The most reliable way to prevent a data-center battery fire is to treat the battery system as a complete life-safety installation, not as a collection of replaceable cells. Select a listed and tested UPS or stationary energy-storage system; design the room, ventilation, detection, separation and emergency access for its chemistry and stored energy; monitor for abnormal temperature and off-gas; maintain the battery-management system (BMS) and charging equipment; and rehearse a response to toxic smoke, fire and possible re-ignition. The authority having jurisdiction (AHJ) must approve the final design under the edition of NFPA 855 and other codes adopted at that site.

What thermal runaway is and why data centers must plan for it

Thermal runaway is a self-accelerating failure in which one battery cell releases enough heat to damage neighboring cells. The U.S. Occupational Safety and Health Administration (OSHA) defines it this way: “Thermal runaway is a chain reaction where the heat released from the failure of one cell damages nearby cells.” In a tightly packed uninterruptible power supply (UPS) or stationary energy-storage system, that chain reaction can spread from a single cell to a module, rack or room.

A battery can begin failing without an open flame. Temperature may rise, the cell may vent gas or vapor, and smoke can appear before ignition. Once flammable gases ignite, the fire can be difficult to extinguish and can propagate to adjacent cells. A data center also has a high consequence of interruption: a battery incident can disable backup power, contaminate an equipment room, force an evacuation and damage servers or switchgear even when the initial fault is small.

Thermal-runaway decomposition can produce hydrogen fluoride, hydrogen chloride, hydrogen cyanide, phosphoryl fluoride, carbon monoxide, carbon dioxide, black carbon and other hazardous particulates. The exact mixture depends on the battery chemistry, construction and fire conditions. Emergency planning therefore has to address toxic exposure as well as heat and flame.

What causes lithium-ion UPS batteries to catch fire?

OSHA identifies several possible initiators. They can occur independently or combine into a sequence of electrical, mechanical and thermal failures.

Internal short circuit

A manufacturing defect, contamination, separator failure or other internal problem can create an electrical path inside a cell. The resulting local heating may not be visible from outside the battery. Quality control, traceable replacement parts and a BMS that reports abnormal behavior reduce the chance that a latent defect remains in service unnoticed; they cannot eliminate the need for detection and containment.

Mechanical damage

Crushing, puncture, dropped modules, improper rack installation or a damaged terminal can deform internal layers and start a short circuit. Battery cabinets and modules should be protected from impact during delivery, installation, maintenance and construction work. A damaged unit needs a written quarantine decision rather than an improvised return to service.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Excessive heat or cold

High ambient temperature, blocked airflow, failed cabinet fans or a hot spot near power electronics can push a cell toward failure. Extreme cold can also damage cells or make charging unsafe. Follow the manufacturer’s specified installation, storage, operating and charging limits for the exact model; a generic room-temperature target is not a substitute for those instructions.

Improper charging

Incorrect voltage, current, balancing, charger configuration or firmware can over-stress cells. Unauthorized chargers, incompatible replacement modules and bypassed BMS protections are especially risky. Charging controls, alarms and maintenance records should make it possible to identify who changed a setting, when it changed and whether the battery returned to the approved configuration.

Age, abuse and accumulated defects

A battery may become more vulnerable as it ages, but age alone does not establish imminent failure. Trend temperature, voltage, impedance or other manufacturer-supported indicators and investigate changes. Repeated deep discharges, overloading, poor connections, water intrusion and neglected ventilation can turn a manageable degradation trend into a rapid event.

Design the installation before buying equipment

Safety-by-design starts during facility planning, technology selection and every later change. The design team should include the UPS or energy-storage manufacturer, electrical and mechanical engineers, fire-protection professionals, facilities operations and the AHJ. The manufacturer’s installation, charging, storage and maintenance instructions are part of the safety basis.

Choose a complete, listed system

Verify that the proposed stationary energy-storage system is listed to UL 9540 where that listing applies to the project. Obtain UL 9540A fire-propagation test evidence for the specific equipment, configuration and chemistry when the adopted code requires it. A test report for a different enclosure, module arrangement or energy capacity should not be treated as proof for the proposed installation.

UL 9540 addresses the system listing; UL 9540A provides a test method for characterizing fire propagation. Neither document, by itself, tells an owner that any room can accept any battery quantity. The AHJ uses the applicable code, listing, test evidence and site conditions to determine acceptable separation, protection and operating limits.

Confirm the code edition and local amendments

NFPA 855 is the principal installation standard for stationary energy-storage systems. Its provisions address detection, suppression, explosion control, ventilation, gas detection, separation, signage and emergency operations. The current edition status is 2026, but a project must use the edition adopted by its jurisdiction, including local amendments and referenced standards. Ask the AHJ which edition governs before freezing the room layout or equipment specification.

Control room layout, quantity and access

Engineer room separation, clearances, maximum quantities, egress, ventilation and explosion relief for the actual chemistry and stored-energy capacity. Do not copy a spacing value from another project or treat a proposed code change as universally effective. Keep doors, aisles, electrical disconnects and fire-service approach routes usable when a cabinet is faulted. Provide clear, durable signs identifying battery hazards, emergency isolation points and required protective equipment.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Separate battery rooms from unrelated ignition sources and critical equipment when the adopted code and risk assessment call for it. Coordinate structural loading, seismic restraint, cable routing, drainage and water management with the battery supplier. Ensure that a replacement module can be moved through the planned route without removing life-safety barriers or placing workers beneath suspended loads.

Build an early-warning detection system

Detection should identify abnormal conditions before visible flame. No single sensor covers every failure mode, so the final arrangement should be engineered for the room, cabinet design, chemistry, airflow and alarm-response capability.

Use the BMS and temperature monitoring

Trend cell, module and cabinet temperatures where the system provides those measurements. Configure alarms for rising temperature, sensor disagreement, rapid rate-of-rise, over-voltage, under-voltage, imbalance, communication loss and charger faults according to the manufacturer’s limits. Send alarms to a staffed operations center and retain time-stamped history so technicians can distinguish a transient reading from a developing event.

Temperature monitoring is necessary but not sufficient. A cell can generate flammable gas before its temperature reaches a threshold that an ordinary room sensor detects. Use the BMS as one layer in a layered detection design, not as permission to omit room-level fire and gas detection.

Add combustible or off-gas detection when engineered

Battery failures can release gases and vapors before ignition. Engineered combustible/off-gas detection, active gas-detection tubes and other air-sampling methods can provide earlier warning than conventional heat or smoke detection in suitable installations. Sensor selection must account for the gases expected, cross-sensitivity, sampling locations, airflow, calibration interval and alarm set points.

NFPA committee material cautions that ordinary lower-explosive-limit (LEL) sensors may not detect pre-runaway off-gas early enough. An LEL detector can still have a role in an explosion-control strategy, but it should not be assumed to be an early-warning detector for every lithium-ion failure.

Use fire detection and thermal imaging as complementary layers

Composite fire-detection arrangements can combine smoke, heat, flame or air-sampling inputs to reduce blind spots. Thermal imaging can identify a developing hot spot on a cabinet, connection or module when used by trained personnel or as part of an engineered fixed system. It does not see through every enclosure and cannot replace internal BMS data, off-gas detection or code-required fire detection.

Define alarm actions, not just alarm points

Every alarm needs a documented response. A low-level temperature trend may trigger verification and increased monitoring; a rapid rise, off-gas alarm, smoke alarm or BMS critical fault may require remote isolation, evacuation and fire-department notification. The response matrix should identify who can acknowledge an alarm, who can isolate charging, which loads are affected, when entry is prohibited and what information responders receive.

Ventilation and explosion control

Ventilation must be designed for the battery chemistry, cabinet arrangement, expected gas release and adopted code. The goal is not simply to keep the room comfortable; it is to control accumulation of hazardous or flammable gases and to prevent an ignition from creating unacceptable pressure.

  • Provide a documented airflow design. Show normal ventilation, emergency operation, intake and exhaust locations, fan power, controls and failure alarms.
  • Coordinate ventilation with detection. Gas sensors must sample where released gases can collect, and a ventilation response must not dilute or sweep the sample away before an alarm is generated.
  • Engineer explosion relief where required. Relief panels, vent paths and electrical equipment classifications must be selected for the enclosure and credible gas-release scenario, not copied from a different battery technology.
  • Prevent recirculation into occupied or critical spaces. Exhaust discharge, make-up air and fire-smoke control must be coordinated with the building mechanical system.
  • Test failure modes. Verify fan failure alarms, emergency power, interlocks and the behavior of doors, dampers and suppression systems during commissioning.

Do not improvise by adding a portable fan after installation. Uncontrolled airflow can spread toxic gases, defeat sampling assumptions or introduce an ignition source.

Suppression and fire-service coordination

The suppression method must match the listed system, room design and AHJ requirements. Lithium-ion fires can continue internally and may re-ignite after visible flames are gone. A suppression system that controls the surrounding fire may not make a damaged module safe to handle.

Coordinate the suppression design with the battery manufacturer and fire authority. Document whether the system is intended to control fire, limit propagation, protect exposures, cool equipment or support a specific emergency strategy. Include impairment procedures for maintenance and a plan for restoring protection before the room returns to service.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Provide responders with current drawings, battery chemistry, stored-energy capacity, disconnect locations, gas hazards, access restrictions, suppression type and emergency-contact information. The emergency plan should state that entry may be unsafe after an alarm because toxic gases, energized conductors, hot modules and re-ignition can remain present.

Inspection, maintenance and change control

A safe installation can become unsafe through a failed fan, disabled alarm, unauthorized firmware change or poorly handled replacement battery. Put the following controls in the operating program.

Routine condition checks

  • Review BMS alarms, temperature trends, imbalance and communication status.
  • Inspect cabinets, racks, terminals, cable insulation, restraints, labels and physical clearances.
  • Verify ventilation operation, exhaust paths, filters, fan status and emergency controls.
  • Test fire, smoke, off-gas, heat and gas-detection devices at the intervals specified by the manufacturer, code and commissioning plan.
  • Check suppression-system status, valves, cylinders, piping, nozzles and impairment tags.
  • Record test results, defects, corrective actions, responsible person and return-to-service approval.

Quarantine damaged or abnormal batteries

Remove from normal service any battery that is swollen, leaking, mechanically damaged, unusually hot, producing an odor or repeatedly alarming. Follow a written procedure that defines isolation, electrical disconnection, temporary storage, labeling, access control, transportation and disposal. Do not place a suspect module in a general waste stream or next to spare batteries. The manufacturer, qualified battery technician and fire authority should determine the safe disposition.

Control parts, charging and software

Use approved replacement modules, fuses, sensors, chargers and cables. Record serial numbers and firmware versions. A change that appears minor—such as a revised charger setting, cabinet rearrangement or ventilation modification—can invalidate the original listing, test assumptions or fire-protection analysis. Require engineering review and AHJ consultation when a change affects energy capacity, chemistry, enclosure, spacing, detection or suppression.

Train workers and provide PPE

OSHA expects hazard assessment, appropriate personal protective equipment and training for the work being performed. Training should cover electrical hazards, thermal-runaway indicators, alarm escalation, restricted entry, toxic-gas exposure, emergency communication, damaged-battery handling and the limits of portable extinguishers. Maintenance staff should know when to stop work and call the emergency response team.

Emergency response: what to do when an alarm occurs

The exact sequence must follow the manufacturer’s instructions, site emergency plan, fire authority direction and adopted code. A generic “open the cabinet and inspect it” response is unsafe.

  1. Recognize and verify remotely. Check the alarm source, BMS data, video or building-management information without entering a potentially contaminated room.
  2. Protect people first. Initiate evacuation or restricted access according to the alarm matrix. Keep untrained personnel out of the battery room and adjacent areas threatened by smoke or gas.
  3. Isolate energy only when authorized. Use the approved remote or local disconnect procedure if it can be performed without exposing a person to heat, smoke, arc flash or toxic gas.
  4. Call the fire service and provide the battery data. Report chemistry, system type, location, alarm readings, stored-energy capacity, disconnect status and any known injuries or exposures.
  5. Control ventilation and suppression as designed. Do not disable a running life-safety system or start unapproved fans. Follow the engineered emergency sequence.
  6. Expect delayed failure and re-ignition. Keep the area controlled until qualified responders and the manufacturer determine that the battery is stable and safe to handle.
  7. Document and investigate. Preserve BMS logs, alarm histories, photographs and maintenance records. Replace or repair affected detection, ventilation and suppression components before re-energizing the room.

Firefighters and other responders may need respiratory protection and specialized tactics because decomposition products can include corrosive and toxic gases. The emergency plan should identify decontamination, medical evaluation and exposure-reporting procedures.

NFPA 855, UL 9540 and UL 9540A: how they fit together

Reference What it addresses How to use it in a data-center project
NFPA 855 Installation requirements for stationary energy-storage systems, including detection, suppression, explosion control, ventilation, gas detection, separation, signage and emergency operations. Confirm the edition adopted by the AHJ (the current edition status is 2026), then apply its requirements to the actual chemistry, configuration and energy capacity, including local amendments.
UL 9540 Listing of the complete energy-storage system where applicable. Verify that the proposed UPS or ESS configuration is listed, including the enclosure, modules, controls and intended arrangement.
UL 9540A Fire-propagation test method and evidence for evaluating battery-system behavior. Obtain evidence for the specific equipment and configuration when required by the adopted code; do not substitute a report for a different system.
OSHA lithium-ion battery guidance Hazards, initiating conditions, warning signs, decomposition products, hazard assessment, PPE and worker training. Use it to build safe work practices, training, emergency planning and maintenance controls alongside the adopted fire and electrical codes.

These references answer different questions. A listing does not remove the need for room engineering; a propagation test does not establish every allowable separation; and an installation standard does not replace the manufacturer’s operating limits.

Common design mistakes and their fixes

Relying on a single room smoke detector

Why it fails: off-gas and cell heating can precede visible smoke. Fix: combine BMS and temperature data with engineered off-gas, air-sampling or composite detection and define alarm actions.

Using a generic LEL sensor as the only early warning

Why it fails: ordinary LEL sensors may not respond early enough to pre-runaway off-gas. Fix: select sensors for the expected gases and add detection technologies appropriate to the battery and airflow.

Copying spacing from another project

Why it fails: allowable quantity and separation depend on chemistry, capacity, enclosure, test evidence and adopted code. Fix: have the project team calculate the layout for the exact system and obtain AHJ approval.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Assuming a UL 9540A report covers every configuration

Why it fails: a different module count, cabinet, control system or room arrangement can change fire behavior. Fix: match the evidence to the proposed configuration and identify any limitations in the permit documents.

Frequently asked implementation questions

Is lithium-ion automatically unsuitable for a data center?

No. Suitability depends on the complete listed system, chemistry, capacity, room design, detection, ventilation, suppression, maintenance program and AHJ approval. The presence of lithium-ion cells is a reason for disciplined engineering, not a stand-alone pass-or-fail rule.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Can monitoring prevent every thermal-runaway event?

No. Monitoring can provide earlier warning and support isolation, but it cannot correct an internal defect or guarantee that a damaged cell will not fail. Physical separation, propagation control, suppression, worker training and emergency planning remain necessary.

What should operators do with a swollen or leaking module?

Keep people away, stop normal charging or operation if the approved procedure allows it without exposure, and place the module under the site’s quarantine process. Do not puncture, open, transport or discard it without qualified direction from the manufacturer, battery specialist and fire authority.

How often should detection and suppression be tested?

Use the intervals required by the manufacturer, adopted code, commissioning documents and AHJ. The important control is documented functional testing with corrective actions, not an arbitrary interval copied from another installation.

Is there a published data-center failure rate for thermal runaway?

No data-center-specific thermal-runaway incident rate or failure probability is established in the authoritative material used here. Do not use an unsupported percentage to justify a design; base decisions on the equipment evidence, code analysis, site risk assessment and operating controls.

Bottom line for facility owners

Preventing battery fires is a systems-engineering and operations responsibility. Select listed equipment with configuration-specific test evidence; design separation, ventilation, explosion control, detection and suppression for the actual chemistry and energy capacity; monitor temperature, BMS status and off-gas; quarantine abnormal batteries; train workers; and give responders accurate, current information. The final installation is acceptable only when it satisfies the manufacturer, the adopted codes and the AHJ—not when it merely resembles a safe battery room elsewhere.
