Carbon-dioxide membranes do not “filter” a gas stream like a household air filter. They create a selective pathway: CO₂ crosses the membrane faster than other gases, so the feed divides into a CO₂-enriched stream and a CO₂-depleted stream. The result depends on membrane chemistry, pressure, temperature, contaminants, module design and the number of stages.
That distinction matters because a membrane is one unit in a capture plant, not a complete carbon-management system. Separation must be followed by product handling, compression and, where applicable, transport and storage. Recovery, purity, energy use and cost must therefore be designed at the process level.
What it means to weed out carbon dioxide with a membrane
A membrane is a thin, selective barrier between a feed side and a permeate side. Gas molecules do not all pass through it at the same rate. A material engineered to favor CO₂ allows carbon dioxide to permeate more readily than nitrogen and other gases in a typical flue stream. The faster-moving component becomes enriched on the low-pressure, or permeate, side while the slower components remain more concentrated in the retentate.
Engineers describe this behavior with two related properties:

- Selectivity is the membrane’s preference for one gas over another, such as the CO₂/N₂ selectivity needed for coal-plant flue gas.
- Permeance describes how quickly a gas crosses a unit area of membrane under a given driving force. Higher permeance can reduce the membrane area required, but it does not by itself guarantee high purity or recovery.
A useful design must balance both. A very selective material that transports gas too slowly may require an impractically large module. A highly permeable material with weak selectivity may move a lot of gas while allowing too much nitrogen or hydrogen to travel with the CO₂.
Membranes are part of a process train
At an industrial site, the membrane module sits inside a larger sequence that can include flue-gas conditioning, fans or compressors, multiple membrane stages, recycle loops, product compression and downstream storage or utilization equipment. The membrane only performs the separation step. It does not compress CO₂ to pipeline pressure, transport it or permanently store it.
Feed composition and pressure set the available driving force. A dilute, near-atmospheric flue gas behaves differently from a pressurized pre-combustion syngas. The same membrane material can therefore produce different recovery, purity and power results in different plants.
How selective gas permeation works
- Condition the feed. The plant removes or controls particulates, excess moisture and corrosive contaminants that could foul, plasticize or chemically damage the membrane. The acceptable conditioning level is specific to the membrane and module.
- Create a pressure difference. Gas moves because the relevant component has a higher partial-pressure driving force on the feed side than on the permeate side. Compressing the feed, pulling a vacuum, using a sweep gas, or combining these approaches changes the driving force and the power requirement.
- Contact the selective layer. CO₂ dissolves into and diffuses through the membrane material more readily than competing gases. The membrane’s chemistry, thickness and temperature determine the relative rates.
- Collect two streams. The permeate is enriched in the faster-permeating component; the retentate is depleted in it. Neither stream is automatically pure, and both may require additional treatment.
- Use additional stages when needed. A second membrane stage, recycle, or a different separation technology can raise recovery or product purity. Each added stage increases equipment, controls and compression duties.
- Compress and manage the CO₂ product. Separated CO₂ still has to meet the specifications of its next step. Product conditioning and compression are separate from membrane transport.
Why one pass rarely answers every requirement
Recovery is the fraction of feed CO₂ captured. Purity is the CO₂ concentration in the product stream. Increasing one can reduce the other, depending on stage cut, pressure ratio and membrane selectivity. The U.S. Department of Energy’s 2015 technical review noted that the optimal recovery for a membrane system may be below 90 percent. A design that insists on both very high recovery and very high purity may need several stages or a hybrid process rather than one membrane pass.

Where CO₂ membranes are used
Post-combustion flue gas
After fuel is burned, the exhaust is generally a low-pressure mixture dominated by nitrogen, with CO₂ at a much lower concentration and with water, oxygen and trace contaminants. A CO₂-selective membrane can separate carbon dioxide from the nitrogen-rich stream, but the dilute feed makes the driving force and membrane area challenging. Flue-gas contaminants also make long-term stability and pretreatment important.
Pre-combustion syngas
In a pre-combustion process, fuel is converted into a pressurized synthesis gas before combustion. Carbon dioxide can be separated from hydrogen or other syngas components under conditions that may provide a stronger pressure driving force than post-combustion capture. The process still needs a membrane chosen for the actual composition, temperature, pressure and contaminant load.
DOE places membranes alongside solvents, sorbents and cryogenic systems as four broad carbon-capture technology categories. The appropriate category depends on the feed and the required product specification, not on a universal ranking.

| Aspect | Why membranes may help | What must be proven at the plant |
|---|---|---|
| Operation | Passive transport through a selective material can avoid circulating a large inventory of reactive liquid. | Fans, compressors, vacuum equipment and controls still consume power and need maintenance. |
| Footprint | Compact modules can reduce the physical space required for a separation section. | Low pressure drop, sufficient surface area and access for replacement determine the installed footprint. |
| Chemical handling | DOE identifies limited hazardous-chemical storage as a potential benefit. | Feed pretreatment chemicals, cleaning methods and any hybrid solvent or sorbent section may still be required. |
| Cost | DOE lists reduced implementation cost as a potential technology-level advantage. | No current, directly comparable general cost figure is established; capital, compression, membrane replacement and integration must be calculated for the site. |
| Durability | A stable membrane can operate continuously without frequent replacement. | Moisture, sulfur compounds, particulates, plasticization, thermal cycling and other contaminants can shorten life or reduce selectivity. |
DOE’s supply-chain assessment identifies selectivity, thermal and physical stability, and tolerance of flue-gas contaminants as continuing improvement needs. These are not minor material-science details: a membrane that performs well with a clean laboratory gas may lose capacity or selectivity in wet, contaminated flue gas.

The numbers DOE has reported—and how to read them
The figures below are historical results and descriptions from DOE documents published in 2012 and 2015. They are useful reference points, not current commercial guarantees, and they do not all describe the same membrane or system.
| Reported figure | What it describes | Qualification |
|---|---|---|
| 7,500 hours | Small-scale testing with actual flue gas for MTR’s Polaris project. | DOE reported this in 2015 for a 0.05-megawatt-electric test; it is not a present-day operating specification. |
| 10 times more permeable to CO₂ | Polaris membrane compared with conventional gas-separation membranes. | DOE’s 2015 announcement; the comparison does not establish plant-wide recovery, purity or cost. |
| Fourfold higher CO₂/N₂ selectivity | Sub-ambient operation described in DOE’s 2015 Quadrennial Technology Review. | A reported test result under the cited conditions, not a universal value for every module. |
| 13% to approximately 20% CO₂ | Pre-concentration attributed to adding a second-stage sweep membrane. | DOE review result; it illustrates configuration effects rather than a guarantee for a single-stage plant. |
| 3 psi to less than 1 psi pressure drop | Change reported when moving from spiral-wound to plate-and-frame modules. | DOE review result; lower pressure drop can reduce losses, but module area and packing must also be considered. |
| Approximately 60% separation | A possible optimum for bulk membrane CO₂ separation in cited experiments. | DOE review wording; “optimum” is process-specific and should not be read as a universal capture target. |
| 90% CO₂ capture | Capture reported for a pulverized-coal demonstration in DOE’s November 20, 2012 announcement. | Historical demonstration context, not a general membrane-performance claim. |
For Polaris specifically, DOE said in January 2015 that MTR had completed the small-scale actual-flue-gas work and that 1-megawatt-electric pilot testing was under way at the National Carbon Capture Center in Alabama. The announcement does not establish the project’s current status or a commercial specification.
“Membrane Technology and Research’s CO2-separation technology has been designed to address risks associated with carbon capture, at a lower cost and footprint than other conventional systems.”

How to compare membrane options
A credible comparison starts with the process boundary, not a headline permeability number. Use the following criteria together:
| Criterion | Questions to answer |
|---|---|
| Feed | What are the CO₂ concentration, pressure, temperature, moisture level and contaminants? |
| Separation performance | What CO₂ selectivity and permeance are demonstrated with the real feed, not only a dry laboratory mixture? |
| Product targets | What recovery and purity are required, and is a single stage sufficient? |
| Power and pressure drop | Will the plant compress the feed, pull a vacuum, use a sweep gas, or combine methods? What pressure loss occurs across modules? |
| Area and module | How much membrane surface is needed, and does the module provide acceptable packing, access and replacement logistics? |
| Durability | How does the membrane respond to water, sulfur, particulates, oxygen, temperature swings and cleaning? |
| Economics | What are the installed capital cost, electricity for compression or vacuum, pretreatment cost, replacement interval and disposal obligations? |
| Integration | Can the membrane connect to existing fans, ducts and CO₂ compression, and can its transient behavior follow the plant? |
Single-stage, multistage and hybrid configurations
Single-stage systems
A single stage has the simplest flow sheet and the fewest modules, but it usually faces the strongest purity-versus-recovery trade-off. It may suit a bulk separation where moderate enrichment is acceptable, especially when another unit operation will finish the cleanup.
Multistage systems
Two or more stages can produce a cleaner CO₂ stream or recover more carbon dioxide. Interstage compression, recycle and sweep arrangements change the driving force and can reduce the membrane area required in one section while increasing total equipment and power.

Hybrid systems
DOE’s review identifies combinations with solvents, cryogenic separation or sorbents as a route to improved performance. A membrane can pre-concentrate CO₂ before a polishing step, while a solvent or sorbent can handle the final purity requirement. Hybridization is a process decision: it adds interfaces and controls, but may avoid forcing one membrane to meet incompatible targets.

Contaminants, module design and scale-up risks
Flue gas is not a clean test mixture. Water can change transport behavior; aerosols and dust can foul the surface; sulfur and other trace compounds may attack or plasticize a polymer; and temperature changes can alter permeance and selectivity. Pretreatment protects the membrane but adds fans, equipment, pressure drop and operating cost.
Module geometry matters as much as the membrane film. DOE reported a pressure-drop reduction from 3 psi to less than 1 psi in a move from spiral-wound to plate-and-frame modules. That illustrates why module design is a performance variable: pressure loss consumes driving force, while a larger surface area can improve throughput. The best geometry depends on sealing, packing density, mechanical strength, access and the contaminant environment.
Scale-up also exposes problems that small tests can miss: flow maldistribution, leaks, thermal gradients, uneven fouling and replacement logistics. Long-duration operation with actual gas is more informative than a short test with a controlled mixture.

A practical evaluation sequence for a plant or project
- Define the required product. Specify CO₂ recovery, purity, pressure, moisture and allowable impurities before choosing a membrane.
- Characterize the feed over time. Record composition, pressure, temperature, moisture and contaminant excursions, not just a single average sample.
- Screen materials with realistic gas. Measure selectivity and permeance under the expected operating window and after exposure to contaminants.
- Model stages and utilities together. Include compression, vacuum, sweep gas, recycle, pressure drop, membrane area and thermal management in one process model.
- Choose module architecture. Compare spiral-wound, plate-and-frame or other formats for packing, seals, pressure loss, cleaning and replacement.
- Plan pretreatment and safeguards. Set alarm limits for moisture, particulates and corrosive species, and define what happens when the feed exceeds them.
- Validate with extended field operation. Check degradation, actual recovery, product purity, power use, downtime and maintenance before committing to full scale.
Common misconceptions and how to avoid them
- “A membrane captures and stores carbon.” It separates gas. Compression, transport and storage are downstream activities.
- “Higher permeability automatically means better capture.” Permeability without adequate selectivity can produce a large, impure stream.
- “A 90% result applies to all membrane plants.” The 2012 demonstration figure is historical and site-specific; DOE’s 2015 review says the optimum recovery for membrane systems may be below 90 percent.
- “The membrane sheet determines the whole footprint.” Module pressure drop, pretreatment, compressors, vacuum equipment and CO₂ conditioning can dominate the installed system.
- “Laboratory gas proves flue-gas durability.” Moisture and contaminants must be included in long-duration testing.
What a defensible business case should contain
Because no current, directly comparable general cost figure is established in the cited DOE material, a project should publish its own assumptions rather than quote a generic price. The business case should show membrane replacement life, electricity for compression or vacuum, pretreatment, module pressure drop, downtime, product conditioning and the cost of any solvent, sorbent or cryogenic polishing step.
It should also state the test date, feed composition, operating pressure, module type, capture boundary and whether reported recovery and purity are measured simultaneously. Without those qualifications, figures that look comparable can describe different parts of the process.
Bottom line for readers
CO₂-selective membranes weed out carbon dioxide by letting it permeate faster than competing gases. Their appeal is compact, potentially passive separation with less hazardous chemical inventory than some alternatives. Their difficulty is systems engineering: realistic feeds, adequate selectivity and permeance, pressure management, contaminant tolerance, module design, and the need for multiple stages or hybrid equipment.
The DOE Polaris work demonstrates that long-duration actual-flue-gas testing and improved permeability are achievable milestones, while the DOE reviews show why those milestones are not the same as a universal commercial specification. Evaluate a membrane by the complete capture train and the plant’s measured recovery, purity, energy use and durability—not by a material property in isolation.
