Engineers do not prove a rocket landing or tower catch with one rehearsal. They build evidence in layers: analysis and simulation, instrumented scale-model tests, engine and component firings, functional and environmental checks, ground-system rehearsals, and increasingly realistic flight tests. Each layer answers a different question, and only the integrated vehicle operating in flight can show whether the complete landing sequence works.

Public NASA examples show how this process works for Starship-related aerodynamics. A 1.2% Super Heavy model was tested in transonic and supersonic wind tunnels, with measurements used to update flight software and refine booster designs. Those tests reduce uncertainty about airflow and loads; they do not, by themselves, certify a full-size booster or demonstrate a catch between launch-tower arms.

Why landing and catching require several kinds of tests

A landing system combines a vehicle, propulsion, flight-control software, sensors, communications, and ground infrastructure. A catch adds another tightly timed system: the returning booster must arrive inside a narrow position, velocity, attitude, and structural-load envelope while the tower hardware is ready to receive it. No laboratory setup reproduces every one of those conditions at once.

  • Will aerodynamic forces and moments stay within predicted limits? Wind-tunnel measurements and computational analysis address flow, pressure, buffeting, and loads.
  • Will engines and landing hardware produce the required thrust and response? Propulsion stands and component rigs test them separately from a landing attempt.
  • Will hardware operate after launch and re-entry environments? Functional demonstrations and selected environmental exposures check operation, interfaces, and margins.
  • Can the tower and its controls detect, command, and safely support a catch? Ground-system checkouts and rehearsals verify readiness without risking a flight vehicle.
  • Does the integrated vehicle behave as expected? Flight tests provide the final evidence and expose interactions that isolated tests cannot.

The result is an iterative loop: predict, test, compare measurements with predictions, update the design or software, and repeat until the evidence supports the next step.

1. Analysis and simulation narrow the possibilities first

Before hardware enters a tunnel or test stand, engineers use computational analysis to explore trajectories, aerodynamics, structural response, propulsion behavior, guidance, and failure cases. Simulation can cover combinations that would be expensive, hazardous, or impossible to reproduce physically. It also helps select the most informative physical tests and defines the conditions that instruments must measure.

Public NASA material establishes the purpose of the next validation step—wind-tunnel data is used to improve flight software and analyze loads—but it does not publish a complete Starship catch simulation stack, model fidelity, or acceptance thresholds. Those details should not be inferred from general aerospace practice. Simulation is evidence for a decision, not a substitute for measurements from the actual vehicle and site.

2. Wind-tunnel models measure aerodynamic behavior

A scale model lets engineers expose a representative shape to controlled airflow while measuring forces, moments, and surface pressures. The model is small, but the data can reveal whether the predicted aerodynamic response is plausible and where the vehicle may experience vibration or excessive structural loading.

The 2026 Super Heavy Version 3 campaign

NASA and SpaceX tested a 1.2% scale model of Super Heavy Version 3 at NASA Ames in a late-2025 campaign reported by NASA on July 31, 2026. The work used two tunnel regimes:

Facility type Reported speed range What the campaign examined
Transonic tunnel Mach 0.2–1.4 Steady and unsteady aerodynamic effects on the booster through the transonic region
Supersonic tunnel Mach 1.55–2.5 Booster response at higher-than-sonic speeds

NASA says the tests measured both steady forces and moments and unsteady flow effects. The distinction matters: a steady load is a persistent push or torque, while an unsteady effect changes with time and can produce buffeting or vibration. Manish Mehta, a discipline lead engineer for NASA’s Human Landing System Plume and Aero Environments team, noted that NASA has extensive experience with unsteady aerodynamics.

The 2024 pressure-measurement campaign

In a separate NASA Ames campaign reported September 10, 2024, a 1.2% Super Heavy model was tested from Mach 0.7 to Mach 1.4 with sensors that measured pressure around the vehicle. NASA said those results informed flight-control software for Flight 3 and the exterior design of future booster versions. This is a concrete example of the engineering loop: measure the flow, compare it with expectations, then change software or hardware before the next flight.

Jayanta Panda, an unsteady-aerodynamics subject-matter expert at NASA Ames, described an unsteady aerodynamic force as air “buffeting,” or striking parts of the rocket at less predictable times and potentially causing vibrations. Such effects are important during ascent and atmospheric return, even though the tunnel model does not perform a landing or interact with a catch tower.

NASA’s descriptions of these campaigns are available in its 2026 wind-tunnel report and the 2024 NASA Ames article.

What a wind-tunnel model cannot prove

  • It does not reproduce the full-scale vehicle’s exact Reynolds number, mass distribution, flexibility, propellant motion, engine plume, or thermal state in every detail.
  • It does not test the complete guidance, propulsion, communications, and landing sequence.
  • It cannot demonstrate that a full-size tower can capture a booster or carry the resulting loads.

Its value is narrower and highly practical: it improves aerodynamic models, identifies load and vibration risks, and supplies data for design and software decisions.

3. Engines and components are tested away from a landing attempt

Propulsion test stands allow engineers to fire engines and evaluate components while the vehicle remains on the ground. A stand can measure thrust, pressure, temperatures, vibration, valve behavior, start and shutdown transients, and response to commanded changes, depending on the facility and test article. Testing components separately isolates faults and avoids making every engine question a launch or landing question.

NASA Stennis describes propulsion-test engineering and technical services for commercial aerospace partners, including SpaceX and other launch companies. Its public description is about the facility’s role, not a published Starship acceptance checklist. The relevant principle is that propulsion evidence is collected under controlled conditions before an integrated flight test. Details are available on the NASA Stennis propulsion-test page.

4. Functional and environmental verification checks flight hardware

Flight hardware must function after exposure to vibration, acoustic energy, temperature changes, pressure changes, handling, and other mission environments. Test programs select the exposures that matter for a particular design, then demonstrate that the hardware still performs its required functions and interfaces correctly.

NASA’s active NASA-STD-7002B with Change 1 provides an agency-wide basis for developing test programs for NASA payloads. It covers selected environmental exposure tests and functional demonstrations intended to verify design adequacy and flight worthiness of those payloads. The standard’s scope is NASA payloads; it is not evidence that every launch company or booster follows the exact document. NASA lists the standard, whose change date is March 24, 2023, at NASA’s standards site.

For a landing or catch system, functional checks can include command-and-control interfaces, sensor operation, communications paths, software modes, and mechanical movement. Public sources do not provide a complete Starship-specific list or the pass/fail limits, so those should not be presented as established facts.

5. Ground systems are checked before a catch is attempted

A tower catch is a coordinated operation, not simply a vehicle touching a structure. The ground system must be powered, instrumented, commanded, and configured for the expected approach. Engineers check that the infrastructure can support the attempt and that the flight and ground teams have an agreed decision process.

An excerpt from SpaceX’s 2025 Starship report describes years of catch preparation and months of testing, and indicates that the infrastructure was built to support the attempt. The publicly available material reviewed here does not disclose every tower sensor, arm checkout, abort trigger, or numerical acceptance limit.

What readiness work is intended to establish

  • The tower’s mechanical systems can move through their required positions and remain stable.
  • Sensors and communications provide the data needed to monitor the approach and issue commands.
  • Control software recognizes the planned operating modes and abnormal conditions.
  • Teams have rehearsed configuration, monitoring, and safe-abort decisions.
  • The site is cleared and configured so an attempt can proceed only when evidence supports it.

These checks reduce ground-system uncertainty, but they do not guarantee that the booster will arrive inside the catch envelope. A flight director or equivalent authority must still decide whether conditions and vehicle data justify an attempt.

6. Integrated flight tests supply the hardest evidence

Only a flight test combines the real booster, engines, propellant loading, atmospheric disturbances, guidance software, communications, and launch-site infrastructure. It can reveal interactions that component and model tests cannot. Engineers instrument the vehicle and ground systems, reconstruct what happened from telemetry and video, and feed the results into the next design and test cycle.

A flight may demonstrate some objectives without completing every objective. For example, a vehicle can provide useful aerodynamic or propulsion data even if it does not land or is deliberately diverted. Conversely, a visually successful landing does not automatically prove long-term structural margins or every future mission condition.

NASA uses the same staged-demonstration logic in other human-spaceflight programs. Its Artemis III lander account says the planned 2027 demonstration mission will provide data, alongside later uncrewed lunar demonstrations, to support astronaut safety and future crewed landings. NASA presents that date as a plan subject to change. The account concerns a human-landing-system mission, rendezvous, docking, and broader operations—not a booster-catch certification—but it illustrates how demonstration evidence is used before higher-consequence missions. See NASA’s Artemis III testing explanation.

How the test layers support decisions

Test layer Typical scale Primary measurements Decision it can support What it cannot establish alone
Analysis and simulation Digital vehicle, trajectory, or subsystem models Predicted loads, response, trajectories, and failure cases Choose test conditions; identify risks; refine models That the physical vehicle will match the model in all conditions
Wind tunnel Instrumented subscale model Forces, moments, pressure, steady and unsteady flow Revise aerodynamic design and flight-control software A full-size landing or tower catch
Propulsion stand Engine or component Thrust, pressure, temperature, vibration, transients Verify engine and component performance Integrated vehicle behavior in flight
Functional/environmental test Flight hardware or payload Operation after selected mission environments Verify interfaces, function, and design adequacy Every possible flight condition or company-specific certification
Ground-system readiness Tower, arms, sensors, controls, and site Mechanical movement, instrumentation, commands, communications Authorize or defer an attempted operation Vehicle arrival inside the catch envelope
Flight test Integrated vehicle and site Telemetry, video, trajectory, loads, and outcomes Validate the combined system and plan the next iteration Universal success under every future mission condition

What engineers still cannot claim before the first successful catch

Even a thorough preflight program leaves uncertainty. Models approximate full-scale physics, simulations depend on assumptions, and ground tests cannot reproduce the complete flight environment. A catch also depends on timing and interaction between two moving systems: the booster and the tower.

Public sources do not establish a universal number of tests required before flight, a comparative catch success rate, or a complete set of pass/fail thresholds. Requirements are specific to the vehicle configuration, mission, site, and risk posture. The responsible conclusion is therefore conditional: each test layer can retire particular risks, while only integrated flight evidence can validate the full landing-and-catch operation.

A practical sequence from concept to flight

  1. Model the system. Analyze trajectories, aerodynamics, structures, propulsion, guidance, and possible failures to identify the most consequential uncertainties.
  2. Measure aerodynamic behavior. Test an instrumented scale model in appropriate transonic or supersonic regimes; compare steady and unsteady measurements with predictions.
  3. Update designs and software. Use discrepancies and measured loads to revise external geometry, structural assumptions, and flight-control logic.
  4. Test engines and components. Fire propulsion hardware and exercise critical components on dedicated stands before relying on them in an integrated vehicle.
  5. Verify function after environments. Apply selected vibration, acoustic, thermal, pressure, or other exposures and demonstrate that required functions and interfaces remain available.
  6. Check the ground system. Exercise tower mechanisms, sensors, communications, controls, site configuration, and abort procedures; document readiness and unresolved constraints.
  7. Fly progressively realistic missions. Gather telemetry and outcome data, then feed lessons into the next cycle rather than treating one attempt as the end of testing.

This layered approach explains why a rocket can undergo extensive preparation and still require flight demonstrations. Each test answers a bounded question; confidence comes from the agreement of many independent forms of evidence.
