Most wafer-probing failures fall into a small set of patterns: contact resistance that is high or unstable, intermittent or open contacts, scrub marks that miss pad centers, uneven mark depth or length, contamination, accelerated tip wear, and drift during hot or cold testing. The fastest diagnosis combines three evidence streams—electrical results, microscope inspection of probe tips and wafer marks, and the prober’s alignment, planarity, force, and overdrive settings. A symptom is a clue rather than proof; several mechanical and surface conditions can produce the same electrical failure.

Use the least aggressive corrective action that restores reliable contact. Excessive overdrive, unapproved cleaning, or compensating for poor planarity with unequal pressure can damage pads, devices, and the probe card. Card- and wafer-specific limits in the equipment documentation take precedence over generic examples.

Start with the failure pattern

Record the failure mode before changing settings. Correlate contact or continuity failures with wafer location, die yield, repeat-probe behavior, temperature, and the time since the last cleaning. Then inspect several probe tips and several scrub marks, not just the worst-looking example. This prevents a single damaged tip or an isolated particle from being mistaken for a card-wide problem.

Observed symptom Physical evidence to seek Likely problem classes
High or drifting contact resistance Debris, oxide, transferred pad metal, worn or contaminated tips, inconsistent marks Surface contamination, unsuitable force or overdrive, pad metallurgy or temperature effects, planarity imbalance
Intermittent or open contacts Incomplete marks, tips that do not touch together, contamination on selected probes, failures that change on a repeat touchdown Insufficient contact, alignment or planarity error, localized debris, damaged tip
Scrub marks displaced from pad centers All marks shifted in one direction, or opposite directional trends across a die X/Y setup error, theta (rotational) error, probe-card assembly or alignment condition
Different mark lengths, widths, or depths Some probes make deep, long marks while others make shallow, short marks Poor planarity, unequal force, excessive overdrive, or a locally worn tip
Broad, smeared, or snowplow-like mark A tip end that appears flattened compared with neighboring tips Tip wear or end-of-life condition rather than a simple alignment shift
Yield loss after hot or cold transitions Alignment movement, changing debris adhesion, resistance that tracks temperature Thermal expansion, incomplete stabilization, brittle cold debris, or softer and tackier hot debris

These classifications are starting points. Confirm them with the probe-card and prober documentation and, when physical damage is suspected, a qualified probe-card service provider.

A safe diagnostic workflow

  1. Freeze the evidence. Save yield, continuity, contact-resistance, wafer-map, temperature, and repeat-probe data. Note the card identity, wafer lot, pad metallurgy, and cleaning history.
  2. Inspect tips and marks. Use an inspection microscope to compare multiple probes. Look for particles, transferred pad material, oxide, flattened tips, bent elements, and marks that differ in position or depth.
  3. Check alignment. Verify X and Y centering, theta rotation, die stepping, and the relationship between the probe card and wafer. A uniform shift usually indicates setup; a rotational pattern points to theta.
  4. Check planarity. Confirm that probe tips contact at the intended Z relationship and that force is balanced across the card. Unequal marks are evidence to investigate, not a reason to add random pressure.
  5. Verify contact and overdrive. Compare the programmed contact sequence with the card’s specified procedure. Too little overdrive can leave high resistance or opens; too much can damage pads and accelerate wear.
  6. Account for surfaces and temperature. Identify pad metal, passivation opening, oxide or other films, and the actual test temperature. Cold material may be brittle; hot material may soften and adhere to tips.
  7. Clean only with an approved method. Select media, motion, height offset, spacing, and overtravel for the exact card technology. Inspect again after cleaning and verify electrical improvement without a rapid increase in wear.
  8. Change one variable at a time. After each adjustment, repeat the same electrical and microscope checks. If the symptom persists or worsens, stop modifying the card and obtain manufacturer or service support.

High or unstable contact resistance

Contact resistance is an interface and system result, not a single probe specification. It depends on pad material, contact force, probe material, tip diameter and shape, surface films, and the quality of the mechanical contact. A clean-looking wafer can still have oxide or transferred pad metal on the tip; a clean tip can still fail if force, overdrive, or planarity is wrong.

Check contamination first

Compare failing probes with probes that pass. FormFactor notes that probing debris can adhere to tips and raise contact resistance, causing test failures. Look for particles and smeared or transferred pad material under magnification. A failure that improves temporarily after a repeat probe is consistent with a marginal interface, but it does not identify whether the cause is debris, force, or alignment.

Verify force and overdrive

Use the card’s approved contact-force and overdrive procedure. Tektronix cautions that insufficient overdrive can produce high resistance and poor connections, while excessive overdrive can damage devices and increase tip wear. The target is the least overdrive that gives repeatable contact on the actual card and wafer; there is no universal value that can safely be copied between designs.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Include pad metallurgy and temperature

Pad metal and test temperature affect how a probe breaks through surface films and how debris behaves. At cold temperatures, pad material can be brittle; at hot temperatures, it can soften and adhere differently. If resistance changes with temperature, inspect marks and tips at the test temperature and verify that the card has reached the equipment maker’s stabilization condition before judging the setting.

Use a controlled cleaning check

  1. Measure and record the baseline resistance and yield trend.
  2. Inspect the suspect tips and marks.
  3. Apply only the cleaning medium and parameters approved for that probe-card design.
  4. Repeat the same contact test and microscope inspection.
  5. Keep the cleaning change only if contact and yield improve without accelerated tip wear or new pad damage.

Intermittent and open contacts

An open or intermittent result can arise when a tip barely reaches the pad, when one probe in a group is out of plane, or when contamination prevents a stable metal-to-metal interface. Start by comparing first-touch and repeat-touch results across the same die locations. Then determine whether the failing channels map to particular probes, a region of the card, or a wafer area.

  • Probe-specific failures: inspect those tips for particles, flattening, bending, or a mark that is much shorter or shallower than its neighbors.
  • Whole-card or directional failures: check X/Y/theta alignment, planarity, and the card-to-wafer relationship.
  • Temperature-correlated failures: verify alignment and contact at the actual hot or cold set point rather than only at room temperature.
  • Failures after a setting change: restore the last known-good force and overdrive, then make a single controlled adjustment.

Do not mask intermittent contacts by repeatedly increasing overdrive. That can turn a marginal electrical problem into permanent pad or device damage.

Off-center scrub marks and alignment errors

A scrub mark displaced from the pad center is a mechanical diagnostic. Tektronix distinguishes translational X and Y errors from theta, or rotational, error. If marks from many probes are shifted in the same direction, suspect the prober setup, wafer orientation, die stepping, or card mounting. If marks on one side of a die trend toward the outside edge while marks on the opposite side trend inward, the pattern is consistent with theta error. Probe-card assembly can also create alignment errors, so inspect both setup and card condition.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Interpret the pattern

Mark pattern First checks
All probes shifted in a common X or Y direction Wafer-to-card centering, prober alignment, orientation, and mounting repeatability
Opposite sides trend in opposite directions Theta rotation, wafer orientation, and card assembly alignment
Only a local group is displaced Probe-card assembly, damaged or bent elements, local planarity, and debris

Protect the passivation opening

The entire scrub mark should remain inside the passivation opening for the device and card’s specified alignment condition. The probe should not touch down before it reaches that opening, because an early touchdown can introduce contamination. Numeric alignment limits in a particular tutorial or card example are not universal specifications; use the limits for your own device and card.

Uneven scrub length, depth, pad damage, and rapid wear

Diagnose planarity before changing pressure

Planarity is the vertical relationship among probe tips. With poor planarity, lower probes contact first and carry more force. They make deeper and longer marks and wear faster, while higher probes leave shallow, thin, short marks. A mixture of these mark types across one touchdown is a strong warning to check planarity and the card’s specified contact procedure.

Do not compensate for poor planarity with deliberately unequal contact pressure. The Tektronix 4200A manual warns that this can produce bad test results or damage pads. Correct the mechanical condition or obtain service instead.

Separate planarity from a worn tip

A broad or “snowplow” mark can result from a tip worn flat. Compare many tips: a planarity problem produces a distribution of deep/long and shallow/short marks, whereas uniform end-of-life wear produces similarly broadened marks on multiple tips. A single abnormal mark suggests a local tip, particle, or assembly issue rather than card-wide planarity.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

Control overdrive

Excessive overdrive lengthens the scrub and can damage pads or devices while shortening probe life. Check alignment, planarity, and the card’s approved overdrive sequence before reducing or increasing the setting. The goal is reliable penetration of the surface film with minimum mechanical damage.

Probe-tip contamination and cleaning

Cleaning is a trade-off. Too little leaves contamination that raises resistance and lowers yield; too much removes tip material, accelerates wear, and shortens card life. FormFactor describes two broad approaches:

Cleaning approach How it works Typical use and caution
Soft sticky polymer The probe penetrates a compliant, adhesive medium that captures loose particles. Useful when loose contamination is the main issue; use the card maker’s approved motion, depth, and spacing to avoid unnecessary wear.
Hard abrasive silicon Abrasive action removes a thin surface layer and stubborn oxidized debris. More aggressive removal for persistent oxide or transferred material; incorrect force or repetition can consume tip life.

Choose by probe-card technology and tip material, pad metallurgy and passivation, contamination type and amount, required material removal, measured electrical benefit, wear cost, and compatibility with the prober and manufacturer procedure. The available evidence does not establish one universally best medium.

Card-specific setup example

For Pyramid Probe Cards, FormFactor’s guidance treats cleaning settings as application-dependent guidelines. The setup process includes verifying the correct cleaning medium and height offset, inspecting tips under a microscope, selecting cleaning type and spacing, and then determining the interval, cleaning touchdowns, and overtravel from yield and contamination observations. These values should not be transferred to another card family without its documentation.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

How to validate a cleaning change

  1. Document pre-clean resistance, yield, mark appearance, and tip condition.
  2. Confirm that the medium is approved for the exact card and pad surface.
  3. Clean with the specified motion and height offset.
  4. Reinspect tips and marks for removed debris, new flattening, or excessive marks.
  5. Run a repeatable electrical check and monitor subsequent yield and wear.

Probe-card cleaning film is a task-specific consumable category, not a universal product. Verify compatibility with the exact card before use. A microscope suitable for examining tips and scrub marks is likewise a tool category; the sources do not establish one universal magnification or model.

Temperature-related instability

During hot or cold testing, the wafer, probe card, and prober components can expand or contract differently. That movement changes alignment and introduces mechanical stress. A long soak does not necessarily eliminate every thermal effect, so do not assume that elapsed time alone proves stability.

Check at the real test condition

  • Verify contact resistance and scrub-mark placement at the actual temperature used for testing.
  • Confirm that the prober and card have reached the manufacturer’s stabilization condition.
  • Compare cold and hot marks for shifts, depth changes, and transferred material.
  • Inspect tips for debris that is brittle at low temperature or softer and more adhesive at high temperature.

No universal soak duration is established. Follow the prober and probe-card procedure for the specific hardware, wafer, and temperature range.

When to stop adjusting and call for service

Escalate when a tip is bent, fractured, persistently flattened, or contaminated in a way that approved cleaning does not remove; when marks remain outside the passivation opening; when planarity cannot be restored through the documented setup; or when yield and resistance continue to drift after controlled checks. Provide the service team with microscope images, wafer maps, resistance and yield trends, temperature, force and overdrive settings, cleaning medium and interval, and the card’s identification.

Special offer. See more information about Outbyte and uninstall instructions. Please review EULA and Privacy policy.

FormFactor describes support and training for probe-card handling, inspection, and online or offline cleaning. Manufacturer assistance is preferable to an improvised repair because probe-card structures and allowable service operations differ by technology.

Preventive controls that reduce repeat failures

  • Establish a visual baseline: retain representative microscope images of acceptable tip condition and scrub marks for each card and pad design.
  • Trend electrical and physical evidence together: review contact resistance, continuity, die yield, repeat-probe behavior, mark geometry, and cleaning events as one record.
  • Keep settings card-specific: document force, overdrive, alignment, planarity checks, cleaning medium, height offset, spacing, and overtravel from the approved procedure.
  • Define trigger-based cleaning: use contamination observations and yield or resistance trends to set an interval; do not assume a universal number of touchdowns applies to every environment.
  • Inspect after unusual events: recheck tips and marks after a crash, card change, major temperature excursion, unexplained yield loss, or sudden resistance shift.
  • Change one factor at a time: this preserves the link between a corrective action and the observed result.

A practical decision path

  1. If resistance is high or unstable, inspect contamination, then verify force and overdrive, pad surface, temperature, and planarity.
  2. If contacts are open or intermittent, map failures to probes and wafer locations, then check incomplete contact, alignment, planarity, and localized debris.
  3. If marks are off-center, classify the pattern as common X/Y shift, theta trend, or local card condition and correct the corresponding setup or assembly issue.
  4. If mark depth or length varies, check planarity and force balance before changing overdrive; inspect for a flattened tip when marks are broad.
  5. If problems track temperature, inspect at the actual test temperature and follow the card and prober stabilization procedure.
  6. If cleaning improves results only briefly or causes new wear, stop increasing aggressiveness and obtain card-specific service guidance.

The most reliable troubleshooting practice is to treat electrical results and scrub marks as complementary evidence. A clean, centered, consistently sized mark inside the passivation opening, produced with the minimum documented overdrive and a validated cleaning process, is a stronger indication of a healthy contact than any single resistance reading.
