Build the rover around the competition’s current missions and constraints—not around a convenient parts list. Start by converting the rulebook into measurable requirements, then design a complete system: chassis, drivetrain, power, control computer, sensors, communications and mission payload. Prove a reliable drive base and safe electrical architecture before adding autonomy or manipulation.

There is no universal university-competition rover. Rules differ by event and season, including mass, budget, radio, endurance, transport and permitted equipment. The examples below show how to plan; obtain the selected event’s current rulebook and clarifications before you freeze dimensions, batteries, radios or payloads.

Choose the competition before choosing the rover

Download the active rulebook, technical clarifications and inspection forms for the event and season you will enter. Treat every number as local to that competition. For example, the Canadian International Rover Challenge (CIRC) 2027 rules and The Mars Society’s University Rover Challenge (URC) 2026 documents describe materially different limits.

Example event and season Requirements or implications Official source
CIRC 2027 The rover should weigh less than 50 kg, be transportable by two team members without a wheeled cart, and operate for at least one hour continuously from onboard power. The rules also address naturally occurring conditions such as rain, mud, snow and darkness. Wireless operation is required for official scoring, and the system must stand alone rather than depend on cellular or satellite services. CIRC 2027 Rules and Guidelines
URC 2026 The 2026 Q&A identifies 70 kg and a $24,000 overall limit as strict limits for the fielded configuration, including the base station. A mission intervention carries a stated 20% penalty, satellite-internet relay is not allowed, and teams needing differential GNSS must establish their own GNSS base station because field internet is unavailable. URC 2026 Q&A and URC 2026 Requirements & Guidelines
IRoC-U 2026 The official index lists four stages: preliminaries, qualification, elimination and final field. Stage gates affect when you need a complete field-ready rover, so map your build and test calendar to them. ISRO Robotics Challenge 2026 Rule Book (page updated 11 July 2026)

Write down the event’s definitions of mass, budget, intervention, autonomy, operator assistance, communications and safety. A rule that says “rover mass” may include batteries, tools, antennas or the operator station; do not assume your interpretation matches the inspectors’.

Turn the rulebook into a requirements sheet

Create one controlled spreadsheet or document before purchasing hardware. Give every requirement an owner, a verification method and a source section. This prevents a late discovery—such as an illegal radio or an over-limit base station—from forcing a redesign.

Requirement group Record How to verify
Missions and scoring Each task, scoring action, time limit, permitted intervention, autonomy requirement and failure condition. Mission rehearsal with a scored checklist and video record.
Physical limits Mass definition, maximum dimensions, carry method, wheel or arm stowage and transport packaging. Calibrated scale, measuring jig and a two-person carry rehearsal if required.
Budget and accounting What counts toward the cap, whether donated or reused parts need a value, and whether the base station is included. Itemized bill of materials, invoices or valuation notes and the event’s required report format.
Power and endurance Minimum operating time, battery-service rules, charging restrictions, isolation requirements and emergency-stop expectations. Runtime test using the intended payload and representative terrain.
Communications Permitted bands, licensing, transmit-power limits, control and telemetry paths, video rules, antenna placement and loss-of-link behavior. Range, obstruction, coexistence and link-loss tests at the event site or a realistic substitute.
Environment and safety Rain, mud, dust, snow, darkness, temperature, exposed moving parts, chemical hazards and inspection criteria. Controlled environmental tests, guarding inspection and a documented hazard review.
Operations and transport Setup time, operator count, tools, spares, charging logistics, field repairs and permitted assistance. Timed setup and teardown using the actual cases, cables and software.

For URC 2026, the Q&A says the $24,000 limit applies to the configuration fielded and includes the base station. Keep that accounting boundary visible in every purchase approval. URC also requires an expense report in Work Breakdown Structure format; structure your records from the first purchase rather than reconstructing them at the deadline.

Define a system architecture before shopping

Draw a block diagram with power, data and mechanical interfaces. Every block should have an accountable owner and a stated failure behavior.

Chassis and suspension

Specify loaded mass, center-of-gravity envelope, ground clearance, approach and departure angles, payload mounting points and access panels. The frame must carry the worst payload without bending into wheels, tracks or sensors. Suspension is valuable only if it preserves traction and sensor stability on the event terrain; a rigid, sealed frame can be easier to repair than a complex suspension when the course is smooth.

Drive train

Choose the wheel or track arrangement, motors, gear reduction, encoders, motor controllers and stopping method as one system. A differential drive is mechanically simple and can turn in place, but skid-steering scrubs tires and draws high current on high-friction ground. Articulated or independently suspended wheels improve contact over obstacles at the cost of joints, wiring and maintenance. Tracks can provide flotation in loose soil but add steering losses, debris paths and service work.

Power distribution

Show the battery, main fuse, disconnect or isolation device, branch protection, regulators, contactors, connectors and ground returns. Separate noisy motor power from sensitive compute and sensor rails where practical. Label both ends of every cable, provide strain relief and leave physical access to fuses and the isolation control.

Compute and control

Decide which functions must remain deterministic if the high-level computer reboots. A lower-level controller can enforce motor limits, watchdogs and an emergency stop while an onboard computer handles perception, planning and logging. Define message rates, units, timestamps and a safe default for stale commands.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Sensing

Start with the scored tasks and operating conditions. Encoders support speed and odometry; an inertial unit helps estimate attitude; cameras, depth sensors or range finders are justified only when they improve a defined task. Protect optics from mud and glare, and provide a way to clean or replace them in the field.

Communications

Map command, telemetry, video and any differential-positioning data from the operator station to the rover. Specify bandwidth, latency, antenna locations, encryption or authentication, and what happens when packets stop arriving. Radio compliance is a design input, not a last-minute accessory.

Mission payload

Translate each scored action into force, reach, travel, grip, alignment and sensing requirements. A sampling tool, arm or deployable mechanism should have hard stops, current or force limits and a manual recovery procedure. CIRC 2027 states that rovers must be substantially designed, built and programmed by team members; purchased motor controllers are acceptable, while an entire purchased robotic arm is not. Read the target event’s equivalent rule before selecting a payload.

Size the drivetrain from the loaded rover

Use a spreadsheet or script with explicit assumptions rather than selecting motors by unloaded speed. Include rover mass with batteries and payload, wheel radius, desired ground speed, slope, rolling resistance, acceleration, number of driven wheels and drivetrain efficiency.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.
  1. Estimate the force needed on level ground from rolling resistance and acceleration, then add the component of weight on the worst planned slope.
  2. Divide the required tractive force among the driven wheels, allowing margin for uneven load sharing and one wheel losing contact.
  3. Convert wheel force to torque with torque = force × wheel radius, and convert ground speed to wheel rpm with rpm = speed ÷ (2π × wheel radius) × 60.
  4. Select a gear ratio that places the motor in an efficient operating range at the target speed while retaining stall-start capability. Check the controller’s continuous and peak current against the motor and battery.
  5. Confirm encoder resolution, mounting, cable protection and whether the controller can close the speed or position loop you need.
  6. Run a thermal test at the expected duty cycle. A drivetrain that survives a short bench run can still overheat during repeated climbs or soft-ground turns.

A sensible search description is geared DC motors with encoders; it is a component category, not a recommendation of a particular model. Verify voltage, shaft loading, ingress protection, controller compatibility and competition permissions for any candidate.

Engineer power, runtime and serviceability

Build a measured load profile

List idle, compute, sensor, communication and drive loads separately. Estimate battery energy with energy (Wh) = nominal voltage (V) × capacity (Ah), then divide by measured average power. Apply a conservative reserve for conversion losses, cold temperatures, aging and the fact that many batteries should not be fully depleted. Replace estimates with current measurements during representative driving, payload operation and radio/video use.

Protect people and hardware

  • Place a main fuse close to the battery and size branch protection for the cable and load.
  • Use connectors rated for the current, vibration and environment; lock or latch them against accidental separation.
  • Provide an accessible isolation control and a clearly defined emergency stop that removes hazardous motion.
  • Keep high-current conductors short, insulated and mechanically supported. Protect them from suspension travel and sharp frame edges.
  • Separate charging equipment from the field operating configuration and inspect batteries for swelling, heat or damage.

Make maintenance part of the design

Mount batteries, fuses, connectors, motor controllers and cleaning points where a technician can reach them without dismantling the payload. Use replaceable sacrificial guards and standard fasteners. CIRC 2027 specifies one hour of continuous onboard operation and allows battery servicing between tasks subject to task rules; that makes a documented, rule-compliant service plan more useful than simply carrying a larger battery.

Design communications and control early

Separate the links by function

Command traffic needs predictable latency and a safe response to loss; telemetry needs integrity and useful diagnostics; video needs sustained bandwidth and can be degraded or recorded locally when capacity is limited. Draw the complete route, including operator computer, access points, antennas, onboard switches and serial or Ethernet converters. Test the complete stack rather than only the radio module.

Respect event-specific infrastructure rules

CIRC 2027 requires wireless operation for official scoring and stand-alone communications that do not rely on cellular or satellite services. It permits tethering for development or testing only with judge approval. URC 2026 prohibits satellite-internet relay; teams that need differential GNSS must provide their own GNSS base station because field internet is unavailable. These are separate event examples, not a universal rule. Check local spectrum law, permitted bands, transmit power and frequency-coordination instructions for your venue.

Plan for link loss

  • Stop or enter a low-energy safe mode after a defined command timeout.
  • Keep the emergency stop independent of software that may have crashed.
  • Log the last command, link quality, battery state and fault code for post-run diagnosis.
  • Place antennas clear of motor wiring, carbon-fiber structures, metal panels and the operator’s body; verify the final installed orientation.
  • Provide a local maintenance connection that cannot accidentally become the competition control path.

Integrate the rover in stages

The following sequence limits the number of unknowns at each test. Change one major variable at a time and record firmware, wiring and calibration versions.

  1. Bench-test the power tree. Install the battery, fuse, isolation device, regulators and controllers on a protected bench. Verify polarity, shutdown behavior, current limits and connector temperatures before attaching motors.
  2. Bring up one motor and encoder. Confirm direction, counts, speed feedback, braking and watchdog behavior at low voltage or with the drive lifted safely. Test the emergency stop repeatedly.
  3. Establish teleoperation. Send bounded commands through the actual control software and radio path. Confirm that stale or malformed messages cannot produce motion.
  4. Assemble the drive base. Check wheel alignment, fastener retention, cable travel and ground clearance. Measure current on smooth ground, turns and the steepest safe test slope.
  5. Add core sensors. Calibrate encoders and inertial sensors, timestamp data and validate readings while the motors run. Add protective covers before outdoor testing.
  6. Integrate the payload. Test mechanical clearances, center-of-gravity changes, current peaks, software limits and manual recovery. Use the actual payload mass, not a substitute sandbag, for final tests.
  7. Add autonomy incrementally. Begin with supervised behaviors such as heading hold or waypoint driving. Keep an operator takeover and a logged command path until the behavior is reliable.
  8. Run mission rehearsals. Use representative terrain, lighting, distances, task objects and setup procedures. Time every scored action and record interventions, faults and battery state.
  9. Retest after every repair or configuration change. A connector replacement, firmware update or payload adjustment can alter current, balance or radio performance.

Prove endurance and field readiness

Build a test matrix that mirrors the rulebook instead of relying on one successful demonstration.

Test Procedure Pass evidence
Runtime Operate continuously with the competition battery, payload, radio and compute load for the required duration. Logged voltage, current, temperature and control status; no unsafe brownout or thermal shutdown.
Terrain Drive the steepest slope, loose surface, obstacle and turning condition you expect. Traction, stopping and clearance remain within the mission plan.
Communications Test line-of-sight, partial obstruction, antenna orientation and intentional link loss. Commands remain bounded, rover enters the specified safe state and recovery is predictable.
Environment Use controlled rain or splash, mud, dust, low light and cold tests where the event calls for them. Seals, connectors, optics and thermal limits remain serviceable; cleaning and drying steps are documented.
Transport Pack, carry, unpack and assemble using the exact cases and team members. Mass, carry method, setup time and tool list meet the event requirement.
Mission Run complete task sequences with scoring actions and permitted interventions. Repeatable score-critical behavior with a written recovery for each likely fault.

For a CIRC-style one-hour requirement, test beyond the nominal duration when practical so a short delay or cold battery does not end the run. If the event penalizes intervention—as URC 2026’s Q&A describes with a 20% penalty—practice diagnosing without touching the rover and define exactly when an intervention is worth its scoring cost.

Drive layout Differential wheels: simple, compact and capable of in-place turns. Steered or articulated wheels: potentially lower scrub and better efficiency on firm ground. Compare turning space, steering complexity, obstacle contact and repair time.
Contact system Wheels: efficient, inexpensive and easy to inspect. Tracks: greater contact area on some soft surfaces. Compare debris management, steering losses, mass, spares and terrain actually scored.
Suspension Rigid frame: few parts and predictable sensor geometry. Independent or articulated suspension: improved contact over irregular ground. Compare wheel travel, cable routing, sealing, alignment and field-service burden.
Control Teleoperation-first: fast to validate and recover. More autonomy: consistent execution and reduced operator workload. Compare communications dependence, sensing quality, debugging time and rule limits on assistance.
Payload Dedicated tool: efficient for one scored action. Modular tool changer: covers more tasks. Compare mass, alignment repeatability, mechanism count and time available for testing.

Keep mass, budget and compliance visible

Maintain a live mass ledger with part, quantity, measured mass, mounting hardware and uncertainty. Weigh the assembled rover, batteries, antennas, payload, tools and any item the rulebook includes. A nominal calculation is not evidence at inspection.

Maintain a parallel cost ledger with purchase price, shipping, taxes where required, donated or reused equipment valuation and the base station. For URC 2026, the published Q&A identifies 70 kg and $24,000 as strict limits for that season and configuration; do not transfer those figures to another event. CIRC 2027’s less-than-50-kg guidance and two-person carry condition likewise apply to that ruleset.

Mark each item as designed and built by the team, purchased as a permitted component, or requiring an explicit rule interpretation. Keep supplier data sheets and receipts with the ledger so an inspector can understand what the team actually fielded.

Prepare documentation and team operations

Technical records

  • System block diagram and interface-control document.
  • Versioned wiring diagrams, pinouts, connector part numbers and fuse ratings.
  • Bill of materials, mass ledger, cost ledger and spares list.
  • Software repository, release tag, calibration files and a recovery image.
  • Battery charging, storage, inspection and transport procedure.
  • Test logs with date, configuration, environment, fault and corrective action.

Field roles

Assign an operator, safety lead, communications lead, mechanic and mission recorder, with backups. Use a short pre-run callout covering battery state, radio link, emergency stop, payload position, sensor health and the first recovery action. After each run, record what happened before changing settings.

Setup and teardown

Rehearse from sealed cases to ready-to-drive state and back. Label cables and tools, protect optics during transport, and keep a countable set of fasteners and spare connectors. If a rule limits team size or carry method, rehearse with that exact number of people and no unapproved cart.

Common failure modes and fixes

Symptom Likely causes First checks and corrective action
Rover resets when accelerating Battery sag, undersized regulator, loose high-current connector or inadequate grounding. Log voltage at the controller and computer, inspect crimps, separate power branches and repeat with a measured load.
One side runs hotter Unequal wheel loading, misalignment, brake drag, encoder-loop error or current-limit mismatch. Lift-test each side, compare no-load current and temperatures, then inspect mechanical alignment before changing software gains.
Odometry drifts badly Wrong wheel diameter, encoder scale, slip, timestamp mismatch or uneven traction. Calibrate on a measured course, verify units and timestamps, and fuse only sensors whose error behavior is understood.
Video works but commands lag Uplink congestion, poor quality-of-service settings, excessive video bitrate or interference. Prioritize command traffic, reduce or record video locally, move antennas and test the complete installed system.
Autonomy stops unexpectedly Stale sensor data, watchdog timeout, localization loss or thermal throttling. Inspect synchronized logs, expose a clear fault state, provide supervised fallback and test recovery without touching the rover.
Payload jams Side loading, contamination, insufficient clearance, overcurrent or a missing hard stop. Test with worst-case objects and mud, add mechanical limits and current protection, and provide a manual release that complies with the rules.
Fails inspection despite working Over-limit mass, undocumented parts, prohibited communications path or inaccessible safety control. Audit the requirements sheet, ledger and wiring against the current rulebook and ask the organizer for a written clarification before travel.

Competition-day checklist

  • Confirm the exact rule revision, field schedule, radio instructions and inspection location.
  • Weigh the fielded configuration and verify the current cost and mass ledgers.
  • Inspect batteries, fuses, connectors, guards, emergency stop and isolation control.
  • Run a short communications and sensor-health check before entering the field.
  • Pack approved chargers, labeled spares, cleaning materials, safe tools and printed recovery procedures.
  • Record starting battery state, software version, calibration status and payload configuration.
  • Use the event’s permitted intervention process; do not improvise a repair that could invalidate a score.
  • After each mission, log faults, temperatures, remaining energy and any rule interaction before resetting.

The strongest small competition rover is not the one with the most mechanisms. It is the simplest complete system that performs the scored tasks repeatedly, remains safe when links or sensors fail, and can be transported, repaired and documented under the selected event’s rules.
