A hot-air balloon is built as an integrated aircraft system, not just a fabric bag. A typical build combines a lightweight coated-fabric envelope, structural load tapes, a burner and propane fuel system, a basket, flying cables, deflation controls, and ground-handling equipment. Manufacturers first model the envelope, cut and decorate hundreds of shaped fabric pieces, sew them into vertical gores, reinforce the seams with load tapes, add heat protection and valves, then connect the finished envelope to the burner frame and basket.
The envelope fabric is usually high-tenacity ripstop nylon or polyester with a polyurethane or silicone coating. Logos are either printed or sublimated onto fabric before assembly, or made by cutting contrasting cloth and sewing it into the panel layout. At the burner end, Nomex or a similar heat-resistant fabric shields the envelope from flame. The completed envelope is supported by vertical and horizontal tapes that carry loads, limit tear growth, and transfer forces through flying cables into the basket and burner frame.
What a complete hot-air balloon includes
The visible envelope is only one component. A flight-ready balloon normally contains:
- Envelope: the large fabric structure that contains heated air.
- Burner and fuel system: pressurized propane burners that heat the air.
- Basket: the passenger and equipment compartment, fabricated separately from the envelope.
- Rigging: load tapes, rigging loops, flying cables, crown hardware, and lower attachment points.
- Controls: a top parachute or other fast-deflation system operated by control lines.
- Ground equipment: items used to lay out, inflate, recover, fold, and transport the balloon.
Because these parts share the flight loads and heat environment, a change to one component can affect the others. Envelope geometry determines where tapes and cables land; the burner position dictates the heat-resistant lower section; and basket attachment hardware must match the envelope’s rigging loops.

How the envelope is designed
Designers begin with the envelope’s size, volume, gore count, horizontal panel layout, color scheme, and graphic treatment. A gore is a long vertical section made from a row of shaped panels. The Federal Aviation Administration (FAA) describes the panels as being sewn into vertical rows because their tapered, triangular form resembles a gore.
Manufacturers use different combinations of vertical gores and horizontal panels. Schroeder’s 2016 Flight Manual, revised July 2021, documents envelopes with 16, 24, or 28 vertical gores and as many as 25 horizontal panels. Lindstrand describes 24-gore and 28-gore envelope families. More gores and panel divisions let a designer distribute shape, seams, colors, and loads in finer increments, but they also add cutting and sewing work.
Horizontal-cut layouts are particularly useful for lettering and large graphics. Lindstrand notes that this arrangement provides a broad platform for text and can reduce visual distortion compared with placing artwork across strongly tapered sections. The final panel map is converted into computer-controlled cutting patterns so each piece has the intended dimensions and orientation.

The envelope must be light enough to fly while retaining strength, dimensional stability, and low air leakage. The commonly specified base fabrics are high-tenacity nylon or polyester coated with polyurethane or silicone. The coating closes the weave, reducing the escape of heated air; the ripstop construction helps stop a small cut from propagating rapidly.
| Component | Typical material or construction | Purpose |
|---|---|---|
| Main envelope panels | Coated high-tenacity ripstop nylon or polyester | Contain heated air while minimizing weight |
| Load tapes | High-strength polyester tapes | Carry primary loads along seams and limit tear growth |
| Lower throat, base, skirt, or scoop | Nomex or another heat-resistant fabric | Keep burner heat and flame away from the ordinary envelope cloth |
| Rigging and flying lines | Load-tape loops, stainless or comparable flying cables, and fittings | Transfer envelope forces to the burner frame and basket |
| Deflation hardware | Top parachute or fast-deflation panel with control lines | Release hot air for descent, landing, and recovery |
FAA guidance calls for a fire-resistant skirt. Pasha, Cameron, and Schroeder specifications identify Nomex base or lower-envelope panels, while Schroeder also identifies Nomex in the scoop area. The protected zone is concentrated around the throat and burner opening, where ordinary nylon would be exposed to the highest temperatures.
Step-by-step: how a balloon is manufactured
1. Convert the design into a panel pattern
The manufacturer defines the envelope dimensions, gore count, panel heights, seam allowances, tape routes, crown hardware, lower rigging loops, and openings for the parachute or other vents. Artwork is mapped at this stage so color boundaries, logos, and lettering fall on predictable panel edges instead of being forced onto a finished, curved surface.

Designers also decide whether the balloon will use printed fabric, sewn-in contrasting panels, or a combination. The choice affects the cutting files, sewing order, weight, and how easily a damaged graphic section can be replaced.

2. Prepare and inspect the fabric
Long rolls of coated fabric are brought to the cutting floor. Virgin Balloon Flights describes rolling out thousands of feet of material for patterned panel cutting. Teams keep the fabric aligned, identify the face and orientation of each roll, and organize pieces by gore and horizontal position. Coating type matters: polyurethane-coated and silicone-coated weaves have different handling and repair requirements, so the specified fabric must match the envelope design.
3. Cut every panel
A computer-defined pattern is transferred to the fabric. FlyDOO reports laser cutting of every panel and computer-supported sewing for critical seams. Digital or laser cutting keeps repeated pieces consistent, preserves the designed seam allowance, and makes replacement panels easier to reproduce. Each cut piece is labeled or staged so that a gore can be assembled in its intended sequence rather than mixed with a neighboring section.
4. Apply graphics before the envelope is sewn
Printing is normally done while the fabric is still flat. Flying Enterprises says artwork is often printed onto the material before sewing. Sublimation, listed by FlyDOO, embeds dye into the fabric rather than adding a separate heavy layer on top. Flat printing also lets the artwork be aligned to the computer panel pattern.
When printing is not used, the graphic is created from fabric pieces. Different colors, letters, or symbols are cut and then sewn into the panel layout. FlyDOO describes inlaid or overlapped logos. This approach can produce strong color blocking and allows a damaged section to be replaced as a fabric component, but it adds seams and assembly operations.

At this point, the team also installs or prepares the tape paths that will become the envelope’s structural skeleton. Sewing order is planned so tapes, graphic joins, and access to the crown and lower rigging points remain reachable.
6. Install vertical and horizontal load tapes
Vertical load tapes run along major gore seams. Their upper ends converge at a crown ring, and their lower ends terminate in rigging loops or related attachment fittings. Pasha identifies polyester load tapes as carrying the main loads. Schroeder explains that gore edges are sewn onto vertical tapes and that horizontal tapes act as rip stoppers.
The horizontal tapes divide the envelope and restrict the growth of a tear across multiple gores. Together, the vertical and horizontal tapes form a load path that is stronger and more controllable than relying on the coated cloth alone. Flying Enterprises describes the top tape connections at a crown ring and the lower connections to flying wires leading to the basket or burner frame.
7. Add the throat, skirt, and burner protection
The lower opening is reinforced with Nomex or a comparable heat-resistant fabric. This throat, base, skirt, or scoop section keeps the burner flame and hot exhaust away from the nylon or polyester above it. The exact protected shape depends on the burner arrangement and envelope design, but the principle is the same: ordinary envelope cloth is kept out of the direct heat path.
8. Fit the parachute or fast-deflation system
A top parachute, deflation panel, or another venting system is installed near the crown. Control lines run to the pilot so hot air can be released for descent and landing. Pasha documents parachute and fast-deflation systems; FAA material describes a deflation port with a parachute or top cap. Lindstrand lists parachutes, retrieval lines, Nomex throat panels, and optional rotation vents.
The vent must remain closed and sealed during normal climb and cruise, yet open predictably when the pilot pulls the control. Retrieval lines help bring the deflation system back into position after use.

9. Complete lower rigging and connect the flying cables
Once the envelope is finished, its lower rigging loops are connected to stainless or comparable flying cables. Those cables run to the burner frame and basket attachment points. They carry the suspended basket load into the load tapes rather than into the thin coated fabric between seams.

The burner frame supports the propane burners above the basket. Pressurized propane is released through the burners to heat the air inside the envelope. The flame is kept below the heat-protected throat, and the pilot controls lift by firing the burners in short or sustained bursts.
10. Build and fit the basket
The basket is manufactured as a separate assembly. Bailey’s basket description includes a measured plywood floor and runners, bound edges, and steel wires that hold the burner frame. Burner manufacture is commonly outsourced, so the final assembly must verify that the supplied burner frame, cables, and basket attachment points match the envelope’s rigging geometry.
After the basket and burner frame are positioned, the flying cables are tensioned and checked so the burner remains centered over the basket and the envelope’s load paths are not twisted.
11. Inspect, fold, and deliver
Before packing, manufacturers inspect seams, load tapes, valves, cables, deflation controls, and graphic alignment. The envelope is then folded into a transportable package with its control lines and rigging protected from damage. The published material describes these inspection targets but does not establish a single industry-wide checklist or an independent defect-rate figure; operators should therefore follow the inspection and maintenance instructions supplied for the specific balloon rather than assume that one generic acceptance number applies.
How balloon logos are printed without distorting the design
Artwork is easiest to control before the flat fabric becomes a curved envelope. The designer places the logo on the panel pattern, compensating for the taper and seam locations of each gore. On a horizontal-cut envelope, text can occupy a relatively continuous band, which Lindstrand identifies as a way to reduce distortion.

- Printed or sublimated fabric: the logo is applied to the flat cloth before sewing. Sublimation is a listed FlyDOO option and integrates the color into the material.
- Inlaid fabric: colored pieces are cut and sewn into the panel. This gives the design a physical seam boundary and can simplify replacement of a damaged insert.
- Overlapped fabric: a contrasting piece is placed over or under the base panel and sewn through, another method listed by FlyDOO.
Computer cutting improves repeatability for all three methods. The manufacturer can reproduce a panel or graphic section from the original digital pattern instead of measuring a distorted inflated surface.
How the basket is attached to the envelope
The basket does not hang from random points in the fabric. Vertical load tapes carry forces down the envelope and terminate in lower rigging loops. Flying cables connect those loops to the burner frame and basket structure. The burner frame is held above the basket by steel wires or equivalent hardware, as described in Bailey’s basket construction account.
This arrangement creates a continuous path: passenger and basket weight enters the basket, passes through the burner-frame and flying-cable system, reaches the lower rigging loops, travels up the vertical load tapes, and is distributed around the envelope. Horizontal tapes help prevent a local tear from running across the fabric between vertical load paths. The crown ring gathers the upper ends of the tapes, while the lower rigging points gather the forces near the burner opening.
Production time and design trade-offs
Flying Enterprises gives an estimated custom-production range of four weeks to four months, depending on complexity and season. That is a manufacturer estimate, not a universal service guarantee. A simple color layout can require less artwork and sewing than a multi-band design with many inlaid letters, while a custom gore count, unusual hardware, or a busy season can extend the schedule.
| Design choice | Benefit | Trade-off to discuss with the builder |
|---|---|---|
| 16, 24, or 28 vertical gores | Provides different ways to balance shape, seams, loads, and graphics | More gores mean more pieces and seams to cut, align, and sew |
| Many horizontal panels | Fine control of color bands and lettering; Schroeder documents up to 25 | More panel joins and more opportunities for alignment work |
| Printed or sublimated artwork | Graphics are applied flat and can cover planned panel areas | Requires an accurate digital pattern and compatible fabric process |
| Inlaid or overlapped fabric logos | Physical color sections can be replaced with panel work | Adds cut pieces, seams, and sewing time |
| Polyurethane- or silicone-coated cloth | Both coating families reduce air leakage when matched to the design | Repair and replacement procedures must match the coating and fabric |
| Optional rotation vents | Lindstrand lists them as an available control feature | Adds hardware and control-line complexity |
When ordering or comparing a custom envelope, ask for the fabric and coating specification, gore and panel geometry, graphics method, load-tape construction, Nomex protection, parachute and vent hardware, cutting method, replacement compatibility, service terms, and the quoted production lead time.
What to verify before accepting a finished balloon
- Panel colors, lettering, and logo alignment match the approved layout.
- Vertical tapes run continuously to the specified crown and lower rigging points.
- Horizontal rip-stop tapes are present where the design calls for them.
- Nomex or equivalent heat-resistant material protects the throat, skirt, base, or scoop.
- The parachute or fast-deflation panel moves through its full control range and returns correctly.
- Flying cables, rigging loops, burner frame, and basket attachment hardware match one another.
- Seams, valves, cables, and control lines have been inspected before the envelope is folded.
These checks confirm that the printed appearance and the load-bearing structure were completed as one system. For operation, the balloon’s manufacturer documentation and applicable aviation rules remain the controlling instructions.
