test. A rotated component, hidden construction geometry, or an oversized non-mating feature can make the bounds irrelevant to the interface you care about.
  5. Measure an independently known feature. Select a hole center-to-center distance, interface width, boss diameter, or another feature whose value comes from a controlled drawing or a trusted physical sample. Compare the CAD measurement with that reference. One known feature is the minimum sanity check; two or more features at different locations provide stronger evidence that the model has not been stretched, mirrored, or selectively altered.
  6. Distinguish interpretation from geometry scaling. Changing the unit interpretation tells the software what existing numbers mean. Scaling geometry multiplies the coordinates and changes the model. If the numbers are right but the import unit is wrong, correct the interpretation first. If the source itself was authored at the wrong scale, create a controlled scaled copy, record the factor and reason, and remeasure every reference feature afterward.
  7. Export with the required settings. Select the destination format and its unit option deliberately. Keep the original source file unchanged. Note whether the export tessellates the model, removes feature history, or applies a transformation, because those operations can affect what you can verify later.
  8. Reopen the exported file. Close and reopen the deliverable in the actual receiving application or viewer. Set or confirm its import units, then measure the same reference feature and at least one overall dimension again. Makelab’s June 29, 2026 guidance recommends checking the software units, measuring key dimensions, exporting with intended units, and reopening the exported file to confirm scale. A completed export command is not proof that the receiving software interpreted the units correctly.
  9. Compare and sign off. Put the source measurement, reference value, reopened-export measurement, assumed units, and any deviation in one record. Mark scale as confirmed only when the values agree within a tolerance justified by the drawing, manufacturing process, or review requirement. Keep fit as a separate status until mating geometry and clearances have been examined.

Choosing and measuring useful reference dimensions

Prefer features that cannot be mistaken

A broad exterior length can be ambiguous if the model includes a cosmetic cover, a flexible gasket, or a fillet. A hole pattern, keyed slot, lens opening, or interface datum is usually easier to identify consistently. Name the feature in your record exactly as it appears in the drawing or inspection plan.

Use more than one location when possible

Measure a feature near the origin and another near the opposite side of the part. Agreement at both locations helps detect nonuniform scaling, a bad transform, or a partial export. For a symmetric headset interface, compare left-to-right spacing as well as front-to-back depth; a single overall width can conceal a misplaced centerline.

Calculate deviation transparently

For a reference value and a CAD measurement in the same unit, calculate percentage deviation as (measured value − reference value) ÷ reference value × 100. Preserve the signed result so an undersize condition is not confused with an oversize condition. The acceptable limit must come from the headset design, drawing, or manufacturing requirement; there is no universal VR-headset CAD tolerance established by the sources for this workflow.

Use a physical sample carefully

A digital caliper can measure a known physical reference dimension, but it cannot validate a CAD file by itself. Clean the feature, use the correct contact points, avoid compressing soft padding, and repeat the measurement. Record whether you measured a rigid datum, a flexible seal, or a cosmetic surface. A physical sample with an unknown revision is evidence of that sample, not automatically of every headset carrying the same product name.

What a fit check must include

Name the exact mating interface

“Fits the headset” is too broad to test. Define whether the part must seat against a facial interface, attach to a strap lug, clear a lens and sensor assembly, engage a threaded insert, or align with a cable opening. Each interface has different datums and failure modes.

Compare mating geometry, not just exterior appearance

  • Locate the primary datums that position the part.
  • Check hole or slot centers, diameters, widths, and keyed features.
  • Measure contact surfaces and the depth available for engagement.
  • Inspect interference along the entire insertion or closing path, not only in the final static position.
  • Check openings for lenses, cameras, microphones, vents, buttons, and adjustment mechanisms that must remain unobstructed.

Apply the required clearance and tolerance

A CAD model may show nominal geometry only. Assembly clearance, manufacturing variation, surface finish, elastic parts, and thermal or load effects can change the real fit. Use the tolerance stack or controlled drawing for the named headset and accessory. If no such requirement exists, report the result as a nominal geometry comparison, not a guaranteed producible fit.

Separate mechanical fit from wearer adjustment

Valve’s Index Fit Guide discusses wearer adjustments such as the strap, eye relief, and interpupillary distance (IPD). Those instructions help a user position a headset; they do not define a universal CAD tolerance or prove that an accessory’s mating geometry is correct. A file can clear the shell and still interfere with eye relief, strap travel, or a user’s face. Check user-adjustable motion separately from the rigid mechanical interface.

When no authoritative dimensions are available

You may still perform a useful internal check. Confirm that the file has a coherent unit assumption, measure several repeated or symmetric features, compare source and reopened-export values, and document the result as “scale internally plausible.” Do not convert that statement into “fits the headset.”

Obtain a controlled reference

Ask the design owner or manufacturer for a revision-controlled drawing, a dimensioned interface model, or a physical sample whose revision is known. Request the datum scheme and the tolerance that governs the mating feature, not merely a marketing image or an unverified mesh.

Use NIST resources for exchange validation, not headset dimensions

NIST’s CAD and STEP resources include downloadable test models, STEP files, and validation results. Its 2017 guide by Lipman and Filliben describes PMI CAD-model and CAD-system verification testing. These materials are useful for understanding CAD/STEP exchange and verification practices, but they are not a VR-headset fit specification and cannot supply the missing dimensions for your target device.

Troubleshooting common failures

Symptom Likely cause Corrective action
The imported model is dramatically smaller or larger. The source unit and import option disagree. Autodesk documents a case that became 1,000 times smaller. Return to the original file, identify the source unit, reimport with that unit, and remeasure a known feature. Do not scale the geometry until you have ruled out interpretation.
The STL looks correct but its physical size is unknown. STL coordinates are unitless; the receiving application applied an assumption. Establish the intended unit from the source workflow, set it explicitly, and compare a controlled dimension.
The source measures correctly but the exported file does not. Export or receiving software changed unit interpretation, applied a transform, or converted the geometry. Reopen the exported file in the destination application, confirm units, and compare the same source and reference dimensions.
Overall dimensions match, but an accessory collides. The bounding box passed while a local interface, clearance, or datum failed. Inspect the mating features, insertion path, moving parts, and required tolerance. Record the failed feature rather than approving on exterior size.
The mesh has the right dimensions but poor edge fidelity. Tessellation removed detail at the critical interface. Compare the mesh with the source CAD around holes, threads, clips, and curved seats. If those details are not represented, mark fit as unverified even when scale is correct.
A physical sample disagrees with the CAD. The sample may be a different revision, a flexible or worn part, or measured at the wrong datum. Confirm revision identity, repeat the measurement, identify rigid datums, and resolve the discrepancy with the design owner before changing the model.

Keep a compact verification record

A short record makes the decision reproducible when the file is moved between teams or applications. Include:

  • File name, revision, source application, and date received.
  • Headset model, hardware revision, and interface under review.
  • Format and unit metadata or the explicit unit assumption.
  • Import settings used in the source and destination applications.
  • Reference feature name, reference value, CAD value, reopened-export value, and calculated deviation.
  • Export format, receiving viewer, and any rescaling or conversion performed.
  • Fit features checked, tolerance source, and features not checked.
  • Final status: scale confirmed, scale unresolved, fit confirmed for the stated interface, or fit not established.

A record can be as simple as a controlled text entry:

Decision points before calling the file fit-ready

Evidence available What you may conclude What remains unproven
Unit interpretation is documented, a known feature matches, and the reopened export repeats the measurement. Scale is verified for the tested workflow and reference features. Headset fit, manufacturing tolerance, and unmeasured interfaces.
Bounding dimensions look plausible, but no independent reference exists. Internal scale plausibility only. Absolute physical size and real-world fit.
Scale is verified and mating geometry is compared with a controlled drawing and tolerance. Nominal fit can be assessed for the named headset revision and interface. User comfort, flexible materials, production variation, and interfaces not included in the check.
The file is an STL with no agreed unit and no reference dimension. Shape inspection only. Scale, physical fit, and manufacturing readiness.

The defensible workflow is therefore: identify the exact target, establish the unit interpretation, measure an independent reference, verify the reopened export, and then evaluate the named mating interface against authoritative dimensions and tolerances. If any of those links is missing, label the result accordingly instead of treating a convincing viewport image as proof.
