Yes. A manufacturing execution system (MES) can operate alongside your existing enterprise resource planning (ERP) platform. In the ISA-95 model, ERP sits at Level 4 for business planning and logistics, while MES sits at Level 3 for manufacturing operations. The boundary between them is designed for information exchange, not mandatory replacement.

The difficult part is deciding which system owns each data object, defining reliable interfaces, and supporting exceptions on the plant floor. An ERP replacement is optional; a clear coexistence architecture is essential.

What ERP and MES each do

ERP and MES solve different time horizons and operational problems. ERP coordinates the business plan: demand and supply planning, production or planned orders, inventory, purchasing, costing, and financial posting. MES turns an approved plan into controlled work in the plant and records what actually happened.

Capability ERP typically handles MES typically handles
Planning horizon Demand, supply, capacity and production planning across the business Short-interval dispatching and execution against available resources
Orders Creates, schedules and releases production or planned orders Receives released work, sequences operations and reports execution
Inventory Business inventory balances, valuation and financial transactions Real-time material status, consumption, work-in-process and location context
Quality Quality plans, purchasing or customer records and business disposition In-process inspections, electronic records, nonconformance capture and results
Traceability Lot or serial balances needed for business transactions Detailed genealogy linking materials, people, equipment, parameters and events
Equipment and labor Business-level resource and cost information Machine signals, operator actions, downtime and production-state events

This split is a starting hypothesis, not a universal rule. A plant may keep some scheduling or quality functions in ERP, or use specialized applications beside MES. Before configuration begins, the business should approve ownership, stewardship, update timing and identifiers for every exchanged object.

How the coexistence architecture works

ISA-95 defines the boundary

ISA-95 describes manufacturing operations management at Level 3 and business planning and logistics at Level 4. Its Part 2 and Part 5 work provides models, terminology and exchange definitions for the boundary. The stated goal is to reduce the risk, cost and errors associated with implementing these interfaces.

That standard gives teams a common vocabulary for items, personnel, equipment, materials, capabilities, operations and production information. It does not map your local processes, cleanse your records, configure an MES or make an integration plug and play. Each site still has to decide how its actual workflows fit the models.

A practical system-of-record arrangement

In many implementations, ERP remains the authoritative source for item definitions, approved bills of material, routings or versions used for business planning, production orders, planned orders, inventory and financial postings. MES receives the released work and the production context it needs, then records detailed execution. Confirmations, material movements, quality results and production quantities flow back to ERP according to agreed timing.

Some organizations assign a product-lifecycle-management system as the master for engineering definitions, or a laboratory system as the master for certain test results. That is compatible with coexistence as long as the interface contract identifies the authoritative source and the rules for version, approval and change.

What data must cross the ERP–MES interface

A credible design covers more than sending a production order in one direction. The following objects and events normally require an explicit contract.

Master and reference data

  • Items, units of measure, lots and serial rules
  • Bills of material, formulas, recipes and approved revisions
  • Routings, operations, work centers, resources and capabilities
  • Work calendars, personnel qualifications and equipment identifiers
  • Quality characteristics, sampling requirements and disposition codes

Microsoft’s Dynamics 365 documentation describes retrieving products, bills of material and routes through data entities, using file transfer or OData. The exact mechanism varies by ERP and MES, but the governance questions are the same: who approves a change, how is the revision identified, and what happens when a plant has not received it?

Orders and execution instructions

ERP commonly sends planned or production orders, quantities, dates, material requirements and operation definitions. MES validates that the required item, route, resource and materials exist, then releases or dispatches work according to plant rules. An order contract should specify whether release, hold, split, reschedule, cancel and close events are sent as commands or inferred from status.

Material movements and confirmations

Material issue, backflush, receipt, scrap, rework and transfer transactions need unambiguous identifiers and units. SAP’s production-planning and MES documentation identifies production-order, planned-order and goods-movement integration as core scenarios. A confirmation should state what was produced, rejected, reworked or consumed, when it occurred, and which operation, lot or serial and resource were involved.

Results, genealogy and messages

MES may return operation completion, quantities, labor, machine readings, inspection results, nonconformances and genealogy. Messages need correlation IDs, timestamps, source and destination, status and a retry or dead-letter state. High-volume sensor data is often retained in a historian or data platform rather than copied wholesale into ERP; the interface should send the business-relevant result and a reference to detailed records where required.

Integration patterns and deployment choices

API, message and file-based exchange

Real-time APIs suit events that must be acknowledged quickly, such as order release, material availability or a hold. Queues or event brokers help absorb bursts and separate plant execution from temporary ERP outages. Scheduled file transfer can be practical for reference data or legacy systems, provided the process validates schema, version, duplicate files and late arrivals. Many architectures use a combination rather than one universal method.

Microsoft documents third-party MES messages plus monitoring and retry behavior for failed messages. That is a reminder that integration is an operating service, not merely a one-time interface build. Someone must see failures, decide whether to retry, correct the source data or use a controlled manual fallback.

Monolithic and modular MES

A traditional MES may be deployed as a broad suite. A modular MES may use services for execution, quality, maintenance, scheduling or traceability. AWS describes both models and notes that MES can connect with PLC, SCADA and historian systems as well as ERP and PLM. Choose the style that fits your plant’s latency, validation, skills and upgrade constraints; modular does not automatically mean simpler.

Connections to automation and data systems

Shop-floor connectivity commonly includes PLCs, SCADA, historians, barcode or RFID devices, laboratory systems and equipment gateways. Define whether MES polls, subscribes to events or receives operator-entered values. Establish buffering for network loss, clock synchronization, tag naming, signal quality and the rule for correcting a bad reading. ERP should not be made responsible for millisecond control or direct machine safety functions.

Is ISA-95 enough to make integration plug and play?

No. ISA-95 reduces ambiguity by defining concepts and exchange models, but it cannot resolve local differences in order states, revision schemes, units, lot policies, approval workflows or exception handling. Two plants can both claim ISA-95 alignment and still require different mappings and tests.

Use the standard as a design language and a checklist. Add a site-level contract that records field mappings, allowed values, timing, acknowledgements, retries, reconciliation, security controls and manual procedures. Version that contract with the same discipline applied to software and product changes.

How to evaluate an MES while keeping your ERP

Evaluate the combination, not the MES feature list in isolation. The following criteria expose integration and operating risk.

Evaluation area Questions to answer
Shop-floor depth Can operators execute the actual operations, instructions, holds, rework and substitutions used at the site?
Real-time and event behavior What latency, buffering and event-volume limits apply, and how are out-of-order or duplicate events handled?
Scheduling Does MES only dispatch ERP work, or must it sequence finite-capacity operations and react to constraints?
Quality and electronic records Are inspections, signatures, deviations, sampling and audit trails adequate for the plant’s obligations?
Genealogy and traceability Can the system link material lots or serials, equipment, personnel, parameters and results at the required granularity?
Connectivity Are supported PLC, SCADA, historian, device, API, message and file interfaces compatible with the installed base?
Data ownership Can each object have one authoritative owner, with revision and approval controls?
Multi-site rollout Can a governed template support local variations without uncontrolled forks?
Security and deployment How are identities, network zones, certificates, patching, backups and recovery handled on premises or in the cloud?
Monitoring and recovery Can support staff see failed messages, replay safely, reconcile totals and document manual intervention?
Upgrade and support What skills, partner capacity, release practices and testing effort will be required after go-live?
Total cost of ownership What are the licenses, infrastructure, connectivity, validation, training, support and change-management costs over the lifecycle?

ISA’s 160-page MES Guide for Executives (International Society of Automation, 2009; ISBN 978-1-936007-03-5) addresses ERP shop-floor limitations, scheduling, recipes and product definitions, historians, reporting, dashboards, tracking and tracing, vendor selection, rollout and multi-site templates.

A lower-risk implementation sequence

  1. Map the current process. Follow an order from planning through release, material issue, operation completion, inspection, receipt and financial posting. Record spreadsheets, paper forms, local databases and machine interfaces that are part of the real process.
  2. Identify gaps and boundaries. Separate problems MES should solve from ERP configuration, equipment, data-quality or policy problems. Do not use an MES project to conceal unresolved ownership disputes.
  3. Assign ownership. For every item, BOM, route, resource, order, material movement, quality result and identifier, name the system of record, business steward, approval authority and change process.
  4. Write interface contracts. Specify schemas, versions, allowed states, timestamps, acknowledgements, correlation IDs, retry limits, duplicate handling, reconciliation totals and manual fallback. Include security and retention requirements.
  5. Choose a bounded pilot. Select one value stream, product family or plant with measurable outcomes such as schedule-adherence improvement, complete genealogy or lower transaction latency. Define the baseline and acceptance criteria before configuration.
  6. Validate end to end. Test item, BOM, route, resource, order, material and result flows with normal, late, duplicate, cancelled, rejected and disconnected scenarios. Prove that ERP balances and MES records reconcile.
  7. Prepare people and support. Train operators, supervisors, engineering, quality, IT and finance on their responsibilities. Establish an on-call path, dashboard, runbook, escalation rules and ownership for failed messages and data exceptions.
  8. Roll out under change control. Expand by plant or value stream using a controlled template. Govern local extensions, version interfaces, review performance and keep rollback or manual-continuity procedures available.

Common failure modes and recovery controls

Duplicate or missing transactions

Network retries can create duplicate receipts or confirmations; dropped messages can leave ERP and MES with different quantities. Use idempotent transaction keys, acknowledgements and reconciliation reports. Never solve an imbalance by editing totals without preserving the original event and reason.

Stale or conflicting master data

A route or BOM revision arriving after an order is released can produce the wrong work instructions. Gate release on required versions, show effective dates to operators and quarantine incomplete master data instead of silently substituting an old revision.

ERP outage during production

Define how MES continues within safe limits when ERP is unavailable: local queueing, approved work already released, material reservation rules and a maximum offline period. Reconcile queued events in order when service returns, with an operator-visible status.

Unclear cybersecurity responsibility

Segment plant networks, use least-privilege identities, protect service credentials and certificates, log administrative actions and test restoration. Decide who patches gateways, interfaces, servers and devices, and how production impact is assessed before a change.

Manual workarounds becoming permanent

A spreadsheet may rescue a pilot but can become an unofficial system of record. Time-limit every workaround, assign an owner, reconcile it to both systems and remove it when the contracted interface is stable.

What success looks like

A successful coexistence design lets ERP plan and account for production while MES gives the plant timely, contextual control of work and a trustworthy record of execution. Operators receive the right order, materials and instructions; supervisors see current status; quality and engineering can trace what happened; finance receives reconciled transactions; and support staff can diagnose and recover failures without guessing.
