Yes—some parts with unconventional, AI-generated shapes can be made. NASA Goddard reports that commercial vendors have milled “evolved” structures for mission hardware, and describes metal or resin 3D printing as a potential way to make still more complex structures. But a geometry that can be manufactured is not automatically a qualified part: engineers must check how it is made, inspect it, and establish that it meets the requirements for its intended use.

What “AI-designed” means in this context

In NASA Goddard’s example, AI does not start with a blank page and independently invent a flight-ready component. Engineers define the problem: required connections and fasteners, regions the structure must avoid—such as an optical path—and, in some cases, the space needed for assembly. Generative-design software searches for shapes that connect the required interfaces while respecting those constraints. A CAD specialist and other engineers review the candidates.

NASA says candidate designs can appear in an hour or two. That is a design-generation interval, not the time to produce and qualify a finished part. NASA research engineer Ryan McClelland has cautioned that the algorithm can produce members that are too thin: “The algorithms do need a human eye.” NASA’s account of the Goddard work describes the workflow and its limits.

How an unusual shape becomes a physical part

1. Set the engineering boundaries

Engineers specify what the part must connect to, what forces or other requirements it must satisfy, and which areas must remain clear. These boundaries are essential: the software searches within a defined engineering problem rather than making an unconstrained shape.

2. Review and revise candidate geometry

People assess whether a proposed structure is sensible, sufficiently robust, and compatible with the intended use. A shape can look efficient in a model yet still need revision because a feature is too thin, inaccessible, or difficult to inspect or assemble.

3. Choose a manufacturing route and adapt the design

NASA reports that commercial vendors have milled evolved structures. Milling demonstrates that some of these unconventional forms can be produced with an established industrial process. NASA also discusses metal and resin 3D printing as a possible route to more complex or larger structures; that is a potential capability, not evidence that every generated geometry can be printed successfully.

Additive manufacturing has its own design constraints. A 2020 study recorded by NIST examines issues including support structures, stair-step surface effects, hollow spaces, build time, and whether a design can be assembled. Its part-decomposition method—splitting a design into pieces that better suit manufacturing and assembly—reduced average material consumption by 26% for material extrusion and 62% for vat photopolymerization in the study’s comparison with near-convex decomposition. Those are results of that method and comparison, not general savings for AI-designed parts. The NIST publication record summarizes the study.

Can the part be made, and can it be trusted?

Those are separate questions. A mill or printer may produce the intended shape, but the physical part still has to be measured and shown to meet its requirements. This is especially challenging for additive-manufactured parts: complex surfaces and internal passages can be hard to measure, defects such as pores may be hidden inside, and material properties can vary by direction.

NIST’s work on additive-manufacturing qualification identifies these measurement and assurance problems. Its ongoing AI2AM project focuses on relating specifications to the physical part during production and developing methods for verification, validation, and uncertainty quantification. These challenges do not mean every part faces the same qualification burden; the necessary evidence depends on its material, process, application, and consequences of failure. NIST’s qualification project and AI2AM project explain the assurance issues.

What a controlled aerospace production path can involve

NASA’s human-spaceflight additive-manufacturing standards describe a controlled production process, not a simple “print and fly” step. It can include a quality system and manufacturing control plan; qualified feedstock and machine or process controls; monitoring and material-property records; and a production planning package specifying details such as build orientation, inspections, and proof testing. After approval, a pre-production article must meet requirements before the process for producing the qualified part is established. NASA’s standards overview describes this human-spaceflight context.

NIST’s 2022 interagency strategy identifies confidence in both processes and parts as a barrier to broader use of additive manufacturing in high-consequence applications. The practical distinction is important: making a prototype proves that a route can produce a part; it does not, on its own, establish that the part is safe or ready for a demanding application. NIST’s strategy addresses that adoption challenge.

What NASA’s performance claims do—and don’t—show

NASA reports that its Goddard evolved structures can weigh up to two-thirds less than traditional components. McClelland also said post-design stress analyses found stress factors “almost ten times lower” than in parts produced by expert humans in the comparison he discussed. These are specific results reported for NASA’s work, not a general benchmark proving that AI-designed parts are always lighter, stronger, safer, or cheaper. Simulation results also do not replace physical inspection and application-specific qualification.

McClelland said the described workflow could take a prototype from design and analysis to fabrication in as little as one week. That is a potential prototype cycle for the workflow he described—not a promise that a flight-ready component can be designed, qualified, and delivered within a week. NASA’s article provides the context for these figures.

How to judge a claim that an AI-designed part works

Do not judge a part by its striking shape or a single simulated-performance figure. A useful evaluation asks whether the design and evidence line up with the intended application:

  • Requirements: Are the interfaces, loads, clearances, and other constraints specified?
  • Manufacturing: Has a particular process actually produced the geometry, and were any changes needed to make it manufacturable or assemblable?
  • Inspection: Can critical surfaces and internal features be measured, and can relevant defects be detected?
  • Evidence: Are material properties, process controls, verification, and qualification appropriate to the part’s use and risk?
  • Performance comparison: Are mass, stiffness, stress, cost, and lead time compared against a conventional design under the same requirements and conditions?

NASA’s examples show that unconventional AI-generated geometry can move beyond a screen and into manufacturing. Whether a particular part is suitable for use depends on the engineering review, production method, and evidence that it meets its job’s requirements.
