A semiconductor fab turns a digital circuit description into physical transistors and wiring by repeating a controlled sequence of deposition, lithography, etching, doping, cleaning, measurement and inspection on a silicon wafer. The fab does not print an entire processor in one pass. It builds many copies of a circuit layer by layer, tests the wafer, then sends it to separate operations for dicing, packaging and final electrical testing.

The complete chain can involve hundreds of process steps. ASML says the path from design to mass production can take up to four months, while Intel describes a wafer spending several weeks moving through hundreds of processing steps in a fab. Those figures are broad company descriptions, not a universal cycle time for every product or factory.

1. The design is handed to a manufacturing process

Manufacturing starts before any silicon enters a fab. Engineers create a logical and physical design: the functions, transistor structures, memory, power-delivery network, clocking, input/output circuits and the geometric layouts that will become masks. The design must be checked against the rules of a particular manufacturing process, including available materials, minimum spacings, electrical limits and reliability requirements.

The semiconductor value chain separates design, front-end fabrication, and back-end assembly, packaging and testing. A fabless semiconductor company concentrates on design and contracts a foundry to manufacture its wafers. An integrated device manufacturer (IDM) combines design and manufacturing within one company, although it may still use outside suppliers or packaging partners. The Semiconductor Industry Association describes these stages as a connected value chain rather than one universal factory operation (Semiconductor Industry Association overview).

What the manufacturing handoff contains

  • A verified chip layout and the data needed to create reticles or masks.
  • Process-design rules and electrical targets for the chosen technology generation.
  • Wafer size, target die size, performance, power and reliability requirements.
  • Test structures and measurement plans used to monitor the process and screen finished parts.

A process node is a technology generation or recipe, not a promise that every transistor feature has that exact dimension. Intel notes that contemporary node names are more representative of density and/or performance than a single literal physical measurement (Intel terminology guide).

2. A wafer carries many future processors

The starting material is a circular, highly polished silicon wafer. It is a base on which repeated copies of an integrated circuit are fabricated. A wafer is therefore not one large processor: it contains an array of prospective dies, usually separated by narrow streets that will later be cut.

Before processing, the wafer receives identification and alignment marks. The fab loads wafers in lots and moves them between tools in sealed carriers. Different products can use different wafer diameters, materials or specialty structures, so a single description cannot represent every memory, analog, power or logic process.

3. Front-end fabrication repeats a build-and-measure cycle

Front-end-of-line fabrication creates transistors and the insulating and conducting layers that connect them. The OECD identifies deposition, photoresist coating, lithography, etching and doping as key front-end activities (OECD semiconductor taxonomy). The exact order, number of repetitions and materials vary by device and process.

Thin-film deposition

Tools deposit extremely thin films of conductors, insulators or semiconductor materials on the wafer. Chemical vapor deposition, physical vapor deposition, atomic-layer deposition and other techniques may be selected according to the film’s composition, thickness and uniformity requirements. A film can become part of a gate structure, an insulating spacer, a barrier, a contact or an interconnect.

Photoresist coating and baking

The wafer is spun while a light-sensitive liquid called photoresist spreads into a uniform coating. Baking removes solvent and stabilizes the film. Resist chemistry, thickness and bake conditions affect how accurately the next pattern can be formed.

Lithography defines a temporary pattern

A lithography tool aligns the wafer to existing marks and projects light through a mask or reticle. The exposed resist changes its chemical behavior. After exposure, a post-exposure bake and developer step remove either the exposed or unexposed portions, depending on whether the resist is positive or negative. The result is a patterned resist layer, not yet the final transistor or wire.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Etching transfers the pattern

Etching removes selected portions of the underlying film through openings in the resist. Plasma or wet chemical processes can be used, and engineers tune selectivity, directionality and depth so that the intended material is removed without damaging neighboring structures. Lithography and etching are related but different: lithography defines the resist image; etching transfers that image into the wafer materials.

Doping changes electrical behavior

Doping introduces carefully controlled impurities into selected silicon regions. Ion implantation accelerates ions into the wafer, after which heat treatment repairs crystal damage and activates the dopants. Doping creates the different electrical regions needed for transistors, wells, source and drain structures and other device elements.

Cleaning, planarization and inspection

After many steps, residues and particles must be removed. Chemical-mechanical planarization can flatten the surface so that later layers have a controlled starting height. Inspection systems look for defects, while metrology measures dimensions, film thickness, alignment and electrical test structures. Feedback from those measurements lets engineers adjust recipes and identify lots that may not meet specifications.

This cycle—deposit, coat, expose, develop, etch or implant, clean, flatten and measure—is repeated for successive layers. A fab is manufacturing a three-dimensional network through many controlled transformations, not making a complete chip from a single photographic exposure.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

4. Layer alignment is as important as the pattern itself

Every new layer must line up with structures already present. Misalignment can leave a contact off-center, narrow a wire, change a transistor dimension or create a short. The industry calls this overlay, and it is measured against alignment marks on the wafer.

ASML says modern chips can contain up to 100 layers that require nanometer-precision overlay. That is an upper-bound description for advanced chips, not a layer count that applies to every processor. ASML also distinguishes extreme ultraviolet (EUV) lithography for the most critical layers with the smallest features from deep ultraviolet (DUV) tools used for less critical, larger-feature layers (ASML explanation of microchip manufacturing).

Multiple patterning, different masks and process-specific alignment strategies may be used when one exposure cannot define the required geometry. The number of masks and exposures depends on the layer and technology; not every layer uses EUV.

5. Cleanrooms protect a process measured in tiny dimensions

Fabs filter and recirculate air, control temperature and humidity, and restrict materials that can shed particles. Automated wafer movement reduces unnecessary human contact. A particle can block a contact, alter a line or contaminate a surface, so contamination control directly affects yield.

ASML uses comparisons about cleanroom particle levels to illustrate the challenge, but those company-published figures are general explanations rather than specifications for every facility. Actual classifications, airflow designs and operating procedures differ among fabs and products (ASML cleanroom discussion).

6. Time, control and the economics of yield

ASML states that the overall process can take up to four months from design to mass production. Intel’s February 19, 2025 explainer describes a wafer journey through a fab as hundreds of processing steps over several weeks (Intel wafer-to-package explainer). The first figure includes bringing a design into production; the second focuses on wafer processing. Neither is a guaranteed cycle time for every lot.

Yield is the percentage of usable dies obtained from a processed wafer. Defects, process variation and die area all matter: a larger die occupies more wafer area and has a greater chance of encountering a defect. Fabs use in-line inspection, electrical test structures and statistical process control to find systematic problems early, but some defects are discovered only when individual dies are tested.

Manufacturing choices are trade-offs

Decision axis What it affects Why it matters
Power, performance and area (PPA) Transistor structures, interconnects and design rules A faster or denser design may consume more power or require harder manufacturing control.
Defect density and yield Number of good dies per wafer Lower yield raises effective cost, especially for large dies.
Process cost Number of masks, exposures, materials and tool time More complex patterning can improve capability but increase cost and cycle time.
Thermal management Transistor power, interconnects and package design Heat must be removed from the finished part without exceeding reliability limits.

7. Wafer sort identifies usable dies

When the front-end wafer process is complete, electrical probes contact test pads on each die. Wafer sort measures functions such as continuity, leakage, speed or memory behavior, depending on the product. The fab or test operation records which die pass, fail or require a particular bin.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

This map is used after dicing. It prevents assembly lines from spending packaging effort on known-bad die, while allowing products with different performance grades to be routed appropriately. A passing wafer-sort result does not eliminate the need for final package-level tests.

8. Dicing separates the wafer into dies

A saw, laser or another singulation method cuts along the streets between circuit copies. Each separated piece is a die. Intel explains that completed wafer circuits are diced into individual pieces called dies (Intel chip-terms guide).

Handling is delicate: the die surface contains the active circuitry, while its edges can chip during cutting. Cleaning, inspection and controlled handling prepare the known-good dies for assembly. Not every die from a wafer is usable, which is why wafer yield and wafer-sort data are central to manufacturing economics.

Independent reader supportYour contribution helps us test, update, and keep practical guides available for everyone.Support on Ko-Fi

9. Packaging turns a die into a usable component

A bare die is not normally the processor that a customer installs. Back-end assembly places one or more dies into a package that protects the silicon and provides electrical paths to a circuit board or socket. The package can include a substrate, interposer, solder bumps or wire bonds, a heat-spreading lid and materials that protect the die from moisture and mechanical stress.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Single-die packages

A single-die package connects one main silicon die to the package substrate. Its design still has to handle power delivery, signal integrity, mechanical reliability and heat flow. The package dimensions and connection layout determine how the processor interfaces with the board.

Multi-die and chiplet packages

Advanced packaging can place multiple dies in one package. Chiplets may be side by side on a substrate or interposer, or stacked vertically. Short, dense connections can improve bandwidth or let a product combine dies made on different process technologies. They also introduce additional assembly, testing, thermal and power-management concerns. TSMC lists logic and specialty process offerings for areas such as automotive, high-performance computing, internet of things and mobile, illustrating why packaging and manufacturing choices vary by application (TSMC technology platforms).

Packaging approach Typical benefit Additional consideration
One die in one package Simpler assembly and direct thermal path The die must contain all major functions and may become large.
Multiple side-by-side dies Modular design and potentially better yield by using smaller dies Die-to-die links and substrate routing add design and test requirements.
Stacked dies Short vertical connections and high density Heat removal, alignment and known-good-die testing become more difficult.

10. Package-level tests decide what ships

After assembly, automated equipment tests the packaged part. Electrical tests check that pins, power rails, clocks, interfaces and internal functions behave within limits. Functional and performance tests can sort parts into product grades. Thermal tests or controlled stress conditions may be used to verify operation and reliability requirements.

Intel describes electrical, heat and functional checks before shipment. The exact test sequence depends on the product, package and customer specification, and some reliability tests run on samples or lots rather than every individual processor (Intel manufacturing explainer).

Only after packaging and final testing is a die transformed into a finished processor component that can be shipped for board assembly. The Semiconductor Industry Association describes completed semiconductor chips as ready for assembly onto circuit boards used in electronic products (SIA process overview).

11. What a fab does—and what it does not do

  • It does: process wafers through deposition, patterning, etching, doping, cleaning, planarization, inspection and metrology.
  • It does: monitor overlay, film properties, defects and electrical test structures to keep a recipe within limits.
  • It may do: wafer sort and coordinate movement to a separate assembly and test provider.
  • It does not necessarily do: design the processor, package the die or test the final component at the same site.
  • It does not: expose one complete processor image once and remove a finished chip from the wafer.

Foundries, IDMs, outsourced assembly and test companies, mask suppliers and equipment makers can all participate in one product’s path. The physical location and ownership of each step depend on the company’s supply-chain model.

12. A simplified end-to-end example

  1. Design qualification: A chip company finishes a layout and validates it against a selected process design kit and manufacturing rules.
  2. Mask preparation: The layout is converted into reticle data for the required layers.
  3. Wafer loading: Polished silicon wafers enter the fab in controlled lots.
  4. Device formation: Films are deposited, resist is coated, patterns are exposed and developed, and exposed materials are etched or implanted.
  5. Interconnect build: Repeated insulating, conductive and planarization steps create contacts and wiring above the transistors.
  6. Inspection and control: Metrology, defect inspection and electrical monitors identify variation and protect yield.
  7. Wafer sort: Probes test each die and create a pass/fail and performance map.
  8. Singulation: The wafer is cut into individual dies.
  9. Assembly: Known-good dies are attached and connected in a package, alone or with other dies.
  10. Final test: Packaged processors undergo electrical, functional and, where specified, thermal or reliability screening before shipment.

13. Why recipes differ between processors

There is no single universal “chipmaking recipe.” A high-performance computing processor, a mobile system-on-chip, an automotive controller and a power-management device can use different transistor structures, interconnect stacks, voltage targets, reliability rules and packaging methods. TSMC’s range of logic and specialty platforms reflects this application-driven variation.

Even two chips made on the same process generation can use different numbers of masks, layout strategies, die sizes and package designs. A manufacturer chooses the combination that meets its PPA target, yield expectation, cost ceiling, thermal solution and product lifetime. The node name alone cannot tell you the final transistor dimensions, package construction or performance.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

The essential distinction: wafer fabrication versus a finished processor

Wafer fabrication creates many patterned circuit copies in parallel. Dicing separates those copies into dies, and back-end assembly gives each die a protected mechanical body and external electrical connections. Testing at wafer and package stages removes defective parts and sorts those that meet different specifications. Understanding that separation explains why a fab is only one part of the route from a chip design file to the processor installed in a computer.
