Crude oil is not a single substance and gasoline, diesel, and jet fuel are not simply collected as finished products from one distillation column. A refinery first separates crude into boiling-point ranges, then converts some heavy molecules into lighter ones, removes contaminants, and blends many intermediate streams into fuels that meet specifications.
The exact product slate depends on the crude oil’s density and sulfur content, the refinery units available, and market demand. In the United States, an average 42-gallon barrel produces approximately 19–20 gallons of motor gasoline, 11–13 gallons of distillate fuel (most sold as diesel), and 3–5 gallons of jet fuel, according to the U.S. Energy Information Administration (EIA). Those are changing average yields, not a fixed recipe for every barrel.
What happens to crude oil inside a refinery?
Refining follows four linked jobs: separation, conversion, treatment, and blending. Storage and distribution come after those processing steps.
- Separation: Heat crude and divide it into broad fractions according to boiling point.
- Conversion: Break, rearrange, or combine molecules so the fractions better match fuel demand.
- Treatment: Remove sulfur and other unwanted compounds and improve fuel quality.
- Blending: Combine streams in controlled proportions to make gasoline, diesel, jet fuel, and other products that meet specifications.
The EIA summarizes the core process as: “All refineries follow three basic steps: Separation, Conversion, Treatment.” Blending is the final formulation step that turns treated streams into saleable fuels.

How is crude oil separated by distillation?
Atmospheric distillation makes the first cuts
Refineries heat incoming crude and feed the resulting liquids and vapors into an atmospheric distillation unit. Inside the tower, hydrocarbons condense at different heights because they have different boiling points. Heavier fractions condense lower in the column; lighter vapors rise farther before condensing.
The tower creates broad streams rather than finished fuels. The middle boiling range includes kerosene and distillates associated with jet-fuel and diesel production. Lighter streams include naphtha and gasoline-range material. Heavier material collects at the bottom as atmospheric residue.
| Distillation region | Typical streams or role | What happens next |
|---|---|---|
| Light overhead material | Light gases and light gasoline-range components | Separated further, treated, or used as feed for conversion and blending |
| Light and heavy naphtha | Important gasoline-producing feed | Often treated and sent to catalytic reforming or gasoline blending |
| Kerosene and middle distillates | Streams related to jet fuel and diesel | Treated, blended, or upgraded to meet product requirements |
| Atmospheric bottoms | Heavy residue left after atmospheric separation | Often sent to vacuum distillation or other upgrading units |
Vacuum distillation handles the heaviest material
Atmospheric bottoms can be sent to a vacuum distillation unit. Lower pressure reduces the temperature needed to vaporize heavy hydrocarbons, helping the refinery separate them without excessive thermal cracking that would make controlled separation more difficult.
Vacuum distillation produces gas oils and heavier residual streams. Gas oils can become feed for catalytic cracking or hydrocracking, while other heavy material may follow a refinery’s particular upgrading route. The presence and capacity of these downstream units strongly influence how much transportation fuel a refinery can make from heavy crude.
Why distillation alone cannot make enough gasoline, diesel, or jet fuel
Boiling-point separation does not create the ideal quantity or quality of transportation fuels. A crude barrel contains more heavy molecules than many markets want to sell directly as fuel, and some naturally occurring fractions do not have the octane, sulfur level, stability, or other properties required for a finished product.
Conversion units change the molecular size or structure of selected streams. They allow a refinery to turn lower-value heavy material into lighter components and to adjust the balance between gasoline, distillate, and other products.

Catalytic cracking
Catalytic cracking breaks larger hydrocarbon molecules into smaller, lighter molecules in the presence of a catalyst. The products can include gasoline-range components, lighter gases, and other streams that are processed again. Cracked gasoline is one contributor to the gasoline pool, not the entire pool.

Hydrocracking uses hydrogen and a catalyst to crack heavier gas oils. It can produce both gasoline and distillate-range material and is an important source of diesel and jet-fuel components. Because hydrogen is present, hydrocracking can also support the removal of some contaminants while molecules are being converted.
Catalytic reforming
Catalytic reforming upgrades naphtha into higher-octane components. The reformate it makes is valuable in gasoline blending because gasoline must meet an octane requirement as well as volume demand. Reforming also produces hydrogen that can be useful elsewhere in the refinery, although the amount and use depend on the refinery design.
Alkylation
Alkylation combines selected gaseous byproducts from cracking into larger, high-quality gasoline components. The resulting alkylate can improve the properties of a gasoline blend. It is one example of why refinery products are assembled from many streams rather than drawn from one column cut.
How refineries make gasoline
Gasoline is a blend assembled from several refinery streams. A simplified route looks like this:

- Atmospheric distillation separates light naphtha and other gasoline-range material from crude.
- Vacuum distillation and conversion units create additional feedstocks when heavier crude fractions must be upgraded.
- Catalytic cracking supplies gasoline-range molecules from heavier gas oils.
- Catalytic reforming raises the octane quality of suitable naphtha.
- Alkylation combines selected light gases into useful gasoline components.
- Hydrotreating and other treatment steps reduce sulfur and unwanted contaminants.
- Blending combines the streams to meet octane, vapor-pressure, sulfur, and other applicable requirements.
Because each stream has different properties, a refinery adjusts the recipe rather than using a universal percentage. The target blend can change with crude supply, seasonal requirements, available unit capacity, and the relative profitability of gasoline versus other products.

How do refineries make diesel?
Diesel is produced mainly from distillate-range streams, but the route is not limited to the material that condenses in the middle of an atmospheric tower. Straight-run distillates can be treated directly, while hydrocracking and other conversion units can add more distillate-range molecules from heavier gas oils.
Diesel production sequence
- Separate: Atmospheric and, where needed, vacuum distillation create distillate and gas-oil streams.
- Upgrade: Hydrocracking converts selected heavy gas oils into lighter distillate material; other conversion streams may also contribute.
- Hydrotreat: Hydrogen and catalysts remove sulfur and other contaminants and improve the stream’s suitability for finished diesel.
- Blend: Treated components are combined to meet the required fuel properties.
Hydrocracking capacity is especially important when a refinery processes heavier crude or wants to increase its output of middle distillates. A refinery with fewer conversion units may obtain a larger share of its diesel from straight-run streams and may have less flexibility when crude quality or market demand changes.
How do refineries make jet fuel?
Jet fuel is associated with the kerosene range of crude distillation, but a refinery still has to treat and blend the material before it becomes a finished aviation fuel. Hydrocracking can add distillate-range molecules suitable for jet-fuel production, particularly when the refinery is designed to upgrade heavy gas oils.

Jet-fuel production sequence
- Distillation separates kerosene-range material from lighter and heavier fractions.
- Conversion units can create additional suitable distillate-range feed.
- Hydrotreating removes sulfur and other contaminants and helps bring the stream within required quality limits.
- Refinery operators blend approved components and test the resulting batch against the applicable aviation-fuel specification.
Jet fuel therefore comes from a controlled combination of separation, upgrading, treatment, and blending. The kerosene cut is an important starting point, not a guarantee that every barrel’s kerosene fraction can be sold as jet fuel.
What does hydrotreating remove?
Hydrotreating passes refinery streams over catalysts in the presence of hydrogen. It is used to remove sulfur and other contaminants and to improve the quality of feedstocks before they enter conversion units or become part of a finished blend.
Sulfur matters twice: it affects how much treatment a stream needs, and finished fuels must meet limits that protect engines, emissions-control systems, and air quality. Treatment requirements vary with the incoming crude, the stream being processed, the refinery’s equipment, and the final product specification.

Why gasoline, diesel, and jet-fuel yields vary
Crude density
Crude oils differ in density, often described using API gravity. Lighter crude generally contains a larger share of light hydrocarbons and can yield more high-value products through simpler separation. Heavier crude contains more material that must be converted or otherwise upgraded before it can become gasoline, diesel, or jet fuel.
The Tool Desk
Outbyte Driver Updater FREEFix the driver behind crashes, sound loss and screen glitchesFind Drivers →Outbyte PC Repair FREERepair Windows errors before they cause bigger problemsFix Now →Sulfur content
Low-sulfur crude generally requires less sulfur removal than high-sulfur crude. High-sulfur feed can demand more hydrotreating capacity, hydrogen, and equipment designed to handle the resulting contaminants. The sulfur content of the crude also affects the quality and disposition of intermediate streams.
Refinery configuration
Refineries do not all have the same secondary units. One may have substantial catalytic-cracking capacity; another may rely more heavily on hydrocracking, reforming, or other equipment. These differences determine how effectively each facility can turn heavy fractions into light products and how it can respond when demand shifts.
Market conditions
Operators adjust processing and blending decisions as the relative value of gasoline, diesel, jet fuel, and other products changes. The EIA notes that output volumes vary over time as refineries respond to demand and profitability.
| Factor | Effect on refining | Likely consequence |
|---|---|---|
| Lighter crude | More light material is available after separation | Less severe upgrading may be needed for high-value fuels |
| Heavier crude | More residue and gas oil require conversion | Greater dependence on cracking or hydrocracking capacity |
| Higher sulfur crude | More contaminant removal is required | Greater demand for hydrotreating and hydrogen |
| More hydrocracking capacity | More heavy gas oil can be converted to distillate and gasoline | Greater flexibility in diesel and jet-fuel production |
| More catalytic-cracking capacity | More heavy molecules can be converted to light products | Additional gasoline-range output and blending components |
What comes from an average 42-gallon barrel?
The EIA’s current U.S. explainer gives these approximate average outputs:
| Product | Approximate gallons per 42-gallon barrel | Qualification |
|---|---|---|
| Motor gasoline | 19–20 gallons | Average U.S. refinery output; varies by crude, refinery, time, and market conditions |
| Distillate fuel | 11–13 gallons | Most is sold as diesel; this is an average range, not a guaranteed yield |
| Jet fuel | 3–5 gallons | Average U.S. refinery output; the amount changes with refinery operations and demand |
These ranges should not be added together as a fixed barrel recipe. Refineries also produce other materials, and the listed product shares change over time. A barrel processed at a particular facility can produce a different mix because its crude feed and equipment differ from the U.S. average.

How finished fuels leave the refinery
Refineries hold crude inputs, intermediate streams, and finished products in storage tanks. After quality checks and blending, products move to distribution locations by pipeline, train, or truck. Storage provides a buffer between continuous refinery operation and the timing of shipments to terminals, airports, fuel distributors, and other customers.
Common misconceptions about oil refining
“Gasoline is the lightest liquid from the column”
Not exactly. Distillation creates naphtha and other light streams, but gasoline is a formulated blend. Reformate, cracked gasoline, alkylate, treated straight-run material, and other approved components can all contribute.
“Diesel and jet fuel are the same cut”
They are related distillate products, but they are not interchangeable by default. Each must meet its own quality requirements, and refineries choose different streams and treatments to reach those specifications.

Random freezes, missing sound and display glitches usually trace back to one bad driver. Find and replace yours safely.Free scan · under a minute“A refinery can make any product from any crude”
Crude quality and refinery configuration impose real limits. Heavy, sulfur-rich crude generally needs more upgrading and treatment, while a refinery lacking the necessary conversion or treating capacity cannot simply produce the same slate as a more complex facility.
“One barrel always produces the same quantities”
Yields change with feedstock, equipment availability, operating choices, maintenance, seasonal requirements, and product economics. Published U.S. averages describe a broad industry outcome, not an individual refinery’s guaranteed result.
A concise mental model
Think of a refinery as a network rather than a single tower. The distillation units sort molecules by boiling range. Conversion units change molecular size and structure. Treatment units remove sulfur and other contaminants. Blending combines the resulting streams into fuels with specific properties. Storage and transportation then move those products into the supply system.
That sequence explains why crude oil can become gasoline, diesel, and jet fuel in the same complex: each product draws on different fractions and conversion pathways, and the final result is engineered through treatment and blending rather than collected whole from one separation step.
